Outer rotor brushless motor stator mount
A power tool or a mower is provided including brushless direct-current motor having an inner stator and an outer rotor. A rotor shaft extends through a stator core of the inner stator. The motor includes a first end cap disposed on a first side of the stator and supporting the rotor shaft via a front bearing and a second end cap disposed on a second side of the stator and supporting the rotor shaft via a rear bearing. The front end cap is mounted on a housing of the power tool or a deck of the mower while the rear end cap is located fully outside the housing or the deck.
1 . A power tool comprising:
a housing including a main body having an exterior surface exposed to an outer environment and an inner surface forming an elongated opening through which a tool shaft extends;
a battery receptacle formed on the housing for receiving a power tool battery pack;
a control module disposed within the housing to control supply of power from the battery pack; and
a brushless direct-current (BLDC) motor mounted on the exterior surface of the main body of the housing, the motor comprising:
a stator having a stator core, a plurality of teeth extending radially outwardly from the stator core, and a plurality of windings wound around the stator teeth;
a rotor shaft extending along a center axis;
a rotor having a rotor core disposed around the stator, a plurality of permanent magnets secured to an inner surface of the rotor core, and an inner annular member mounted on the rotor shaft;
a first end cap including a radial back plate disposed on a first side of the stator and having a front center opening in which the rotor shaft is supported via a front bearing, the radial back plate being mounted on the exterior surface of the main body of the housing to secure the BLDC motor to the housing, wherein a diameter of a contact surface of the radial back plate with the exterior surface of the main body is greater than a diameter of the inner surface of the rotor core; and
a second end cap located substantially outside the main body of the housing, the second end cap including an inner annular body, an outer annular body, and a main body extending on a second side of the stator from the inner annular body to the outer annular body, the inner annular body extending axially inwardly and forming a rear center opening in which the rotor shaft is supported via a rear bearing,
wherein the rotor shaft extends into the elongated opening and engages the tool shaft within the main body of the housing.
2 . The power tool of claim 1 ,
wherein the main body comprises a tubular cylinder housed within the housing defining a longitudinal axis;
wherein the tool shaft comprises:
a piston reciprocatingly disposed within the tubular cylinder;
a crank mechanism disposed within the housing configured to convert a rotary motion to a reciprocating motion for driving the piston; and
a tool holder mounted on the housing forward of the tubular cylinder, wherein the rotor shaft extends perpendicularly to the longitudinal axis.
3 . The power tool of claim 2 , wherein the battery pack is provided on a first side of a plane that intersects the longitudinal axis when received within the battery receptacle, and the motor is mounted on the housing on a second side of the plane that intersects the longitudinal axis.
4 . The power tool of claim 1 , wherein the front bearing is located at least partially within the housing.

The power tool of claim 1 , further comprising a handle having a first end attached to the housing via an upper mounting assembly and a second end attached to the housing via a lower mounting assembly, wherein a portion of the second end cap intersects a mounting axis of the upper mounting assembly.
6 . The power tool of claim 1 , wherein the rotor comprises a plurality of radial blades extending angularly from the rotor core to the inner annular member forming a fan adjacent the stator that generates an airflow with rotation of the rotor shaft.
7 . The power tool of claim 6 , wherein the first end cap forms at least one radial exhaust port through which the airflow generated by the fan is expelled from the first end cap in a substantially radial direction outside the housing.

The power tool of claim 7 , wherein the radial back plate of the first end cap includes at least one sloped surface forming at least one air gap in fluid communication with the at least one radial exhaust port, wherein the airflow generated by the fan is centrifugally guided within the first end cap by the at least one sloped surface and caused to exit the first end cap through the at least one air gap and the at least one exhaust port.
9 . A power tool comprising:
a housing including a main body having an exterior surface exposed to an outer environment and an inner surface forming an elongated opening through which a tool shaft extends;
a battery receptacle formed on the housing for receiving a power tool battery pack;
a control module disposed within the housing to control supply of power from the battery pack; and
a brushless direct-current (BLDC) motor mounted on the exterior surface of the main body of the housing, the motor comprising:
a stator having a stator core, a plurality of teeth extending radially outwardly from the stator core, and a plurality of windings wound around the stator teeth;
a rotor shaft extending along a center axis;
a rotor having a rotor core disposed around the stator, a plurality of permanent magnets secured to an inner surface of the rotor core, and an inner annular member mounted on the rotor shaft;
a first end cap including a first portion mounted on the exterior surface of the main body of the housing and a second portion received through a cavity forming in the exterior surface of the main body to secure the BLDC motor to the housing, the first end cap supporting the rotor shaft via a front bearing; and
a second end cap located substantially outside the main body of the housing and supporting the rotor shaft via a rear bearing,
wherein the rotor shaft extends into the elongated opening and engages the tool shaft within the main body of the housing, and
wherein the rear bearing is located fully outside the exterior surface of the main body of the housing and the front bearing is located at least partially within the main body of the housing.
10 . The power tool of claim 9 ,
wherein the main body comprises a tubular cylinder housed within the housing defining a longitudinal axis;
wherein the tool shaft comprises:
a piston reciprocatingly disposed within the tubular cylinder;
a crank mechanism disposed within the housing configured to convert a rotary motion to a reciprocating motion for driving the piston; and
a tool holder mounted on the housing forward of the tubular cylinder, wherein the rotor shaft extends perpendicularly to the longitudinal axis.
11 . The power tool of claim 10 , wherein the battery pack is provided on a first side of a plane that intersects the longitudinal axis when received within the battery receptacle, and the motor is mounted on the housing on a second side of the plane that intersects the longitudinal axis.

The power tool of claim 9 , further comprising a handle having a first end attached to the housing via an upper mounting assembly and a second end attached to the housing via a lower mounting assembly, wherein a portion of the second end cap intersects a mounting axis of the upper mounting assembly.
13 . The power tool of claim 9 , wherein the rotor comprises a plurality of radial blades extending angularly from the rotor core to the inner annular member forming a fan adjacent the stator that generates an airflow with rotation of the rotor shaft.
14 . The power tool of claim 13 , wherein the first end cap forms at least one radial exhaust port through which the airflow generated by the fan is expelled from the first end cap in a substantially radial direction outside the housing.
