Abstract

Building panels, assemblies of building panels, and associated methods are provided. A building panel includes a structural core, such as a set gypsum core, at least one filamentous scrim associated with the core, and a nonwoven mat facer.

Claims (40)

1 . A panel, comprising:

a set gypsum core;

two filamentous scrims associated with the set gypsum core, each filamentous scrim comprising a mesh constructed of elongated yarns defining a plurality of openings therebetween; and

two fibrous mat facers disposed at opposed faces of the set gypsum core, each nonwoven mat facer being associated with a filamentous scrim,

wherein the set gypsum core penetrates into a portion of at least one of the two fibrous mat facers to encapsulate at least one of: at least one of the two filamentous scrims.

2 . The panel of claim 1 , wherein each of the two filamentous scrims has a weight of from about 4 oz/yd 2 to about 25 oz/yd 2 .

3 . The panel of claim 1 , wherein at least one of the two fibrous mat facers is a nonwoven mat having a plurality of fibers.

4 . The panel of claim 1 , wherein at least one of the two fibrous mat facers is fiberglass having a plurality of glass filaments.

5 . The panel of claim 1 , wherein each of the elongated yarns comprises a plurality of elongated fiberglass filaments.

6 . The panel of claim 1 , wherein the mesh of each of the two filamentous scrims comprises two sets of approximately parallel elongated yarns spaced from one another, with the two sets being disposed approximately perpendicularly to one another.

7 . The panel of claim 6 , wherein the approximately parallel elongated yarns within each set are spaced from one another at a distance of from about 0.1 inch to about 0.5 inch.

8 . The panel of claim 1 , wherein the set gypsum core penetrates into both the filamentous scrims.

9 . The panel of claim 8 , wherein the set gypsum core encapsulates the elongated yarns of both the filamentous scrims.

10 . The panel of claim 8 , wherein both the filamentous scrims are internally spaced a distance from at least one respective edge of the set gypsum core.

11 . The panel of claim 10 , wherein:

the mesh of each of the two filamentous scrims comprises two sets of approximately parallel elongated yarns spaced from one another, with the two sets being disposed approximately perpendicularly to one another; and

each of the two sets of approximately parallel elongated yarns is disposed approximately parallel to the at least one respective edge of the set gypsum core.

12 . The panel of claim 1 , wherein the set gypsum core penetrates into both the fibrous mat facers.

13 . The panel of claim 1 , wherein at least one of:

each of the elongated yarns has a width or diameter of from about 0.05 inch to about 0.5 inch;

each of the plurality of openings has an area of from about 0.01 in 2 to about 0.5 in 2 .

14 . A panel, comprising:

a set gypsum core having at least one edge; and

a filamentous scrim associated with the set gypsum core and comprising a mesh constructed of elongated yarns defining a plurality of openings therebetween,

wherein the set gypsum core encapsulates the elongated yarns of the filamentous scrim such that the filamentous scrim is internally spaced from the at least one edge of the set gypsum core.

15 . The panel of claim 14 , further comprising a fibrous mat associated with the filamentous scrim.

16 . The panel of claim 15 , wherein the set gypsum core penetrates into the fibrous mat such that the filamentous scrim is internally spaced from the fibrous mat.

17 . The panel of claim 14 , wherein:

each of the elongated yarns has a width or diameter of from about 0.05 inch to about 0.5 inch;

each of the plurality of openings has an area of from about 0.01 in 2 to about 0.5 in 2 .

18 . A panel, comprising:

a set gypsum core;

a filamentous scrim associated with the set gypsum core and comprising a mesh constructed of elongated yarns; and

a nonwoven mat facer associated with the set gypsum core,

wherein the set gypsum core encapsulates the elongated yarns of the filamentous scrim such that the filamentous scrim is internally spaced from the nonwoven mat facer.

19 . The panel of claim 18 , wherein the set gypsum core penetrates into the fibrous mat such that the filamentous scrim is internally spaced from the fibrous mat.

20 . The panel of claim 18 , wherein

the mesh comprises two sets of approximately parallel elongated yarns spaced from one another, with the two sets being disposed approximately perpendicularly to one another;

each of the two sets of approximately parallel elongated yarns is disposed approximately parallel to an edge of the set gypsum core; and

each of the elongated yarns has a width or diameter of from about 0.05 inch to about 0.5 inch.
