Abstract

A method for bonding an icephobic coating layer to an exterior surface of a substrate, the method including roughening the exterior surface of the substrate to provide a roughened substrate surface; roughening a backside surface of the icephobic coating layer to provide a roughened icephobic coating surface; placing an epoxy film adhesive layer on the roughened substrate surface to cover at least part of the exterior surface of the substrate; placing the roughened icephobic coating layer on the epoxy film adhesive layer such that the roughened icephobic coating surface is in contact with the epoxy film adhesive layer, thereby providing a layered stack; enclosing the layered stack in a vacuum bag; applying a vacuum to the vacuum bag, and heating the layered stack enclosed in the vacuum bag; cooling the layered stack; releasing the vacuum; and removing the layered stack from the vacuum bag to provide an icephobic-coated substrate.

Claims (53)

1 . A method for bonding an icephobic coating layer to an exterior surface of a substrate, the method comprising:

roughening the exterior surface of the substrate to provide a roughened substrate surface;

roughening a backside surface of the icephobic coating layer to provide a roughened icephobic coating surface;

placing an epoxy film adhesive layer on the roughened substrate surface to cover at least part of the exterior surface of the substrate;

placing the roughened icephobic coating layer on the epoxy film adhesive layer such that the roughened icephobic coating surface is in contact with the epoxy film adhesive layer, thereby providing a layered stack;

enclosing the layered stack in a vacuum bag;

applying a vacuum to the vacuum bag, and heating the layered stack enclosed in the vacuum bag;

cooling the layered stack;

releasing the vacuum; and

removing the layered stack from the vacuum bag to provide an icephobic-coated substrate.

2 . The method of claim 1 , wherein an abrasive pad is used to roughen the exterior surface of the substrate.

3 . The method of claim 1 , wherein an abrasive pad is used to roughen the backside surface of the icephobic coating layer.

4 . The method of claim 3 , further comprising placing a release film layer on top of the icephobic coating layer before the step of applying the vacuum.

5 . The method of claim 4 , further comprising placing a porous breather layer on a top of the release film layer before the step of applying the vacuum.

6 . The method of claim 1 ,

wherein the layered stack is heated in the vacuum bag at a rate of about 5° F./min until a temperature of about 245° F. is reached; and

wherein the layered stack is held at a temperature of about 245° F. for about 90 minutes.

7 . The method of claim 6 , wherein the layered stack is cooled, after heating for about 90 minutes, at a rate of about 5° F./min until room temperature is reached.

8 . The method of claim 1 , wherein the exterior surface comprises at least a part of an airfoil.

9 . A method for bonding an icephobic coating layer to an exterior surface of a substrate, the method comprising:

roughening the exterior surface of the substrate to provide a roughened substrate surface;

roughening a backside surface of the icephobic coating layer to provide a roughened icephobic coating layer surface;

placing a pressure sensitive adhesive film layer on the roughened icephobic coating layer surface;

placing the icephobic coating layer and the pressure sensitive adhesive film layer on the roughened substrate surface such that the pressure sensitive adhesive film layer is in contact with the roughened substrate surface, thereby providing a layered stack;

enclosing the layered stack in a vacuum bag;

applying a vacuum to the layered stack enclosed in the vacuum bag;

releasing the vacuum; and

removing the layered stack from the vacuum bag to provide an icephobic-coated substrate.

10 . The method of claim 9 , wherein an abrasive pad is used to roughen the exterior surface of the substrate.

11 . The method of claim 10 , wherein an abrasive pad is used to roughen the backside surface of the icephobic coating layer.

12 . The method of claim 11 , further comprising applying the pressure sensitive adhesive film layer to the roughened icephobic coating layer surface using a non-stick liquid mixture comprising water, isopropanol, and soap.

13 . A method for bonding an icephobic coating layer to an exterior surface of an airfoil, the method comprising:

roughening the exterior surface of the airfoil to provide a roughened airfoil surface;

roughening a backside surface of the icephobic coating layer to provide a roughened icephobic coating surface;

placing an epoxy film adhesive layer on the roughened airfoil surface to cover at least a part of the exterior surface of the airfoil;

placing the roughened icephobic coating layer on the epoxy film adhesive layer such that the roughened icephobic coating surface is in contact with the epoxy film adhesive layer, thereby providing a layered stack;

enclosing the layered stack in a vacuum bag;

applying a vacuum to the vacuum bag, and heating the layered stack enclosed in the vacuum bag;

cooling the layered stack;

releasing the vacuum; and

removing the layered stack from the vacuum bag to provide an icephobic-coated airfoil;

wherein the icephobic coating layer comprises:

a first polymer;

a second polymer that is a fluoropolymer;

an isocyanate; and

a curative composition.

14 . The method of claim 13 , wherein the fluoropolymer is a perfluoropolyether.

15 . The method of claim 13 , wherein the first polymer is a polyester, a polyether, or poly(ethylene glycol).

16 . The method of claim 13 , wherein the curative composition comprises a polyol, a polyamine, or a mixture thereof.

17 . The method of claim 13 , wherein the icephobic coating layer further comprises one or more of a particulate filler, a pigment, a dye, a plasticizer, a flame retardant, a flattening agent, or a substrate adhesion promoter, or combinations thereof.

18 . The method of claim 13 , wherein the icephobic coating layer further comprises a tin catalyst.

19 . The method of claim 18 , wherein the tin catalyst is dibutyltin dilaurate.

20 . The method of claim 13 , wherein the icephobic coating layer further comprises a solvent that is selected from an ester solvent, ethyl acetate, n-butyl acetate, toluene, a fluorinated solvent, 4-chlorobenzotrifluoride, 1,3-bis(trifluoromethyl)benzene, or a mixture thereof.
