Abstract

The invention is directed to a plastic fiber article of manufacture having composite-like high strength characteristics. The article of manufacture can be in the form of a panel or board. The panel or board is constructed from low cost fiber materials, industrial grade or high thermoplastic, and other additives to protect the board or panel from ultraviolet light, fugii growth, excessive heat, fire, insect infestation, and/or weathering. The plastic fiber panel or board may be textured and colored to resemble natural wood such as cedar, walnut, or oak. The plastic fiber panel or board is stronger more durable and may be cheaper than natural wood alternative panels or boards.

Claims (45)

1. An article of manufacture, comprising:

a core having a surface, the core comprising fiber material in an amount of about 40% to about 70% and a thermoplastic material in an amount of about 30% to about 60%; and

an overlay comprising at least one wrap comprising fiberglass strapping,

wherein the overlay contacts at least a portion of the core surface, and at least a portion of a material of the fiberglass strapping is fused with at least a portion of the material of the core.

2. The article of manufacture according to claim 1 , wherein the overlay has a thickness of at least about ⅛ inches.

3. The article of manufacture according to claim 1 wherein the overlay comprises multiple wraps of fiberglass strapping.

4. The article of manufacture according to claim 1 wherein the fiberglass strapping comprises fiberglass commingled with polypropylene.

5. The article of manufacture according to claim 1 wherein the fiber material comprises fiberglass and wood fiber.

6. The article of manufacture according to claim 5 wherein the core is extruded from a mixture of fiberglass, the wood fiber and the thermoplastic.

7. The article of manufacture of claim 1 wherein the article has a modulus of elasticity exceeding 1,200,000 psi.

8. The article of manufacture according to claim 7 wherein the article has a modulus of elasticity exceeding 1,500,000 psi.

9. The article of manufacture according to claim 8 wherein the article has a modulus of elasticity exceeding 2,000,000 psi.

10. The article of manufacture according to claim 1 wherein the overlay and core further comprise polypropylene.

11. The article of manufacture according to claim 10 , wherein the overlay is applied by heat and pressure sufficient to fuse the polypropylene in the core with the polypropylene in the overlay.

12. The article of manufacture according to claim 11 wherein the article has a modulus of elasticity exceeding 3,000,000 psi.

13. The article of manufacture according to claim 1 , wherein the article further comprises a coloring agent and base polymer.

14. The article of manufacture according to claim 13 wherein the base polymer has a melt flow index higher than that of the thermoplastic material.

15. The article of manufacture according to claim 1 wherein the core further comprises reinforcing fiber material strands.

16. The article of manufacture according to claim 15 wherein the fiber material is fiberglass.

17. The article of manufacture according to claim 1 wherein the overlay further comprises reinforcing fiber material strands.

18. The article of manufacture according to claim 17 wherein the fiber material is fiberglass.

19. The article of manufacture according to claim 1 wherein the thermoplastic material in the core comprises polypropylene.

20. The article of manufacture according to claim 19 wherein the propylene is softened by addition of a rubber formula.

21. The article of manufacture according to claim 20 wherein the rubber formula is one of an elastomeric alloy or an elastomer compound.

22. The article of manufacture according to claim 1 , wherein the core comprises one or more depressions, the one or more depressions accommodating the overlay, wherein the overlay comprises a fiberglass strapping wrap.

23. A composite material comprising:

a core having a surface, the core comprising

a wood fiber in the amount of between about 25 to 40% by weight of the core;

fiberglass in the amount of between about 25-40% by weight of the core; and

a thermoplastic in the amount of between about 20-50% of the core, and

an overlay comprising at least one wrap comprising fiberglass strapping, wherein the overlay contacts at least a portion of the core surface,. and at least a portion of the a material of the fiberglass strapping is fused with at least a portion of the material of the core.

24. The composite material of claim 23 , wherein the composite material has a modulus of elasticity exceeding 800,000 psi.

25. The composite material of claim 23 wherein the composite material has a modulus of elasticity exceeding 1,200,000 psi.

26. The composite material of claim 23 wherein the composite material has a modulus of elasticity exceeding 2,000,000 psi.

27. The composite material according to claim 23 , wherein the core is extruded from a mixture of fiberglass, the wood fiber and the thermoplastic.

28. The composite material according to claim 23 , wherein the thermoplastic is one of polypropylene and polyethylene.

29. The composite material according to claim 23 , further comprising reinforcing fiberglass strands.

30. The composite material according to claim 23 , further comprising a coloring agent and a base polymer therefor.

31. The composite material according to claim 30 wherein the base polymer has a melt flow index higher than that of the thermoplastic material.

32. The composite material according to claim 23 , wherein the overlay has a thickness of at least about ⅛ inches.

33. The composite material according to claim 23 wherein the overlay comprises multiple wraps of fiberglass strapping.

34. The composite material according to claim 23 wherein the thermoplastic material in the core comprises polypropylene.

35. The composite material according to claim 34 wherein the polypropylene is softened by an added elastomeric compound.

36. The composite material according to claim 34 wherein the fiberglass strapping comprises fiberglass commingled with polypropylene.

37. The composite material according to claim 23 , wherein the core and the overlay both comprise polypropylene, and wherein the polypropylene in the core and the overlay is fused by applying heat and pressure.
