Abstract

Process for preparing a flexible polyurethane foam comprising reacting at an isocyanate index of 70 to 130, 1) 40-65 parts by weight of a polyisocyanate composition comprising a) 80-100% by weight of a diphenylmethane diisocyanate component comprising, based on 100 parts by weight of the diphenylmethane diisocyanate component, i) 75-100 parts by weight of diphenylmethane diisocyanate comprising 15-75 parts by weight of 4,4′-diphenylmethane diisocyanate, and 25 to 85 parts by weight of 2,4′-diphenylmethane diisocyanate, and 2,2′-diphenylmethane diisocyanate and/or a liquid variant of such diphenylmethane diisocyanate, and ii) 0 to 25 parts by weight of homologues of diphenylmethane diisocyanates having an isocyanate functionality of 3 or more; and b) 20-0% by weight of toluene diisocyanate; 2) 20 to 45 parts by weight of a polyether polyol having an average molecular weight of 4500-10000, an average nominal functionality of 2-6 and comprising oxypropylene and optionally oxyethylene groups, the amount of oxypropylene groups being at least 70% by weight calculated on the weight of this polyol; 3) 3 to 20 parts by weight of a polyether polyol having an average molecular weight of 700-4000, an average nominal functionality of 2-6 and an hydroxyl value of at most 225 mg KOH/g and comprising oxyethylene and optionally oxypropylene groups, the amount of oxyethylene groups being at least 70% by weight calculated on the weight of this polyol; and 4) 2-6 parts by weight of water, wherein the amount of the polyisocyanate composition, polyol 2), polyol 3), and water being 100 parts by weight.

Claims (50)

1. A process for preparing a flexible polyurethane foam comprising reacting at an isocyanate index of 70 to 130:

1) 40-65 parts by weight of a polyisocyanate composition comprising:

a) 80-100% by weight of a diphenylmethane diisocyanate component comprising, based on 100 parts by weight of the diphenylmethane diisocyanate component:

i) 75 to 100 parts by weight of diphenylmethane diisocyanate comprising 15-75 parts by weight of 4,4′-diphenylmethane diisocyanate, and 25 to 85 parts by weight of 2,4′-diphenylmethane diisocyanate, and 2,2′-diphenylmethane diisocyanate and/or a liquid variant of such diphenylmethane diisocyanate, and

ii) 0 to 25 parts by weight of homologues of diphenylmethane diisocyanates having an isocyanate functionality of 3 or more; and

b) 20-0% by weight of toluene diisocyanate;

2) 20 to 45 parts by weight of a polyether polyol having an average molecular weight of 4500-10000, an average nominal functionality of 2-6 and comprising oxypropylene and optionally oxyethylene groups, the amount of oxypropylene groups being at least 70% by weight calculated on the weight of this polyol;

3) 3 to 20 parts by weight of a polyether polyol having an average molecular weight of 700-4000, an average nominal functionality of 2-6 and an hydroxyl value of at most 225 mg KOH/g and comprising oxyethylene and optionally oxypropylene groups, the amount of oxyethylene groups being at least 70% by weight calculated on the weight of this polyol; and

4) 2-6 parts by weight of water,

wherein, the amount of the polyisocyanate composition, the polyether polyol 2), the polyether polyol 3), and water being 100 parts by weight.

2. The process of claim 1 , wherein the polyether polyol 3) has an hydroxyl value of at most 145 mg KOH/g.

3. The process of claim 1 , wherein the polyether polyol 3) has a molecular weight of 1000-2000.

4. The process of claim 2 , wherein the polyether polyol 3) has a molecular weight of 1000-2000.

5. The process of claim 1 , wherein the foam has a ratio of the Young's storage modulus E′ at −100° C. over the Young's storage modulus at +25° C. of more than 15.

6. The process of claim 2 , wherein the foam has a ratio of the Young's storage modulus E′ at −100° C. over the Young's storage modulus at +25° C. of more than 15.

7. The process of claim 3 , wherein the foam has a ratio of the Young's storage modulus E′ at −100° C. over the Young's storage modulus at +25° C. of more than 15.

8. The process of claim 4 , wherein the foam has a ratio of the Young's storage modulus E′ at −100° C. over the Young's storage modulus at +25° C. of more than 15.

9. A process for preparing a flexible polyurethane foam comprising reacting at an isocyanate index of 100 to 115:

1) 45-63 parts by weight of a polyisocyanate composition comprising:

a) 80-100% by weight of a diphenylmethane diisocyanate component comprising, based on 100 parts by weight of the diphenylmethane diisocyanate component:

i) 85 to 100 parts by weight of diphenylmethane diisocyanate comprising 30-70 parts by weight of 4,4′-diphenylmethane diisocyanate, and 30 to 70 parts by weight of 2,4′-diphenylmethane diisocyanate, and 2,2′-diphenylmethane diisocyanate and/or a liquid variant of such diphenylmethane diisocyanate, and

ii) 0 to 15 parts by weight of homologues of diphenylmethane diisocyanates having an isocyanate functionality of 3 or more; and

b) 20-0% by weight of toluene diisocyanate;

2) 20 to 40 parts by weight of a polyether polyol having an average molecular weight of 4500-10000, an average nominal functionality of 2-4 and comprising oxypropylene and optionally oxyethylene groups, the amount of oxypropylene groups being at least 70% by weight calculated on the weight of this polyol;

3) 3 to 20 parts by weight of a polyether polyol having an average molecular weight of 1000-2000, an average nominal functionality of 2-6 and an hydroxyl value of at most 225 mg KOH/g and comprising oxyethylene and optionally oxypropylene groups, the amount of oxyethylene groups being at least 70% by weight calculated on the weight of this polyol; and

4) 2-6 parts by weight of water,

wherein, the amount of the polyisocyanate composition, the polyether polyol 2), the polyether polyol 3), and water being 100 parts by weight.

10. The process of claim 9 , wherein the polyether polyol 3) has an hydroxyl value of at most 145 mg KOH/g.

11. The process of claim 9 , wherein the polyether polyol 3) has a molecular weight of 1000-2000.

12. The process of claim 10 , wherein the polyether polyol 3) has a molecular weight of 1000-2000.

13. The process of claim 9 , wherein the foam has a ratio of the Young's storage modulus E′ at −100° C. over the Young's storage modulus at +25° C. of more than 15.

14. The process of claim 10 , wherein the foam has a ratio of the Young's storage modulus E′ at −100° C. over the Young's storage modulus at +25° C. of more than 15.

15. A flexible polyurethane foam comprising in situ formed particulate material comprising urea and urethane groups.

16. A flexible polyurethane foam comprising particulate material, which material fractures by tearing the foam.

17. The flexible polyurethane foam of claim 15 , wherein the particulate material has an average particle size of 2-20 μm.

18. The flexible polyurethane foam of claim 16 , wherein the particulate material has an average particle size of 2-20 μm, comprises urea and urethane groups, and which particulate material has been formed in situ.

19. The flexible polyurethane foam of claim 17 , wherein the average particle size is 3-10 μm.

20. The flexible polyurethane foam of claim 18 , wherein the average particle size is 3-10 μm.

21. The flexible polyurethane foam of claim 17 , wherein the foam comprises 20-45% by weight of benzene groups.

22. The flexible polyurethane foam of claim 18 , wherein the foam comprises 20-45% by weight of benzene groups.

23. The flexible polyurethane foam of claim 17 , wherein the foam comprises 25-40% by weight of benzene groups.

24. The flexible polyurethane foam of claim 18 , wherein the foam comprises 25-40% by weight of benzene groups.

25. The flexible polyurethane foam of claim 17 , wherein the foam has a free rise core density of 5-80 kg/m 3 .

26. The flexible polyurethane foam of claim 18 , wherein the foam has a free rise core density of 5-80 kg/m 3 .

27. The flexible polyurethane foam of claim 17 , wherein the foam has a free rise core density of 6-50 kg/m 3 .

28. The flexible polyurethane foam of claim 18 , wherein the foam has a free rise core density of 6-50 kg/m 3 .

29. The flexible polyurethane foam of claim 17 , wherein the foam has a free rise core density of 8-35 kg/m 3 .

30. The flexible polyurethane foam of claim 18 , wherein the foam has a free rise core density of 8-35 kg/m 3 .

31. The flexible polyurethane foam of claim 17 comprising at least 10% v of particulate material based on the volume of the solid part of the foam.

32. The flexible polyurethane foam of claim 18 comprising at least 10% v of particulate material based on the volume of the solid part of the foam.
