Gypsum layered panels containing styrene butadiene latex additive
View Patent ↗Gypsum wallboard compositions are disclosed which contain functionalized styrene butadiene latex polymers. Methods for the use of the compositions in the manufacture of wallboard panels and sheets is presented.
1. A gypsum wallboard panel comprising:
a first cover sheet;
a second cover sheet; and,
a gypsum wallboard core disposed between the first cover sheet and the second cover sheet, the core comprising calcium sulfate hemihydrate, water, and a functionalized styrene butadiene latex polymer crosslinked by a dimethacrylate having from 2 to 30 ethoxy units between methacrylate functionalities.
2. The wallboard of claim 1 , wherein the functionalized styrene butadiene latex polymer includes at least about 0.25 percent by weight of a monomer that conveys ionic character to the functionalized styrene butadiene latex polymer.

The wallboard of claim 2 , wherein the monomer is selected from the group consisting of 2-acrylamido-2-methyl propanesulfonic acid salt, styrene sulfate salt, styrene sulfonate salt, allyl sulfonate salt, 3-sulfopropyl acrylate salt, 3-sulfopropyl methacrylate salt, 2-sulfoethyl actylate salt, 2-sulfoethyl methacrylate salt, maleic acid, salts of maleic acid, itaconic acid, salts of itaconic acid, and mixtures thereof.
4. The wallboard of claim 2 , wherein the monomer is a metal salt of 2-acrylmido-2-methyl propanesulfonic acid.
5. The wallboard of claim 4 , wherein the monomer is a sodium salt of 2-acrylmido-2-methyl propanesulfonic acid.

The wallboard of claim 1 , wherein the functionalized styrene butadiene latex polymer is prepared by aqueous emulsion polymerization of a monomeric mixture comprising styrene and butadiene in the presence of a seed polymer prepared by aqueous polymerization of styrene and a salt of 2-acrylamido-2-methyl propanesulfonic acid.
7. The wallboard of claim 1 , wherein the functionalized styrene butadiene latex polymer is added in an amount of about 0.1 percent by weight to about 10 percent by weight based on the weight of calcium sulfate hemihydrate.
8. The wallboard of claim 1 , wherein the median particle diameter of the functionalized styrene butadiene latex polymer is about 30 nanometers to about 220 nanometers.
9. The wallboard of claim 1 , wherein the functionalized styrene butadiene latex polymer has a gel content of about 15 percent by weight to about 85 percent by weight.
10. The wallboard of claim 1 , wherein the functionalized styrene butadiene latex polymer has a gel content of about 30 percent by weight to about 70 percent by weight.
11. The wallboard of claim 1 , wherein the functionalized styrene butadiene latex polymer has a gel content of about 50 percent by weight.
12. The wallboard of claim 1 , wherein the functionalized styrene butadiene latex polymer has been crosslinked by dimethacrylates having at least four ethoxy units.
