Method of producing cellulosic article having increased thickness, and product thereof
View Patent ↗A method of preparing a cellulosic article includes a step of combining cellulosic material and binder resin to form treated cellulosic material. A mat is formed of a plurality of layers of the treated cellulosic material. The method also includes the steps of interfering with bonding of resin between two adjacent layers of the mat, and applying heat and pressure to the mat to form a cellulosic composite article having an internal blistered pattern. A consolidated cellulosic article includes a consolidated cellulosic mat and a layer of blisters disposed in the consolidated cellulosic mat.
1. A consolidated cellulosic article comprising:
a consolidated cellulosic mat;
a barrier layer disposed within said mat; and
a layer of blisters disposed in the consolidated cellulosic mat.
2. The article of claim 1 , wherein said mat has a thickness of about 4.8 cm or less.
3. The article of claim 1 , wherein said mat has a specific gravity of between about 0.3 and about 0.8.
4. The article of claim 1 , wherein said layer of blisters provides hollow spaces disposed within said mat.
5. The article of claim 4 , further comprising at least one wire extending through said hollow spaces.
6. The article of claim 1 , wherein said mat has a textured exterior surface.
7. The article of claim 1 , wherein said layer of blisters forms a pattern of cavities.
8. The article of claim 1 , wherein said mat includes at least two of said layers of blisters.
9. The article of claim 1 , wherein said barrier layer is selected from the group consisting of powder, wood dust, thermoplastic material, and paper.
10. The article of claim 9 , wherein said powder is selected from the group consisting of stearate powder and talcum powder.
11. The article of claim 9 , wherein said barrier layer has a thickness of about 0.16 cm or less.
12. The article of claim 9 , wherein said paper includes a release agent.
13. The article of claim 12 , wherein said release agent is selected from the group consisting of water, silicone, talc, sand, dirt, and clay.
14. The article of claim 1 , wherein said barrier layer is pre-cured resin.
