Abstract

A door skin comprises an exterior side and an interior side for being secured to a frame member. First and second molded, spaced stiles lie on a first plane. A flat planar portion is disposed between the stiles and lies on a second plane spaced from the first plane. A first interface portion is disposed between and contiguous with the stiles and the flat planar portion. First and second integrally molded, spaced rails lie on a third plane, wherein the third plane is intermediate the first and second planes.

Claims (71)

1. A door, comprising:

a peripheral frame having oppositely disposed sides;

first and second laminated blank door skins, each one said first and second door skins being formed from a substrate laminated with a decorative covering before said substrate was reformed into said laminated door skin;

each one of said laminated blank door skins having an exterior side and an interior side for being secured to a frame member, first and second formed, spaced stiles lying on a first plane, first and second formed, spaced rails lying on a second plane, a flat planar portion disposed between said stiles and said rails and lying on a third plane, a first interface portion disposed between and contiguous with said stiles and said flat planar portion, a second interface portion disposed between and contiguous with said rails and said flat planar portion, and edge portions disposed between and contiguous with said rails and said stiles;

each one of said door skins having cracks in said decorative coating, said cracks being located within and contiguous to said first and said second interface portions, each one of said door skins having molding to cover said cracks, said molding being attached to said laminated door skins at said first and second interface portions to cover said cracks.

2. A door skin, comprising:

an exterior side;

an interior side for being secured to a frame member;

first and second molded, spaced stiles having exterior surfaces lying in a first plane;

a flat planar portion disposed between the stiles and having an exterior surface lying in a second plane spaced from the first plane;

interface portions disposed between and contiguous with the stiles and the flat planar portion;

a decorative layer applied over the exterior side, wherein the decorative layer includes cracks; and

at least one molding insert secured to the decorative layer for covering the cracks.

3. The door skin of claim 2 , wherein:

the cracks are disposed within and contiguous with the interface portions.

4. The door skin of claim 2 , wherein:

the interface portions comprise first interface portions;

the door skin further comprises first and second spaced rails secured on the flat planar portion between the spaced stiles, and second interface portions disposed between the rails and the flat planar portion.

5. The door skin of claim 4 , wherein the cracks are disposed within and contiguous with the second interface portions.

6. The door skin of claim 4 , wherein the flat planar portion has a uniform width and a length equal to the length of the stiles, and the flat planar portion is configured for receiving the rails at any desired position along the length of the flat planar portion, wherein each of the rails extends between the stiles.

7. The door skin of claim 4 , wherein:

first and second spaced rails are integrally molded with the flat planar portion at opposite ends of the flat planar portion.

The door skin of claim 7 , further comprising at least one non-integrally molded rail, wherein the flat planar portion has a region extending between the first and second spaced integrally molded rails of uniform width and configured for receiving the non-integrally molded rail at any desired position along the length of the flat planar portion between the first and second integrally molded rails.

9. The door skin of claim 4 , further comprising third interface portions disposed between and contiguous with the stiles and rails, wherein the cracks and the at least one molding insert are disposed at the third interface portions.

10. The door skin of claim 4 , further comprising veneer panel inserts covering the exterior surfaces of the rails.

11. The door skin of claim 2 , wherein the decorative layer is selected from the group consisting of a veneer, foil, polymeric film, and paper overlay.

The door skin of claim 4 , wherein the decorative layer comprises a first decorative layer covering at least the stiles and the flat planar portion, and wherein the door skin comprises a second decorative layer covering the rails yet not covering the stiles and the flat planar portion so as to leave the first decorative layer exposed over the stiles and the flat planar portion.

13. The door skin of claim 12 , wherein the first decorative layer has a first grain pattern, and wherein the second decorative layer has a second grain pattern oriented perpendicular to the first grain pattern.

14. The door skin of claim 2 , wherein said decorative player has a wood grain pattern.

15. The door skin of claim 4 , wherein the rails have exterior surfaces disposed in a third plane, wherein the first, second, and third planes are non-coplanar with respect to one another.

16. The door skin of claim 15 , wherein the third plane is recessed from the first plane, and wherein the second plane is recessed from the second plane.

17. The door skin of claim 16 , wherein the exterior surfaces of the rails are recessed from the exterior surfaces of the stiles by a distance in a range of about 0.1 millimeter to about 0.6 millimeter.

18. The door skin of claim 16 , wherein the second plane is recessed from the first plane by a distance of about 3 millimeters to about 11 millimeters.

19. The door skin of claim 4 , further comprising edge portions disposed between and contiguous with said stiles and said rails.

20. The door skin of claim 19 , wherein said edge portions extend angularly from said stiles to said rails.

21. The door skin of claim 4 , wherein said at least one molding insert covers edge portions of said rails, edge portions of said planar portion, and said second interface portions.

22. The door skin of claim 9 , wherein said at least one molding insert covers edge portions of said rails, edge portions of said stiles, and said third interface portions.

23. A door, comprising:

a peripheral frame having oppositely disposed first and second sides; and

first and second door skins secured to the first and second sides of the frame, respectively, the first door skin comprising

an exterior side;

an interior side for being secured to a frame member;

first and second molded, spaced stiles having exterior surfaces lying in a first plane;

a flat planar portion disposed between the stiles and having an exterior surface lying in a second plane spaced from the first plane;

interface portions disposed between and contiguous with the stiles and the flat planar portion;

a decorative layer applied over the exterior side, wherein the decorative layer includes cracks; and

at least one molding insert secured to the decorative layer for covering the cracks.

24. The door of claim 23 , wherein:

the cracks are disposed within and contiguous with the interface portions.

25. The door of claim 23 , wherein:

the interface portions comprise first interface portions;

the door skin further comprises first and second spaced rails secured on the flat planar portion between the spaced stiles, and second interface portions disposed between the rails and the flat planar portion.

26. The door of claim 25 , wherein the cracks are disposed within and contiguous with the second interface portions.

27. The door of claim 25 , wherein the flat planar portion has a uniform width and a length equal to the length of the stiles, and the flat planar portion is configured for receiving the rails at any desired position along the length of the flat planar portion, wherein the first and second rails each extends between the stiles.

28. The door of claim 25 , wherein:

first and second spaced rails are integrally molded with the flat planar portion at opposite ends of the flat planar portion.

29. The door of claim 28 , further comprising at least one non-integrally molded rail, wherein the flat planar portion has a region extending between the first and second spaced integrally molded rails of uniform width and configured for receiving the non-integrally molded rail at any desired position along the length of the flat planar portion between the first and second integrally molded rails.

30. The door of claim 25 , further comprising third interface portions disposed between and contiguous with the stiles and rails, wherein the cracks and the at least one molding insert are disposed at the third interface portions.

31. The door of claim 25 , further comprising veneer panel inserts covering the exterior surfaces of the rails.

32. The door of claim 23 , wherein the decorative layer is selected from the group consisting of a veneer, foil, polymeric film, and paper overlay.

33. The door of claim 25 , wherein the decorative layer comprises a first decorative layer covering at least the stiles and the flat planar portion, and wherein the door skin comprises a second decorative layer covering the rails yet not covering the stiles and the flat planar portion so as to leave the first decorative layer exposed over the stiles and the flat planar portion.

34. The door of claim 23 , wherein the first decorative layer has a first grain pattern, and wherein the second decorative layer has a second grain pattern oriented perpendicular to the first grain pattern.

35. The door of claim 23 , wherein said decorative player has a wood grain pattern.

36. The door of claim 25 , wherein the rails have exterior surfaces disposed in a third plane, wherein the first, second, and third planes are non-coplanar with respect to one another.

37. The door of claim 36 , wherein the third plane is recessed from the first plane, and wherein the second plane is recessed from the second plane.

38. The door of claim 37 , wherein the exterior surfaces of the rails are recessed from the exterior surfaces of the stiles by a distance in a range of about 0.1 millimeter to about 0.6 millimeter.

39. The door of claim 37 , wherein the second plane is recessed from the first plane by a distance of about 3 millimeters to about 11 millimeters.

40. The door of claim 25 , further comprising edge portions disposed between and contiguous with said stiles and said rails.

41. The door of claim 40 , wherein said edge portions extend angularly from said stiles to said rails.

42. The door of claim 25 , wherein said at least one molding insert covers edge portions of said rails, edge portions of said planar portion, and said second interface portions.

43. The door of claim 30 , wherein said at least one molding insert covers edge portions of said rails, edge portions of said stiles, and said third interface portions.
