Abstract

Dry process based energy storage device structures and methods for using a dry adhesive therein are disclosed.

Claims (27)

1. A solventless method for manufacture of an energy storage device, comprising the steps of:

providing dry carbon particles;

providing dry binder particles; and

intermixing the dry carbon and dry binder particles,

forming a dry film with the intermixed dry carbon and dry binder particles,

wherein the intermixing and forming operations are performed without the substantial use of processing additives.

2. The method of claim 1 , wherein the operation of forming the dry film comprises applying the dry intermixed particles onto a substrate.

3. The method of claim 2 , wherein the dry intermixed particles are applied directly onto a self-supporting electrode film.

4. The method of claim 3 , wherein the self-supporting film is formed without the use of any processing additives.

5. The method of claim 2 , wherein the substrate comprises a current collector.

6. The method of claim 1 , wherein the operation of forming comprises compacting the dry intermixed particles.

7. The method of claim 1 , wherein the operation of forming comprises calendering the dry intermixed particles.

8. The method of claim 1 , wherein the dry film comprises a self-supporting film.

9. The method of claim 1 wherein the intermixing and forming operations are performed without the use of any solvent.

10. The method of claim 1 , wherein the dry film is attached to a current collector.

11. The method of claim 10 , wherein the current collector comprises an aluminum foil current collector.

12. The method of claim 10 , wherein the dry film is bonded directly to the current collector.

13. The method of claim 10 , wherein the current collector is coated and the dry film is bonded to the coated current collector.

14. The method of claim 10 , wherein the dry film is attached to a first side of the current collector and a second film is attached to a second side of the current collector to form a first electrode.

15. The method of claim 14 , wherein a separator interposes the first electrode and a second electrode.

16. The method of claim 15 , wherein the first electrode, the second electrode and the separator are rolled, and disposed in electrolyte within a sealed aluminum housing to comprise a double layer capacitor.

17. The method of claim 1 , wherein the dry film comprises a continuous compacted film.

18. The method of claim 1 , wherein the dry carbon particles comprise dry activated carbon particles and dry conductive carbon particles.

19. The method of claim 1 , wherein the intermixed dry carbon and dry binder particles comprise between about fifty to ninety-nine percent activated carbon, between about zero to twenty-five percent conductive carbon, and between about one-half to twenty percent fluoropolymer binder particles.

20. The method of claim 1 , wherein the intermixed dry carbon and dry binder particles comprise between about eighty to ninety-five percent activated carbon, between about zero to fifteen percent conductive carbon, and between about three to fifteen percent fluoropolymer binder particles.

21. The method of claim 1 , wherein the dry film consists of a dry mix of the dry carbon and dry binder particles.

22. The method of claim 1 , wherein the dry film is self-supporting.
