Abstract

A guide block assembly for aligning and retaining fiber bore forming pins and guide pin bore forming pins in precise relation to each other during the molding of a multi-fiber ferrule includes a unitary member defining at least one fiber bore and at least one guide pin bore. Each fiber bore, and optionally each guide pin bore, is formed by creating a starter hole using a first electric discharge machining (EDM) wire and enlarging the starter hole using a second EDM wire. Each fiber bore has a length to diameter ratio of between approximately 3:1 to 10:1, more preferably between approximately 4:1 to 8:1, and most preferably approximately 6:1. The guide block assembly may further include a cavity behind the fiber bore and a front face that forms a non-rectilinear surface on the face of the ferrule. The unitary block assembly contains fewer parts and is less expensive to manufacture.

Claims (12)

1. A guide block assembly for aligning and retaining at least one fiber bore forming pin and at least one guide pin bore forming pin within a mold cavity, said assembly comprising a unitary member made from a single block of a rigid material and defining at least one fiber bore and at least one guide pin bore, wherein said at least one fiber bore is created by an electric discharge machining (EDM) wire, said unitary member comprising a mold face adjacent the mold cavity and a relief cavity disposed opposite said mold face, said at least one fiber bore extending in a lengthwise direction between said mold face and said relief cavity.

2. The guide block assembly of claim 1 , wherein said at least one fiber bore is formed by creating a starter hole with a first EDM wire and enlarging said starter hole with a second EDM wire.

3. The guide block assembly of claim 2 , wherein the first EDM wire is connected to an EDM machine at one end and wherein the second EDM wire is connected to the EDM machine at both ends.

4. The guide block assembly as set fort in claim 1 , wherein the at least one fiber bore has a length and a diameter and wherein a ratio between the length of the at least one fiber bore to its diameter is approximately 3:1 to 10:1.

5. The guide block assembly as set forth in claim 4 , wherein the ratio between the length of the at least one fiber bore to its diameter is approximately 4:1 to 8:1.

6. The guide block assembly as set forth in claim 5 , wherein the ratio between the length of the at least one fiber bore to its diameter is approximately 6:1.

A guide block assembly for aligning and retaining a plurality of fiber bore forming pins, said assembly comprising a unitary member made from a single block of a rigid material and defining a corresponding plurality of fiber bores, each of said fiber bores created by an electric discharge machining (EDM) wire, said unitary member comprising a front face and a relief cavity disposed opposite said from face, each of said fiber bores extending in a lengthwise direction between said front face and said relief cavity, said relief cavity being in communication with each of said fiber bores.

8. The guide block assembly of claim 7 , wherein each of said fiber bores is formed by creating a starter hole with a first EDM wire and enlarging said starter hole with a second EDM wire.

9. The guide block assembly of claim 8 , wherein the first EDM wire is connected to an EDM machine at one end and wherein the second EDM wire is connected to the EDM machine at both ends.

10. The guide block assembly as set forth in claim 7 , wherein each of said fiber bores has a length and a diameter and wherein a ratio between the length of each fiber bore to its diameter is approximately 3:1 to 10:1.

11. The guide block assembly as set forth in claim 10 , wherein the ratio between the length of each fiber bore to its diameter is approximately 4:1 to 8:1.

12. The guide block assembly as set forth in claim 11 , wherein the ratio between the length of each fiber bore to its diameter is approximately 6:1.
