Abstract

Apparatus and methods for applying powder coatings to a substrate either directly or by intermediate transfer using a magnetic brush developer.

Claims (26)

1. An apparatus for applying powder coatings to a substrate comprising:

a reservoir of charged powder particles in the presence of hard carrier particles as a supply of powder coating material; and

a magnetic brush having a rotatable shell coated with an insulative coating having more than a dielectric strength of 2100 vpm (volts per mil) surrounding a rotatable magnetic core, the a rotatable shell biased with a DC voltage greater then 1000 volts such that the maximum bias voltage for deposition is determined by the voltage drop across the insulative coating wherein that drop is a portion of a total drop from the shell to the receiver; and

an electric field, having an AC and DC component, between the magnetic brush and a movable receiver for applying the powder coating material from the reservoir to the substrate.

2. An apparatus in accordance with claim 1 , wherein the magnetic brush applies the powder coating by direct transfer wherein the surface speed of the shell is approximately 10% or less the speed of the substrate the powder paint is applied to.

3. An apparatus in accordance with claim 1 , further comprising a intermediate transfer member comprising a non-conductive overcoat wherein the magnetic brush applies the powder coating by intermediate transfer from the reservoir to the intermediate transfer member and then on to the substrate.

4. An apparatus in accordance with claim 1 , wherein the rotating magnetic field is provided by a rotating magnetic core wherein the rotating magnetic core rotates in one direction at about a first speed (RPM), and the shell rotates at about 10% of that first speed (RPM).

An apparatus in accordance with claim 1 , wherein the powder coating material is comprised of one or more charge agents and at least one of the following: resin; binder; flow aids; surface treatments; pigment; leveling aids; cross-linkers; and catalysts wherein the charge agent(s) is combined to produce a recompounded powder paint at a temperature high enough to mix the charge agent while not changing the rheology of the powder paint including at least not substantially increasing viscosity.

6. An apparatus in accordance with claim 5 , wherein the powder coating material is comprised of particles less than 50 micron volume mean diameter.

7. An apparatus in accordance with claim 5 , wherein the powder coating material is prepared from an electrostatic spray powder paint at low temperature.

8. An apparatus in accordance with claim 1 , wherein the magnetic brush has a magnetic brush nap height such that the rotatable shell and the movable receiver are spaced apart a distance that is greater then 30% of the magnetic brush nap height.

9. A powder coating apparatus comprising:

a reservoir of charged powder particles comprising filler in the presence of hard carrier particles;

a movable receiver for receiving charged powder particles from the reservoir of charged powder particles;

a rotatable shell comprising an insulative coating having more than a dielectric strength of 2100 vpm (volts per mil) and a rotatable magnetic core to feed the charged powder particles with carrier particles from the reservoir to a position proximate the movable receiver and to deposit at least a first and second layer of the charged powder particles on the receiver with a laminate in between to form a package;

an electric field, having an AC and DC component, between the rotatable shell and the movable receiver for applying the powder coating material from the reservoir to the substrate, the rotatable shell biased with a DC voltage greater then 1000 volts, the rotatable shell comprising a rotatable magnetic core, wherein the surface speed of the shell is approximately 10% or less the speed of the substrate the powder paint is applied to; and

a heater to heat the package to yield a consolidated composite.

A powder coaling apparatus according to claim 9 , wherein the receiver is an intermediate transfer drum, the apparatus further comprising a movable substrate, the intermediate transfer drum adapted to transfer particles to the movable substrate, the intermediate transfer drum further comprising a non-conductive overcoat.

A powder coaling apparatus according to claim 9 , further comprising a plurality of deposition devices each having the rotatable magnetic core wherein the rotatable magnetic core rotates in one direction at about a speed (RPM), and the shell rotates at about 10% of that speed (RPM) and is positioned along the receiver, each of the plurality of deposition devices adapted to deposit powder particles onto the receiver.

12. A powder coating apparatus according to claim 11 , further comprising a plurality of deposition devices positioned along opposite sides of the receiver, at least two of the plurality of deposition devices adapted to deposit powder particles onto the opposite sides of the receiver.

13. A powder coating apparatus according to claim 9 , wherein the powder particles comprise a clear overcoat.

A powder coating apparatus according to claim 9 , wherein the powder coating material is comprised of one or more charge agents and at least one of the following: resin; binder; flow aids; surface treatments; pigment; leveling aids; cross-linkers; and catalysts; wherein the charge agent(s) is combined to produce a recompounded powder paint at a temperature high enough to mix the charge agent while not changing the rheology of the powder paint including at least not substantially increasing viscosity.

15. A powder coating apparatus according to claim 14 , wherein the powder coating material is comprised of particles less than 50 microns volume mean diameter.

16. A powder coating apparatus according to claim 14 , wherein the powder coating material is prepared from an electrostatic spray powder paint at low temperature to incorporate addenda while not substantially increasing viscosity.

17. A powder coating apparatus according to claim 14 , wherein the carrier is coated wit at least one of the following: resins; and polymeric materials.

18. An apparatus in accordance with claim 9 , wherein the rotatable shell has a magnetic brush nap height such that the rotatable shell and the movable receiver are spaced apart a distance that is greater then 30% of the magnetic brush nap height.
