Abstract

Provided are methods for producing a high strength, but easily deformed, polystyrene foam board that can endure repeatedly deformations from its original configuration into more complex curved shapes without damaging the board integrity or substantially reducing its structural strength. Also provided are rigid polystyrene foam boards produced by this method that exhibit improved bending and impact resistance while substantially retaining or improving other properties, for example, the thermal dimensional stability and fire resistance, exhibited by corresponding conventional XPS foam boards. The foamable compositions may incorporate one or more of a variety of polymer processing aids for the purpose of altering the performance of the final foam products, thereby allowing the properties of the final foam product to be customized to some degree.

Claims (19)

1. A non-resilient closed cell polystyrene foam insulation product consisting of an expanded, solidified molten blend of polystyrene homopolymer, a vinyl polymer, a blowing agent, and optionally one or more non-polymeric additives, the vinyl polymer having a melt index of about 1 to 2 g/10 min. at 190° C., the vinyl polymer containing about 20 to 40 mol % copolymerized vinyl alcohol, wherein the amount of vinyl polymer in the molten blend is sufficient so that

(a) the polystyrene foam product contains about 0.21 to 1.06 wt. % copolymerized vinyl alcohol, and further so that

(b) a transverse sample of the closed cell polystyrene foam insulation product having a nominal thickness of 1 inch (about 2.54 cm) exhibits a radius at failure, R f , of less than about 12 inches (about 30.5 cm),

and further wherein the amount of vinyl polymer contained in the molten blend is not so much that the strength of the polystyrene foam product is substantially less than the strength of an otherwise identical polystyrene foam made without the vinyl polymer, this amount being no greater than about 2.5 wt. %.

2. The non-resilient closed cell polystyrene foam insulation product of claim 1 , wherein the vinyl polymer is an ethylene/vinyl alcohol copolymer (EVOH).

3. The non-resilient closed cell polystyrene foam insulation product of claim 2 , wherein the ethylene/vinyl alcohol copolymer has a melt index from about 1.5 to 1.8 at 190° C.

4. The non-resilient closed cell polystyrene foam insulation product of claim 3 , wherein the ethylene/vinyl alcohol copolymer has a melt index from about 2.5 to 5 at 210° C.

5. The non-resilient closed cell polystyrene foam insulation product of claim 2 , wherein the amount of vinyl polymer contained in the molten polystyrene is at least about 0.5 wt. %.

6. The non-resilient closed cell polystyrene foam insulation product of claim 1 , wherein the amount of vinyl polymer contained in the molten polystyrene is at least about 0.5 wt. %.

A method for producing a non-resilient closed cell polystyrene foam product in which pressurized molten polystyrene is extruded into a region of lower pressure to form an intermediate foam using a die melt temperature of about 100 to 130° C. and a die pressure of about 30 to 80 bar to provide an expansion ratio from about 20 to 70; and the intermediate foam so formed is cooled to produce the closed cell polystyrene foam product, a process for increasing the flexibility of the closed cell polystyrene foam product without substantially reducing its strength comprising including in the molten polystyrene a vinyl polymer which has a melt index of about 1 to 2 g/10 min. at 190° C. and which contains about 20 to 40 mol % copolymerized vinyl alcohol,

wherein the amount of vinyl polymer contained in the molten polystyrene is sufficient so that

(a) the polystyrene foam product contains about 0.21 to 1.06 wt. % copolymerized vinyl alcohol, and further so that

(b) a transverse sample of the polystyrene foam product having a nominal thickness of 1 inch (about 2.54 cm) exhibits a radius at failure, R f , of less than about 12 inches (about 30.5 cm),

and further wherein the amount of vinyl polymer contained in the molten polystyrene is not so much that the strength of the polystyrene foam product is substantially less than the strength of an otherwise identical polystyrene foam made without the vinyl polymer, this amount being no greater than about 2.5 wt. %, and wherein the non-resilient polystyrene foam product consists of polystyrene homopolymer, a vinyl polymer, a blowing agent, and optionally one or more non-polymeric additives.

8. The process of claim 7 , wherein the vinyl polymer is an ethylene/vinyl alcohol copolymer (EVOH).

9. The process of claim 8 , wherein the ethylene/vinyl alcohol copolymer has a melt index from about 1.5 to 1.8 at 190° C.

10. The process of claim 9 , wherein the ethylene/vinyl alcohol copolymer has a melt index from about 2.5 to 5 at 210° C.

11. The process of claim 8 , wherein the amount of vinyl polymer contained in the molten polystyrene is at least about 0.5 wt. %.

12. The process of claim 7 , wherein the amount of vinyl polymer contained in the molten polystyrene is at least about 0.5 wt. %.
