Abstract

Core-skin bonding is improved between honeycomb and composite face sheets by applying a nylon-based (polyamide) adhesive to the edge of the honeycomb prior to bonding. Edge coating of honeycomb with polyamide adhesives is useful in further increasing the bond strength between honeycomb and prepreg face sheets, especially when the matrix resin of the prepreg is designed to adhere the prepreg to the honeycomb.

Claims (27)

1. A method for bonding an uncured face sheet to a honeycomb, said method comprising the steps of:

providing an uncured face sheet comprising an interior surface for bonding to said honeycomb and an exterior surface, said uncured face sheet comprising at least one fiber layer and an uncured thermosetting resin matrix;

providing a honeycomb having walls that define a plurality of honeycomb cells wherein said walls have an edge for bonding to the interior surface of said uncured face sheet;

coating the edge of said honeycomb walls with a thermoplastic adhesive that comprises polyamide to form an edge-coated honeycomb;

applying said uncured face sheet to said edge-coated honeycomb so that said uncured thermosetting resin matrix contacts said coating of thermoplastic adhesive;

heating said uncured face sheet and edge-coated honeycomb to a temperature that is sufficient to provide mixing of said thermoplastic adhesive with said uncured thermosetting resin matrix to form fillets comprising said thermoplastic adhesive and uncured thermosetting resin matrix; and

maintaining said uncured face sheet and edge-coated honeycomb at a sufficient temperature to cure the uncured thermosetting resin matrix remaining in said uncured face sheet and said fillets to thereby bond said uncured face sheet to said honeycomb.

2. A method for bonding an uncured face sheet to a honeycomb according to claim 1 wherein said polyamide has a glass transition temperature of from 110° to 180° C.

3. A method for bonding an uncured face sheet to a honeycomb according to claim 2 wherein said polyamide has a glass transition temperature of from 160° to 180° C.

4. A method for bonding an uncured face sheet to a honeycomb according to claim 1 wherein said honeycomb comprises a composite material selected from the group consisting of resin impregnated paper, resin impregnated glass fibers and resin impregnated carbon fibers.

5. A method for bonding an uncured face sheet to a honeycomb according to claim 1 wherein said uncured face sheet comprises a prepreg.

6. A method for bonding an uncured face sheet to a honeycomb according to claim 5 wherein said prepreg is self-adhesive.

7. A method for bonding an uncured face sheet to a honeycomb according to claim 1 wherein said uncured thermosetting resin matrix comprises a thermoplastic resin.

8. In a method for bonding a face sheet comprising an uncured thermosetting resin matrix directly to the edge of a honeycomb, wherein the improvement comprises increasing the bond strength between the face sheet and honeycomb by:

coating the edge of said honeycomb with a thermoplastic adhesive that comprises polyamide to form an edge-coated honeycomb;

applying said face sheet to said edge-coated honeycomb so that said uncured thermosetting resin matrix contacts said coating of thermoplastic adhesive;

heating said face sheet and edge-coated honeycomb to a temperature that is sufficient to provide mixing of said thermoplastic adhesive with said uncured thermosetting resin matrix to form fillets comprising said thermoplastic adhesive and uncured thermosetting resin matrix; and

maintaining said face sheet and edge-coated honeycomb at a sufficient temperature to cure the uncured thermosetting resin matrix remaining in said uncured face sheet and said fillets to thereby increase the bond strength between said face sheet and said honeycomb.

9. An improved method for bonding a face sheet to a honeycomb according to claim 8 wherein said thermoplastic polyamide has a glass transition temperature of from 110° to 180° C.

10. An improved method for bonding a face sheet to a honeycomb according to claim 9 wherein said thermoplastic polyamide has a glass transition temperature of from 160° to 180° C.

11. An improved method for bonding a face sheet to a honeycomb according to claim 8 wherein said honeycomb comprises a composite material selected from the group consisting of resin impregnated paper, resin impregnated glass fibers and resin impregnated carbon fibers.

12. An improved method for bonding a face sheet to a honeycomb according to claim 8 wherein said face sheet comprises a prepreg.

13. An improved method for bonding a face sheet to a honeycomb according to claim 8 wherein said face sheet comprises a thermoplastic resin.

14. A method for bonding an uncured face sheet to a honeycomb according to claim 1 wherein said coating of thermoplastic adhesive has a uniform thickness of from 0.001 inch to 0.050 inch.

15. An improved method for bonding a face sheet to a honeycomb according to claim 8 wherein said coating of thermoplastic adhesive has a uniform thickness of from 0.001 inch to 0.050 inch.

16. A method for bonding an uncured face sheet to a honeycomb according to claim 1 wherein said coating of thermoplastic adhesive has a uniform thickness of from 0.003 inch to 0.008 inch.

17. An improved method for bonding a face sheet to a honeycomb according to claim 8 wherein said coating of thermoplastic adhesive has a uniform thickness of from 0.003 inch to 0.008 inch.
