Abstract

A collimating sheet, for use with a backlit display and the like, that includes a substrate, a plurality of microlenses on the output side of the substrate, a specularly reflective layer on the side of the substrate opposite the microlenses, and a plurality of apertures in the reflective layer in direct correspondence to the microlenses of the lens array. The specularly reflective layer can be relatively thinner than a diffuse reflective layer, which allows light to pass through the more readily. One or more layers of dielectric can be placed on top of one or more reflective material layers to further improves overall reflectivity. Apertures are preferably made in the light-absorptive and reflective layers with a laser ablation process wherein laser light illuminates the output side of the film. The laser light is brought to a focus by the lenslets of the lens array onto the light-absorptive layer, which then ablates a hole or aperture into the light-absorptive and reflective layer. In this way, the apertures are self-aligned with the lenslets.

Claims (50)

1. A collimating sheet comprising:

a light transmissive substrate having an optical input side, and an optical output side;

a plurality of microlenses located on the output side of the substrate;

a solely specularly reflective layer located on the input side of the substrate; and

a plurality of apertures located in the solely specularly reflective layer but not extending through the light transmissive substrate, the apertures having a predetermined spatial relationship with respect to an optical axis of the corresponding microlenses.

2. The collimating sheet according to claim 1 , wherein the apertures in the reflective layer are substantially circular.

3. The collimating sheet according to claim 1 , wherein the apertures are each formed of two or more smaller apertures that are at least partially overlapping.

4. The collimating sheet according to claim 1 , wherein the microlenses have a substantially spherical profile.

5. The collimating sheet according to claim 1 , wherein the microlenses have a substantially aspherical profile.

6. The collimating sheet according to claim 1 , wherein the microlenses are lenticular.

7. The collimating sheet according to claim 6 , wherein the lenticular microlenses have a substantially circular cross-section.

8. The collimating sheet according to claim 6 , wherein the lenticular microlenses have a substantially non-circular cross-section.

9. The collimating sheet according to claim 1 , wherein the microlenses comprising the lens array are arranged in a predetermined two dimensional repeating pattern selected from a group consisting of hexagonal or rectangular.

10. The collimating sheet according to claim 6 , where a fill-factor of the microlenses is greater than about 50%.

11. The collimating sheet according to claim 1 , wherein the substrate is made from a material selected from a group consisting of PET, acrylic, or PC.

12. The collimating sheet according to claim 1 , where an aperture rate, defined as AR=(θ-θ′)/θ, is less than about 20%.

13. The collimating sheet according to claim 1 , where the apertures are partially filled with a material.

14. The collimating sheet according to claim 1 , where the apertures are completely filled with a material.

15. The collimating sheet according to claim 1 , where the reflective layer has a reflectivity greater than about 85%.

16. The collimating sheet according to claim 1 , where the reflective layer is composed of aluminum.

17. The collimating sheet according to claim 1 , where the reflective layer is composed of multiple layers of dielectric materials.

18. The collimating sheet according to claim 1 , where a transparent dielectric layer is disposed over the reflective layer.

19. The collimating sheet according to claim 1 , where an antireflective coating is disposed on the output surface of the microlenses of the lens array.

20. The collimating sheet according to claim 1 , where a subwavelength antireflective microstructure is disposed on an output surface of the microlenses of the lens array.

21. The collimating sheet according to claim 1 , where an antireflective coating is disposed on the substrate at the aperture locations.

22. The collimating sheet according to claim 1 , used with a backlight system having a highly reflective rear surface.

23. The collimating sheet according to claim 22 , wherein the backlight system is edge lit.

24. The collimating sheet according to claim 1 , wherein different microlens prescriptions are used for at least two of the microlenses.

25. The collimating sheet according to claim 1 , additionally comprising:

a light absorbing layer disposed on the input side of the substrate, between the light transmissive substrate and the solely specularly reflective layer, and

wherein a plurality of apertures in the light absorbing layer are positioned in similar predetermined spatial relationship as the solely specularly reflective layer with respect to the optical axes of the microlenses of the lens array.

26. The collimating sheet of claim 1 wherein a reflective layer is formed of a metallic layer and one or more layers of a dielectric film.

27. The collimating sheet of claim 26 wherein the reflective layer has apertures laser ablated in it, and a dielectric film stack is disposed atop the laser ablated metallic layer, the dielectric film being highly transmissive at least at or near the apertures.

28. The collimating sheet of claim 27 additionally comprising at least a second metallic layer with laser ablated apertures in it.

29. The collimating sheet of claim 28 wherein additional dielectric layers are installed to increase reflectivity.

30. A backlit display apparatus incorporating the collimating sheet of claim 1 .

31. A collimating sheet as in claim 1 additionally wherein

the solely specularly reflective layer is positioned with respect to the light transmissive substrate to reflect only in an outwardly direction away from the light transmissive substrate.

32. A collimating sheet as in claim 1 additionally wherein

the substrate is formed as a substrate sheet having the optical input side and optical output side on respective opposite sides thereof; and

the reflective layer is disposed in parallel with both the input side and output side of the substrate.

33. A collimating sheet as in claim 1 additionally wherein

the light transmissive substrate is formed of a solid transparent material; and

the apertures in the reflective layer are sized and positioned such that light entering from the input side and then passing the apertures necessarily then passes through the light transmissive substrate before reaching the microlenses.

34. A collimating sheet comprising:

a light transmissive substrate, the substrate being a planar sheet formed of a solid transparent material and having an input side and an output side;

a light absorbing layer disposed on the input side of the substrate;

a reflective layer disposed on the light absorbing layer, and disposed in parallel with the input side of the substrate;

a plurality of microlenses located on the output side of the substrate; and

a plurality of apertures extending through the reflective layer and through the light absorbing layer, but the apertures not extending past the input side of the substrate, the apertures having a predetermined spatial relationship with respect to an optical axis of corresponding microlenses, and the apertures sized and positioned such that light entering the collimating sheet necessarily passes through the solid transparent material of the substrate prior to reaching the microlenses.
