Abstract

The invention is directed to polyester processes that utilizes a pipe reactor in the esterification, polycondensation, or both esterification and polycondensation processes. Pipe reactor processes of the present invention have a multitude of advantages over prior art processes including improved heat transfer, volume control, agitation and disengagement functions.

Claims (32)

1. A polycondensation process comprising:

subjecting a polycondensation feed to polycondensation in a polycondensation reactor to thereby produce a polycondensation effluent, wherein said polycondensation feed comprises an ester oligomer and/or an ester polymer having a terephthalate moiety, wherein said polycondensation reactor comprises a plurality of substantially horizontal interconnected reactor sections that are vertically spaced from one another, wherein each of said reactor sections defines at least one reaction zone, wherein at least a portion of each of said reaction zones is defined within a substantially horizontal pipe, wherein said substantially horizontal pipes are vertically spaced from one another, wherein each of said substantially horizontal pipes is substantially straight, wherein a polycondensation fluid flows through each of said reactor sections, wherein said polycondensation fluid flows through at least a portion of said polycondensation reactor by force of gravity, wherein said polycondensation reactor comprises one or more connecting sections disposed between adjacent ones of said reactor sections, wherein each of said connecting sections defines at least one downward flow passageway through which at least a portion of said polycondensation fluid falls as it passes from an upper one of said reactor sections to a lower one of said reactor sections.

2. The process of claim 1 , wherein each of said pipes defines only one of said reaction zones.

3. The process of claim 1 , wherein each of said pipes has a length in the range of from about 20 to about 250 feet.

4. The process of claim 1 , wherein at least two of said pipes are coupled to a common vent header.

5. The process of claim 4 , wherein said vent header carries disengaged vapors away from said pipes.

6. The process of claim 5 , wherein said vent header is coupled to a vacuum source that maintains said vent header under a vacuum.

7. The process of claim 1 , wherein two-phase vapor/liquid flow forms in at least a portion of said reactor sections.

8. The process of claim 7 , wherein said two-phase vapor/liquid flow is stratified flow.

9. The process of claim 1 , wherein said polycondensation causes the formation of vapor and liquid phases in said reactor sections, wherein at least a portion of said vapor phase is disengaged from said a liquid phase proximate said downward flow passageway.

10. The process of claim 9 , wherein at least one of said reactor sections comprises an upwardly extending weir over which said liquid phase flows prior to entering said downward flow passageway.

11. The process of claim 9 , wherein said liquid phase flows through said downward flow passageway and the disengaged vapor phase flows generally upwardly and away from said downward flow passageway.

12. The process of claim 9 , wherein said disengaged vapor phase from a plurality of a said reactor sections is combined in a common vent header.

13. The process of claim 12 , wherein said vent header is coupled in fluid communication with a vacuum source.

14. The process of claim 1 , wherein said downward flow passageway is at least partly defined by a flow inverter.

15. The process of claim 1 , wherein said polycondensation fluid flows in different directions in vertically adjacent ones of said reactor sections.

16. The process of claim 1 , wherein said polycondensation fluid flows in substantially opposite directions in vertically adjacent ones of said reactor sections.

17. The process of claim 1 , wherein said polycondensation fluid flows back and forth and generally downwardly through said polycondensation reactor.

18. The process of claim 1 , wherein each reactor section has a length in the range of from about 20 to about 250 feet.

19. The process of claim 1 , wherein said polycondensation is carried out at a pressure in the range of from about 2 to about 25 millimeters of mercury.

20. The process of claim 1 , wherein said polycondensation reactor does not employ any mechanical agitators.

21. The process of claim 1 , wherein the average chain length of said ester oligomer in said polycondensation feed is in the range of from about 4 to about 30.

22. The process of claim 21 , wherein the average chain length of said ester oligomer is increased in said polycondensation reactor to thereby produce an ester polymer having an average chain length greater than 50.

23. The process of claim 1 , wherein said polycondensation effluent comprises polyethylene terephthalate.

24. A polycondensation reactor comprising: a plurality of substantially horizontal pipes that are vertically spaced from one another, wherein each of said pipes defines therein at least one reaction zone, wherein said polycondensation reactor comprises one or more connecting sections fluidly disposed between adjacent ones of said substantially horizontal pipes, wherein each of said one or more connecting sections defines at least one downward flow passageway providing fluid communication between vertically adjacent ones of said pipes, wherein each of said downward flow passageways is located proximate the ends of at least two vertically adjacent pipes, wherein said polycondensation reactor defines a vent header in fluid communication with a plurality of said downward flow passageways.

25. The reactor system of claim 24 , wherein each of said pipes defines only one of said reaction zones.

26. The reactor system of claim 24 , wherein each of said pipes is substantially straight.

27. The reactor system of claim 26 , wherein each of said pipes has a length in the range of from about 20 to about 250 feet.

28. The reactor system of claim 24 , wherein said plurality of pipes includes at least a top pipe, a middle pipe, and a bottom pipe.

29. The reactor system of claim 24 , further comprising an upwardly extending weir located proximate an end of at least one of said reaction zones.

30. The reactor system of claim 24 , further comprising a flow inverter defining at least a portion of at least one of said downward flow passageways.

31. The reactor system of claim 1 , further comprising a vacuum source in fluid communication with said vent header.
