Abstract

A method for welding includes providing a pair of substrates with no gap between them. The welding process uses lasers that are moveable through a locus of points relative to the substrates and each other to weld the substrate together. The moveable lasers assist in controlling a formation of a weld keyhole that assists in expelling gases that develop during the welding process.

Claims (18)

1. A method for forming a virtual model for a keyhole that is to be formed during laser welding of at least a pair of substrates with a first laser, the method comprising:

(a) dividing a domain defined by the substrates into a plurality of virtual layers;

(b) assuming keyhole material properties for the keyhole; and

(c) utilizing said assumed keyhole material properties, calculating an amount of laser energy consumption needed for said first laser to completely penetrate a first layer of said plurality of virtual layers, and subsequently calculating the amount of laser energy consumption needed to completely penetrate each layer of said plurality of virtual layers to complete formation of the virtual model for the keyhole.

2. The method of claim 1 , wherein said assumed keyhole material properties include a heat capacity, a thermal conductivity, and a isothermal temperature profile.

3. The method of claim 1 , wherein said calculation of layer energy consumption is calculated using a finite element analysis (FEA), a finite difference method (FDM), and a finite volume method (FVM).

4. The method of claim 1 , further comprising:

(d) comparing the virtual model of the keyhole with a molten zone of a laser irradiated material and, if said molten zone differs from the virtual model of the keyhole, calibrating the virtual model of the keyhole.

5. The method of claim 4 , wherein said calibration includes adjusting assumptions of the keyhole material properties.

6. The method of claim 4 , wherein said calibration includes accounting for at least one of a welding speed, a laser spot size, a laser intensity, a laser cross-sectional shape, and a second laser.

7. The method of claim 6 , further comprising:

(d) repeating steps (a) to (a) for said second laser.

The method of claim 7 , wherein said calibration includes accounting for at least one of a welding speed, a laser spot size for said first and second lasers, a laser intensity for said first and second lasers, a laser cross-sectional shape for said first and second lasers, and an inter-beam distance between said first and second lasers.

9. The method of claim 1 , wherein the substrates include a coating.

10. The method of claim 9 , further comprising:

(d) calculating an emission time of said coating from the virtual model keyhole; and

(e) determining whether said emission time is long enough to ensure formation of an actual keyhole profile that is smooth and without concavity.

11. The method of claim 10 , wherein said emission time is calculated by dividing a length of virtual model keyhole by a welding speed.
