Abstract

A system and method for molding the shell of a medical device or other molded article is disclosed. The system includes a multi-axis rotational molding machine in which a mold is mounted. The mold has a cavity in the shape of the article to be molded. The mold seals to hold a vacuum. In operation, silicone or other molding material is inserted into the mold, vacuum is applied to the mold, the mold is rotated about at least two axes and a molding material coats the inside walls of the mold to form the shell or other desired article. A rotationally molded medical article is also disclosed.

Claims (45)

1. A rotational molding system for molding a flexible, polymer shell, the system comprising:

a multi-axis rotational molding machine;

a mold mounted to rotate about at least two axes within the molding machine wherein an interior surface of the mold defines a mold cavity in the desired shape of a medical article to be molded;

a mold liner lining the interior of the mold cavity; and

a flexible polymer shell molded to the mold liner;

wherein the mold liner comprises a mold liner material that, when in a solid state, is separable from the interior surface of the mold and is separable from the polymer shell, the mold liner being formed by introduction of the mold liner material in fluidized state to the interior surface of the mold and operation of the molding machine to uniformly coat the mold cavity.

2. The system of claim 1 , wherein the mold liner material is a thermoplastic selected from the group consisting of polyethylene, polypropylene, nylon and fluoropolymer.

3. The system of claim 1 , wherein the mold liner material is a thermoset selected from the group consisting of polyester resin, polyurethane and epoxy.

4. The system of claim 1 , wherein the mold liner material forms a textured surface on the polymer shell.

5. The system of claim 1 , wherein the polymer shell is made of a material selected from the group consisting of:

an acetoxy-curing (RTV) silicone dispersion;

a platinum catalyzed heat-cured (HTV) silicone dispersion;

a tin catalyzed silicone;

a polyurethane;

a silicone elastomer; and

a solvent-based silicone.

6. The system of claim 1 , further including:

a molding material feed path fluidly connected to the mold cavity and an exterior of the mold;

a vent path extending into the mold cavity utilizing an inner vacuum tube connected to an outer vacuum tube having a diameter greater than that of the inner vacuum tube;

a vacuum path fluidly connected to the vent path; and

a solvent removal path fluidly connected to the vent path.

7. The system of claim 1 , wherein the mold comprises first and second mold pieces matable to form a vacuum-tight seal along mating surfaces therebetween.

8. The system of claim 7 wherein one of the mold pieces has a hemispherical cavity shape.

9. A rotational molding system for molding a flexible, silicone polymer shell for a breast implant, the system comprising:

a rotational molding machine;

a mold mounted to rotate about at least two axes within the molding machine wherein an interior surface of the mold defines a mold cavity in the desired shape of a breast implant shell;

a mold liner lining the interior of the mold cavity; and

a flexible, silicone polymer shell molded to the mold liner;

wherein the mold liner comprises a mold liner material that, when in a solid state, is separable from the interior surface of the mold and is separable from the polymer shell, the mold liner being formed by introduction of the mold liner material in fluidized state to the interior surface of the mold and operation of the molding machine to uniformly coat the mold cavity.

10. The system of claim 9 , wherein the mold liner material is a thermoplastic selected from the group consisting of polyethylene, polypropylene, nylon and fluoropolymer.

11. The system of claim 9 , wherein the mold liner material is a thermoset selected from the group consisting of polyester resin, polyurethane and epoxy.

12. The system of claim 9 , wherein the mold liner material forms a textured surface on the silicone polymer shell molded on the mold liner.

13. The system of claim 9 , wherein the silicone polymer shell is made of a material selected from the group consisting of:

an acetoxy-curing (RTV) silicone dispersion;

a platinum catalyzed heat-cured (HTV) silicone dispersion;

a tin catalyzed silicone;

a silicone elastomer; and

a solvent-based silicone.

14. The system of claim 9 , further including:

a molding material feed path fluidly connected to the mold cavity and an exterior of the mold;

a vent path extending into the mold cavity utilizing an inner vacuum tube connected to an outer vacuum tube having a diameter greater than that of the inner vacuum tube;

a vacuum path fluidly connected to the vent path; and

a solvent removal path fluidly connected to the vent path.

15. The system of claim 9 , wherein the mold comprises first and second mold pieces matable to form a vacuum-tight seal along mating surfaces therebetween.

16. The system of claim 9 , wherein the mold machine is a multi-axis rotational mold machine capable of rotating the mold about at least two axes.
