Abstract

A method for manufacturing a composite material utilizes a tooling material having a desired shape. The surface of the tooling material is coated with a composite film that includes a conductive filler material. A composite composition is introduced into contact with the surface of the tooling material to form a desired shape. The composite composition is processed to produce the composite material, and the composite material has a conductive composite surface layer that includes the conductive filler material.

Claims (28)

1. A method for manufacturing a composite material comprising:

forming a green composite component using a composite composition;

introducing a composite film into contact with the surface of the green composite component, the composite film comprising a polymer material and a conductive filler material; and

processing the composite composition to form a finished composite component, at a temperature sufficient to remove the polymer material from the composite film,

wherein the finished composite component has a conductive surface layer comprising the conductive filler material.

2. The method of claim 1 , wherein the processing is performed using a technique selected from the group consisting of: autoclaving, curing, and vacuum assisted resin transfer molding.

3. The method of claim 1 , wherein the conductive filler material is a carbon-based material.

The method of claim 1 , wherein the conductive filler material is selected from the group consisting of: single-walled carbon nanotubes, multi-walled carbon nanotubes, double-walled carbon nanotubes, nickel-coated single-walled carbon nanotubes, carbon nanofibers, carbon black, metallic powders, and combinations thereof.

5. The method of claim 1 , wherein the polymer material of the composite film is selected from the group consisting of: polyvinylpyrrolidone, polymethyl methacrylate, polyacrylonitrile, and polyvinyl alcohol.

6. The method of claim 1 , wherein the polymer material of the composite film comprises polyvinylpyrrolidone, and the processing temperature is above 175° C.

7. The method of claim 6 , wherein most or all of the polymer material is removed during the processing.

8. The method of claim 1 , wherein most or all of the polymer material is removed during the processing.

9. The method of claim 1 , wherein all of the polymer material is removed during the processing.

The method of claim 1 , wherein the composite film is introduced into contact with the surface of the green composite component by coating a surface of a tooling material with the composite film and introducing the green composite composition into contact with the surface of the tooling material.

11. The method of claim 1 , wherein the tooling material is a water soluble tooling material, and the method further comprises removing the tooling material after the processing, using water.

12. A method for manufacturing a composite material comprising:

forming a green composite component using a composite composition;

introducing a composite film into contact with the surface of the green composite component, the composite film comprising a polymer material and a conductive filler material dispersed in the polymer material; and

processing the composite composition to form a finished composite component, at a temperature sufficient to remove at least part of the polymer material from the composite film,

wherein the finished composite component has a conductive surface layer comprising the conductive filler material.

13. The method of claim 12 , wherein the processing is performed using a technique selected from the group consisting of: autoclaving, curing, and vacuum assisted resin transfer molding.

The method of claim 12 , wherein the conductive filler material is a carbon-based material selected from the group consisting of: single-walled carbon nanotubes, multi-walled carbon nanotubes, double-walled carbon nanotubes, nickel-coated single-walled carbon nanotubes, carbon nanofibers, carbon black, metallic powders, and combinations thereof.

15. The method of claim 12 , wherein the polymer material of the composite film is selected from the group consisting of: polyvinylpyrrolidone, polymethyl methacrylate, polyacrylonitrile, and polyvinyl alcohol.

16. The method of claim 12 , wherein the polymer material of the composite film comprises polyvinylpyrrolidone, the processing temperature is above 175° C., and most or all of the polymer material is removed during the processing.

17. The method of claim 12 , wherein most or all of the polymer material is removed during the processing.

18. The method of claim 12 , wherein all of the polymer material is removed during the processing.

19. The method of claim 12 , wherein the composite film is introduced into contact with the surface of the green composite component by coating a surface of a tooling material with the composite film and introducing the green composite composition into contact with the surface of the tooling material.

20. The method of claim 12 , wherein the tooling material is a water soluble tooling material, and the method further comprises removing the tooling material after the processing, using water.
