Abstract

A process for manufacturing set cellular cement, including the steps of: (i) mixing cementitious material, water, foaming agent and optionally additives into a free flowing slurry having a slump of at least 100 mm; subsequently (ii) injecting and distributing air into the slurry of step (i) to form a cellular slurry; subsequently (iii) casting the cellular slurry of step (ii); and finally allowing the cellular slurry to set. And, an apparatus for carrying out the process.

Claims (28)

1. A mixing device for manufacturing a cellular cement slurry, comprising:

at least one first mixer comprising a cement inlet and a water and foaming agent inlet, said at least one first mixer being a high-shear mixer operated under conditions to prepare a fluid slurry; and

at least one second mixer, said at least one second mixer being operated under controlled- shear conditions,

wherein the fluid slurry leaves the at least one first mixer through a discharge outlet and is sent to the at least one second mixer, and the fluid slurry is blended with air in the at least one second mixer,

wherein the at least one second mixer comprises inlets consisting of an inlet adapted to receive the fluid slurry from the at least one first mixer and at least one air injection means,

wherein the at least one first mixer is an inclined disc mixer having an inclined arrangement with the discharge outlet at a highest point to avoid capture of ambient air into the fluid slurry; and

wherein the at least one second mixer comprises a tee for receiving the fluid slurry through a pipe and air through another pipe, wherein the air and the fluid slurry are mixed to some extent in the tee before penetrating into the at least one second mixer.

2. A mixing device for manufacturing a cellular cement slurry, comprising:

(i) at least one first mixer comprising a cement inlet and a water inlet, said at least one first mixer being a high-shear mixer operated under conditions to prepare a fluid slurry;

(ii) at least one further first mixer comprising a fluid slurry inlet and a foaming agent inlet; and

(iii) at least one second mixer, said at least one second mixer being operated under controlled-shear conditions,

wherein the fluid slurry leaves the at least one first mixer through a discharge outlet and is sent to the at least one second mixer, and the fluid slurry is blended with air in the at least one second mixer,

wherein the at least one second mixer comprises inlets consisting of an inlet adapted to receive the fluid slurry from the at least one first mixer and at least one air injection means,

wherein the at least one first mixer is an inclined disc mixer having an inclined arrangement with the discharge outlet at a highest point to avoid capture of ambient air into the slurry; and

wherein the at least one second mixer comprises a tee for receiving the fluid slurry through a pipe and air through another pipe, wherein the air and the fluid slurry are mixed to some extent in the tee before penetrating into the at least one second mixer.

3. The mixing device of claim 2 in which the at least one further first mixer of (ii) is incorporated into the high-shear mixer of (i).

4. The mixing device of claim 2 in which the at least one further first mixer of (ii) is incorporated into the controlled-shear mixer of (iii).

5. The mixing device of claim 1 , in which the at least one second mixer is operated under low-shear conditions.

6. The mixing device of claim 2 , in which the at least one second mixer is operated under low-shear conditions.

7. The mixing device of claim 6 , in which the controlled-shear conditions comprise shear conditions adapted to create the desired cellular structure.

8. The mixing device of claim 1 , in which the at least one first mixer comprises metering and feeding means, connected to the high-shear mixer.

9. The mixing device of claim 2 , in which the at least one first mixer comprises metering and feeding means, connected to the high-shear mixer.

10. The mixing device of claim 1 , in which the at least one first mixer comprises a concentrically or eccentrically rotating disc in a circular housing.

11. The mixing device of claim 2 , in which the at least one first mixer comprises a concentrically or eccentrically rotating disc in a circular housing.

12. The mixing device of claim 1 , in which the at least one second controlled-shear mixer comprises an elongated body, the tee located at the bottom part of said elongated body, and blending means along the axis of said elongated body.

13. The mixing device of claim 2 , in which the at least one second controlled-shear mixer comprises an elongated body, the tee located at the bottom part of said elongated body, and blending means along the axis of said elongated body.

14. An apparatus for manufacturing a set foamed cement body, comprising (a) at least one mixing device according to claim 1 , (b) means for casting a cellular slurry and (c) means for moving a facer.

15. An apparatus for manufacturing a set foamed cement body, comprising (a) at least one mixing device according to claim 2 , (b) means for casting a cellular slurry and (c) means for moving a facer.
