Abstract

The present invention describes electroformed thin-wall nickel core drills that are impregnated with diamond abrasives. The thin-wall core drills are formed with a plurality of raised portions and an equal plurality of recessed portions, with each raised portion alternating with a recessed portion, the raised and recessed portions are substantially parallel and are connected by transition portions. In another embodiment, some of the transition regions are formed with intermediate steps or partially raised and recessed portions. These intermediate steps or partially raised or recessed portions allow more uniform distribution of matrix material across a kerf width D 1 as the core drill is spun, thereby, giving the cut edge a substantially square profile.

Claims (24)

1. An abrasive impregnated core drill comprising:

a thin-wall corrugated nickel electroform having a plurality of raised portions and an equal plurality of recessed portions, with each raised portion alternating with a recessed portion, the raised and recessed portions are substantially parallel and are connected by transition portions so that a top surface of the raised portions and an opposite surface of the recessed portions define two continuous cutting edges with a kerf width D 1 , of 100-250 microns, matrix thickness T of 50-130 microns, and relief depth D 2 ; wherein the inclination of the transition portions is in the range of 30 to 60 degrees; and

abrasive particles impregnated in the thin-wall corrugated nickel electroform.

An abrasive impregnated core drill according to claim 1 , wherein, when the abrasive impregnated core drill is in a cylindrical configuration, the thin-wall corrugated nickel electroform forms a coring portion, wherein the raised portions form an outer circular cutting edge and the recessed portions form an inner but concentric cutting edge.

3. An abrasive impregnated core drill according to claim 1 , wherein the abrasive particles are diamond.

An abrasive impregnated core drill according to claim 2 , further comprising a chucking portion, wherein the chucking portion has substantially the same corrugation pattern as the coring portion but the raised corrugated portions, as seen from the outer or inner edge, are formed with notches, such that the notches are level with the relevant raised corrugated portions.

5. An abrasive impregnated core drill according to claim 4 , wherein adjacent notches are staggered to form two or more concentric circles.

6. An abrasive impregnated core drill according to claim 4 , wherein adjacent notches are staggered to form two or more spiral circles.

7. An abrasive impregnated core drill, comprising:

a thin-wall corrugated nickel electroform having a plurality of raised portions and an equal plurality of recessed portions, with each raised portion alternating with a recessed portion, the raised and recessed portions are substantially parallel and are connected by transition portions so that a top surface of the raised portions and an opposite surface of the recessed portions define two continuous cutting edges with a kerf width D 1 , matrix thickness T and relief depth D 2 ; and

abrasive particles impregnated in the thin-wall corrugated nickel electroform;

wherein some of the transition portions connecting two adjacent raised and recessed portions are further formed into one or more intermediate steps that are parallel to the raised or recessed portions.

8. An abrasive impregnated core drill according to claim 7 , wherein the kerf thickness D 1 is of 100-250 microns with a corresponding corrugated metal wall thickness of 50-130 microns.

9. An abrasive impregnated core drill according to claim 7 , wherein the abrasive particles are diamond.

An abrasive impregnated core drill according to claim 7 , wherein, when the abrasive impregnated core drill is in a cylindrical configuration, the thin-wall corrugated nickel electroform forms a coring portion, wherein the raised portions form an outer circular cutting edge and the recessed portions form an inner but concentric cutting edge.

An abrasive impregnated core drill according to claim 10 , further comprising a chucking portion, wherein the chucking portion has substantially the same corrugation pattern as the coring portion but the raised corrugated portions, as seen from the outer or inner edge, are formed with notches, such that the notches are level with the relevant raised corrugated portions.

12. An abrasive impregnated core drill, comprising:

a thin-wall corrugated nickel electroform having a plurality of raised portions and an equal plurality of recessed portions, with each raised portion alternating with a recessed portion, the raised and recessed portions are substantially parallel and are connected by transition portions so that a top surface of the raised portions and an opposite surface of the recessed portions define two continuous cutting edges with a kerf width D 1 , matrix thickness T and relief depth D 2 ; and

abrasive particles impregnated in the thin-wall corrugated nickel electroform;

wherein some of the raised and recessed portions are partially raised or recessed respectively to form one or more intermediate steps that are parallel to the raised or recessed portion, the distance D 3 between opposite surfaces of said partially raised or recessed steps is less that the kerf width D 1 .

13. An abrasive impregnated core drill according to claim 12 , wherein the kerf thickness D 1 is of 100-250 microns with a corresponding corrugated metal wall thickness of 50-130 microns.

14. An abrasive impregnated core drill according to claim 12 , wherein the abrasive particles are diamond.

An abrasive impregnated core drill according to claim 12 , wherein, when the abrasive impregnated core drill is in a cylindrical configuration, the thin-wall corrugated nickel electroform forms a coring portion, wherein the raised portions form an outer circular cutting edge and the recessed portions form an inner but concentric cutting edge.

An abrasive impregnated core drill according to claims 15 , further comprising a chucking portion, wherein the chucking portion has substantially the same corrugation pattern as the coring portion but the raised corrugated portions, as seen from the outer or inner edge, are formed with notches, such that the notches are level with the relevant raised corrugated portions.
