Abstract

Important features and improvements of a commercial coil batch laminating production line are disclosed for a successful, commercial, and economical operation. This invention addresses important processing sequences, operating parameters, control systems, designs, operating methods, and other novel features. This invention provides for a competitive cost structure meeting the needs of commercialization.

Claims (39)

1. An improved commercial batch laminating process for a flat metal substrate comprising:

a. continuously unwinding a coil of said flat metal substrate by controlling the tension and speed of said flat metal substrate,

b. pretreating one or both major surfaces of said flat metal substrate by raising the surface energy of any said major surface to at least 55 dynes/cm,

c. preheating said flat metal substrate to a laminating temperature,

d. pressing a laminating film onto any said pretreated major surface of said flat metal substrate thereby creating a film-metal laminate, wherein each said pretreated major surface of said flat metal substrate may have a different said laminating film,

e. wherein any of said laminating film comprises primarily a thermoplastic polymer,

f. reheating said film-metal laminate to a post treatment temperature,

g. cooling said film-metal laminate to a winding temperature, and

h. wherein the threaded length of said flat metal substrate in said commercial batch laminating process is less than 200 feet.

2. A process according to claim 1 wherein said commercial batch laminating process incorporates an inline lubrication system selected from the group consisting of:

i. electrostatic,

ii. roller coater,

iii. drip,

iv. spray,

v. spray immediately followed by wringer rolls,

vi. recirculation systems, and

vii. wipe on.

3. A process according to claim 2 wherein said inline lubrication system provides a lubrication amount up to 400 mg per square foot.

4. A process according to claim 3 wherein said inline lubrication is provided by an electrostatic system with lubricant particle sizes between 1-10 microns.

5. A process according to claim 2 wherein said commercial batch laminating process incorporates a vertical passline for the purpose of:

i. providing said reheating said film-metal laminate to a post treatment temperature, and

ii. providing said cooling said film-metal laminate to said winding temperature.

6. A process according to claim 5 wherein said cooling incorporates:

i. a water filled tank, and

ii. a waterfall system with at least 0.25 gpm water flow per inch of width of said film-metal laminate per side,

a) wherein said waterfall system is substantially contained within said water filled tank, and

b) water from said waterfall system contacts said film-metal laminate immediately prior to said water filled tank waterline.

7. A process according to claim 5 wherein said cooling is primarily provided by:

i. a contact cooling roll at bottom of said vertical passline, or

ii. forced air cooling at the bottom of said vertical passline.

8. A process according to claim 1 wherein a soak box is incorporated into said commercial batch laminating process after said reheating said film-metal laminate to a post treatment temperature, and said soak box optionally incorporates heating.

9. A process according to claim 8 wherein the heating of said soak box is provided by at least one item selected from the group consisting of:

i. infrared,

ii. radiant,

iii. induction, and

iv. convection.

10. A process according to claim 1 wherein said reheating said film-metal laminate to a post treatment temperature is provided by a plurality of burners, and said burners are distance adjustable relative to said film-metal laminate passline.

11. A process according to claim 10 wherein said burners are distance adjusted based on temperature sensors which monitor said film-metal laminate temperature at predetermined locations during processing.

A process according to claim 1 wherein said metal-film laminate is sample checked by use of a shear tester device, wherein said shear tester device presses a moving forming tool against a sample of said metal-film laminate across a stationary forming tool separated by a predetermined gap in a shear direction across a surface of said sample.
