Abstract

Provided herein are methods of incorporating additives into thin-film solar cell substrates and back contacts. In certain embodiments, sodium is incorporated into a substrate or a back contact of a thin-film photovoltaic stack where it can diffuse into a CIGS or other absorber layer to improve efficiency and/or growth of the layer. The methods involve laser treating the substrate or back contact in the presence of a sodium (or sodium-containing) solid or vapor to thereby incorporate sodium into the surface of the substrate or back contact. In certain embodiments, the surface is simultaneously smoothed.

Claims (37)

1. A method of incorporating sodium into a substrate of a thin-film photovoltaic stack, the method comprising:

providing a substrate for thin-film photovoltaic stack;

treating a front surface of the substrate with sodium;

irradiating the front surface with a plurality of laser beams at a plurality of spots on the substrate surface to thereby form molten mixtures of a substrate material and sodium; and

solidifying the molten mixtures.

2. The method of claim 1 wherein the substrate is a metallic foil.

3. The method of claim 1 wherein the substrate is a stainless steel foil.

4. The method of claim 1 wherein treating the front surface of the substrate comprises depositing solid sodium (Na) on the front surface.

5. The method of claim 1 wherein treating the front surface of the substrate comprises depositing a solid sodium-containing compound on the front surface.

6. The method of claim 5 wherein the solid sodium-containing compound is selected from the group consisting of NaF, NaCl, NaS, and NaOH.

7. The method of claim 5 wherein the sodium-containing compound is a metal salt.

8. The method of claim 1 wherein treating the front surface of the substrate comprises precipitating a sodium-containing liquid on the surface.

9. The method of claim 1 wherein treating the front surface of the substrate comprises coating the surface with a sodium-containing solution.

10. The method of claim 1 wherein treating the front surface comprises exposing the front surface to a sodium-containing vapor while irradiating the front surface with the plurality of laser beams.

11. The method of claim 1 wherein sodium is incorporated in the substrate such that there is a concentration gradient of sodium across a substrate thickness having a maximum at the front surface.

12. A method of incorporating sodium into a back contact of a thin-film photovoltaic stack, the method comprising:

providing a substrate for thin-film photovoltaic stack, said substrate having a thin-film back contact deposited thereon;

treating a front surface of the back contact with sodium;

irradiating the front surface with a plurality of laser beams at a plurality of spots on the back contact surface to thereby form molten mixtures of a back contact material and sodium; and

solidifying the molten mixtures.

13. The method of claim 12 wherein the back contact comprises molybdenum.

14. The method of claim 12 further comprising depositing an absorber stack on the back contact.

15. The method of claim 14 wherein the absorber stack comprises CIS or CIGS.

16. The method of claim 12 wherein irradiating the front surface with a plurality of laser beams at a plurality of spots comprises increasing the amorphous character of a microstructure of the back contact.

17. The method of claim 12 wherein treating the front surface of the substrate comprises depositing solid sodium (Na) on the front surface.

18. The method of claim 12 wherein treating the front surface of the substrate comprises depositing a solid sodium-containing compound on the front surface.

19. The method of claim 18 wherein the solid sodium-containing compound is selected from the group consisting of NaF, NaCl, NaS, and NaOH.

20. The method of claim 18 wherein the sodium-containing compound is a metal salt.

21. The method of claim 12 wherein treating the front surface of the substrate comprises precipitating a sodium-containing liquid on the surface.

22. The method of claim 12 wherein treating the front surface of the substrate comprises coating the surface with a sodium-containing solution.

23. The method of claim 12 wherein treating the front surface comprises exposing the front surface to a sodium-containing vapor while irradiating the front surface with the plurality of laser beams.

24. A method of incorporating an additive into a substrate or back contact layer of a thin-film photovoltaic stack, the method comprising:

providing a partially fabricated thin-film photovoltaic stack, said partially fabricated thin-film photovoltaic stack including at least a substrate;

treating a front surface of the partially fabricated thin-film photovoltaic stack with an additive;

irradiating the front surface with a plurality of laser beams at a plurality of spots on the substrate surface to thereby form molten mixtures of a substrate or back contact material and the additive; and

solidifying the molten mixtures.

25. The method of claim 24 wherein the additive is oxygen.
