Abstract

The mattress assemblies have an array of springs extending from a sheet. Each spring in the array may be manufactured by choosing a position for the spring, cutting a profile of the sheet spring in the sheet, peeling back or bending the profile or tab of the sheet, and shaping the profile to form the sheet spring. The array of springs may be formed from creating a plurality of such springs along rows and columns. In certain embodiments, multiple sheets may be stacked to form the sheet spring array.

Claims (34)

1. A method of manufacturing a sheet spring innercore, comprising:

providing a first metallic sheet; and

forming a first plurality of sheet springs in the first metallic sheet member, each one of the first plurality of sheet springs having an adjacent opening and each one of the first plurality of sheet springs having a serpentine shape, wherein each one of the first plurality of sheet springs has one end integral with the first metallic sheet and a free terminal end, each one of the first plurality of sheet springs extending along a longitudinal axis being perpendicular to the first metallic sheet, each one of the first plurality of sheet springs being compressible along the longitudinal axis in response to a force applied along the longitudinal axis, wherein each one of the first plurality of sheet springs having the serpentine shape are oriented identically on the first metallic sheet member.

2. The method of claim 1 , further comprising,

providing a second metallic sheet,

forming a second plurality of sheet springs in the second metallic sheet, wherein each one of the second plurality of sheet springs have a serpentine shape oriented identically on the second metallic sheet member;

aligning the first metallic sheet and the second metallic sheet such that the second plurality of sheet springs are offset relative to the first plurality of sheet springs and aligns with respective adjacent openings in the first metallic sheet; and

stacking the first and second metallic sheets to fit the second plurality of sheet springs into the respective adjacent openings of the first metallic sheet.

3. The method of claim 2 , wherein forming the second plurality of sheet springs in the second metallic sheet member comprises forming the second plurality of sheet springs to contact the first plurality of sheet springs when the first and second metallic sheets are stacked.

4. The method of claim 2 , wherein forming the second plurality of sheet springs in the second metallic sheet member comprises forming the second plurality of sheet springs to be spaced apart from the first plurality of sheet springs when the first and second metallic sheets are stacked.

5. The method of claim 2 , wherein a first sheet spring on the first metallic sheet is shaped differently from a second sheet spring on the first metallic sheet.

6. The method of claim 2 , wherein a first sheet spring on the first metallic sheet is shaped differently from a second sheet spring on the second metallic sheet.

7. The method of claim 1 , wherein forming the first plurality of sheet springs comprises

choosing a location for a respective one of the first plurality of sheet springs in the first metallic sheet;

cutting a profile of the sheet spring in the first metallic sheet; and

bending the profile to shape the profile into the serpentine shape, and thereby integrally form the sheet spring from the profile cut from the metallic sheet.

8. The method of claim 7 , wherein the profile includes a three-sided cut or a trapezoidal cut.

9. The method of claim 7 , wherein the profile has a length of four to eight inches and the respective sheet spring has a height of between three and six inches.

10. The method of claim 1 , further comprising:

arranging the plurality of sheet springs into rows and columns, wherein the rows and the columns are staggered.

11. The method of claim 1 , further comprising the step of adding one or more support structures and materials selected from the group consisting of spring coils, encased spring coils, foam, latex, gel, viscoelastic gel, and their combination.

12. A furniture spring assembly comprising:

a first metallic sheet including a first plurality of sheet springs each next to a respective opening, and each fixed at one side to the first metallic sheet and extending upward along a longitudinal axis substantially perpendicular from a metal base plate to a free terminal end and having a serpentine shape, respective springs being compressible along the longitudinal axis in response to a force applied along the longitudinal axis, wherein each one of the first plurality of sheet springs having the serpentine shape are oriented identically on the first metallic sheet.

13. The furniture spring assembly according to claim 12 , further comprising

a second plurality of sheet springs in a second metallic sheet, wherein each one of the second plurality of sheet springs have a serpentine shape oriented identically on the second metallic sheet member;

the first metallic sheet member and the second metallic sheet aligned such that the second plurality of sheet springs are offset relative to the first plurality of sheet springs and aligns with the respective adjacent openings in the first metallic sheet; and

the first and second metallic sheets stacked to fit the second plurality of sheet springs into the respective adjacent openings of the first metallic sheet.

14. The furniture spring assembly of claim 13 , wherein the first or second metallic sheet comprise one or more different materials.

15. The furniture spring assembly of claim 12 , further comprising an innercore cover that at least partially covers a top surface of the plurality of sheet springs.

16. The furniture spring assembly of claim 12 , wherein one or more side rails are disposed adjacent to one or more sides of the plurality of sheet springs.

17. The furniture spring assembly of claim 12 , wherein a padding layer is disposed on at least one surface of the plurality of sheet springs.

18. The furniture spring assembly of claim 12 , wherein a topper pad is disposed on at least one surface of the plurality of sheet springs, the topper pad having variable height or thickness varying along at least one of width and length of the topper pad.

19. The furniture spring assembly of claim 12 , wherein one or more fire-retardant, liquid-resistant, or allergy resistant layers are disposed on at least one surface of the furniture spring assembly.

20. The furniture spring assembly of claim 12 , further comprising an upholstery layer and a support frame to provide a foundation.
