Mattresses having flame resistant panel
View Patent ↗Mattresses and methods for manufacturing mattresses that have a flame resistant panel, such as a flame resistant border panel. The systems and methods include mattresses that have a flame resistant panel that, in certain embodiments, includes a fire barrier layer made of a batting material and being disposed over a thermoplastic fire barrier layer. The first and second fire barrier layers provide a fire barrier that reduces the transfer of oxygen to the mattress core, thereby reducing the presence of oxygen, which is needed to support combustion of the padding material. Additionally, the invention encompasses methods for manufacturing mattresses.
1. A method of manufacturing a mattress including a top panel and a side border panel extending from the top panel, the method comprising
forming a top panel comprising a padded sleeping surface and a fire barrier extending across the full length and width of the top panel;
forming the side border panel extending from the top panel to a bottom panel comprising:
overlaying a film made of a flame resistant thermoplastic onto a surface of a fabric layer formed of fibers;
adhering the film to said fibers to form a first fire barrier layer, wherein the flame resistant thermoplastic forms a substantially continuous flame resistant barrier layer; and
providing a second fire barrier layer comprising a non-woven batting material contacting the first fire barrier layer; and
disposing the side border panel adjacent to an inner core so that the second fire barrier layer is nearest to the core, wherein the side border panel is different from the top panel.
2. The method of claim 1 , wherein said adhering includes applying heat sufficient to cause the flame resistant thermoplastic to penetrate said fibers.
3. The method of claim 1 , wherein
the surface includes fiber surfaces, and
said adhering the film to said fibers comprises applying heat in an amount sufficient to cause the fiber surfaces to soften and the flame resistant thermoplastic to fuse with the fiber surfaces.
4. The method of claim 1 , wherein
the fabric layer has interstices interspersed throughout the fibers; and
said adhering the film to said fibers comprises applying heat in an amount sufficient to cause the flame resistant thermoplastic to cover said interstices.
5. The method of claim 1 , wherein adhering the film to said fibers comprises applying an adhesive layer between the fabric and the film made of the flame resistant thermoplastic and compressing the fabric and the film together.
6. The method of claim 1 , further comprising overlaying the film made of the flame resistant thermoplastic onto a second surface of the fabric layer.
7. The method of claim 1 , wherein adhering the film to said fibers provide a unitized assembly.
8. The method of claim 1 , wherein the fire barrier of the top panel is different from the first and second barrier materials of the side panel.
