Abstract

The present invention relates to proppants which can be used to prop open subterranean formation fractions. Proppant formulations are further disclosed which use one or more proppants of the present invention. Methods to prop open subterranean formation fractions are further disclosed. In addition, other uses for the proppants of the present invention are further disclosed, as well as methods of making the proppants.

Claims (39)

1. A proppant comprising a sintered sphere and having a Krumbein sphericity of at least about 0.5 and a roundness of at least about 0.4, and wherein said proppant comprises a) a ceramic material and b) a volcanic material or vermiculite or both, and said proppant has a crush strength of about 1,500 psi or greater, an overall diameter of from about 90 microns to about 1,600 microns, and has a specific gravity of from about 0.9 to about 1.5 g/cc.

2. The proppant of claim 1 , wherein said proppant comprises a template sphere and a shell on said template sphere.

3. The proppant of claim 2 , wherein said shell is a continuous sintered shell around the entire outer surface of said template sphere, and wherein said shell comprises a ceramic material or oxide thereof and said template sphere comprises a material capable of withstanding sintering.

4. The proppant of claim 2 , wherein said shell has a thickness of from about 5 microns to 150 microns.

5. The proppant of claim 1 , wherein said volcanic material comprises perlite, pumice or both.

6. The proppant of claim 1 , wherein said ceramic material comprises mullite, cordierite, or both.

7. The proppant of claim 1 , wherein said volcanic material comprises perlite, pumice or both, and wherein said ceramic material comprises mullite, cordierite, or both.

8. The proppant of claim 2 , wherein said shell is porous.

9. The proppant of claim 2 , wherein said proppant further comprises a non-porous coating on said shell.

10. The proppant of claim 9 , wherein said non-porous coating is a glazing layer.

The proppant of claim 1 , wherein said proppant further comprises boehmite, alumina, spinel, an alumnosilicate clay, calcium carbonate, calcium oxide, magnesium oxide, magnesium carbonate, cordierite, spinel, spodumene, steatite, a silicate, a substituted alumino silicate clay or any combination thereof.

12. The proppant of claim 1 , wherein said proppant comprises one or more amorphous phases and one or more crystalline phases.

13. The proppant of claim 1 , wherein said proppant further comprises nanotubes, nanorods, nanowires, nanospheres, microspheres, whiskers of oxide, fullerenes, carbon fibers, nomex fibers, or any combination thereof.

14. The proppant of claim 1 , wherein said proppant further comprises mineral-based particulates.

15. The proppant of claim 14 , wherein said mineral-based particulates comprise kyanite, mica, quartz, sapphire, corundum, or any combination thereof.

16. The proppant of claim 2 , wherein said shell comprises reinforcing particulates.

17. The proppant of claim 16 , wherein said reinforcing particulates have a thermal expansion coefficient that matches that of the shell.

18. The proppant of claim 16 , wherein said reinforcing particulates have a thermal expansion coefficient that is higher that of the shell.

19. The proppant of claim 16 , wherein said reinforcing particulates have a thermal expansion coefficient that is lower that of the shell.

20. The proppant of claim 1 , wherein said proppant comprises a mixture of two or more metal oxides.

21. The proppant of claim 20 , wherein said mixture is at a weight ratio of 85:15% to 70:30%.

22. The proppant of claim 20 , wherein said mixture is at a weight ratio of 60:40% to 27:73%.

23. The proppant of claim 1 , wherein said proppant further comprises reinforcing material.

24. The proppant of claim 1 , wherein said proppant further comprises carbon black, fiberglass, carbon fibers, ceramic whiskers, ceramic particulates, metallic particles, or any combination thereof.

25. The proppant of claim 1 , wherein said proppant further comprises nanoparticles.

26. The proppant of claim 1 , wherein said proppant further comprises nanoclays, carbon nanofibers, silica, carbon nanotubes, nanoparticle minerals, mica, graphite, carbon black, fumed carbon, fly ash, glass nanospheres, ceramic nanospheres, or any combination thereof.

27. The proppant of claim 2 , wherein said shell comprises two or more layers and wherein at least two layers contain a fugitive phase material or a hollow material or both, wherein the fugitive phase material or hollow material or both are the same or different in each layer.

28. The proppant of claim 27 , wherein said two or more layers comprise at least an outer layer and an inner layer, wherein said outer layer has a higher amount of said fugitive phase material and/or hollow material compared to said inner layer.

29. The proppant of claim 2 , wherein said shell comprises a coating layer to fill in at least a portion of the pores or voids that are present on a layer comprising a shell or surface of said template sphere.

30. A method of forming the proppant of claim 2 , comprising providing a template sphere and providing a shell around the entire outer surface of said template sphere, and then sintering said shell to form a sintered shell, wherein said sintering comprises microwave sintering.

31. A method of forming the proppant of claim 1 , comprising providing a green body that forms said proppant upon sintereing, and sintering said proppant to form a sintered proppant, wherein said sintering comprises microwave sintering.

32. The method of claim 31 , wherein said sintering comprises liquid phase sintering, reactive phase sintering, solid state sintering, or pressure-assisted sintering.

33. A proppant formulation comprising the proppant of claim 1 and a carrier.

34. A method to prop open subterranean formation fractions comprising introducing the proppant formulation of claim 33 into said subterranean formation.

35. A method of treating a subterranean producing zone penetrated by a well bore comprising the steps of (a) preparing or providing a treating fluid that comprises a fluid, energized fluid, foam, or a gas carrier having the proppant of claim 1 suspended therein, and (b) pumping said treating fluid into said subterranean producing zone whereby said particles are deposited therein.

36. The method of claim 35 , wherein said treating fluid is a fracturing fluid and said particles are deposited in fractures formed in said subterranean producing zone.

37. The method of claim 35 , wherein said treating fluid is a gravel packing fluid and said particles are deposited in said well bore adjacent to said subterranean producing zone.

38. The proppant of claim 1 , wherein said proppant comprises a shell and template sphere and said volcanic material or vermiculite or both is present in said shell.

39. The proppant of claim 1 , wherein said proppant comprises a shell and template sphere and said volcanic material or vermiculite or both is present in said template sphere.
