Abstract

Methods and systems for producing silane that use electrolysis to regenerate reactive components therein are disclosed. The methods and systems may be substantially closed-loop with respect to halogen, an alkali or alkaline earth metal and/or hydrogen.

Claims (69)

1. A system for producing silane in a substantially closed-loop process, the system comprising:

a vessel for electrolyzing an alkali or alkaline earth metal halide salt to produce metallic alkali or alkaline earth metal and halogen gas;

a halogenation reactor for producing at least one of

(1) silicon tetrahalide, and

(2) trihalosilane;

by reacting silicon with at least one of:

(1) halogen gas discharged from the vessel; and

(2) hydrogen halide produced by contacting halogen gas discharged from the vessel with hydrogen;

a hydride reactor for reacting metallic alkali or alkaline earth metal discharged from the vessel and hydrogen to produce an alkali or alkaline earth metal hydride;

a silane reactor for reacting at least one of (1) silicon tetrahalide, and (2) trihalosilane with the alkali or alkaline earth metal hydride to produce silane and an alkali or alkaline earth metal halide salt, the silane reactor being a stirred tank reactor in which a halogenated silicon feed gas comprising at least one halosilane selected from the group consisting of silicon tetrahalide and trihalosilane is bubbled through a reaction mixture containing a solvent and alkali or alkaline earth metal hydride dispersed in the solvent and wherein the alkali or alkaline earth metal halide salt that is produced is dissolved or suspended in the solvent; and

a separator for separating the solvent and the alkali or alkaline earth-metal halide salt.

2. The system as set forth in claim 1 wherein the vessel is an electrolysis cell.

3. The system as set forth in claim 1 wherein the system comprises a conveying apparatus for conveying alkali or alkaline earth metal halide salt discharged from the silane reactor to the vessel for electrolyzing an alkali or alkaline earth metal halide salt.

The system as set forth in claim 1 comprising a conveying apparatus for conveying the solvent and the alkali or alkaline earth-metal halide salt discharged from the silane reactor to the separator and a conveying apparatus for conveying the separated alkali or alkaline earth metal halide salt to the vessel for electrolyzing an alkali or alkaline earth metal halide salt.

5. The system as set forth in claim 1 comprising a conveying apparatus for conveying separated solvent to the hydride reactor.

The system as set forth in claim 1 wherein the halogenation reactor is a fluidized bed reactor in which silicon is suspended in a halogenated silicon feed gas comprising at least one halosilane selected from the group consisting of silicon tetrahalide, trihalosilane, dihalosilane and monohalosilane.

7. The system as set forth in claim 1 wherein the hydride reactor is a stirred-tank reactor in which hydrogen is bubbled through a reaction mixture containing a solvent and metallic alkali or alkaline earth metal to produce alkali or alkaline earth metal hydride suspended in the solvent.

8. The system as set forth in claim 7 comprising a conveying apparatus for conveying alkali or alkaline earth metal hydride and solvent from the hydride reactor to the silane reactor.

9. The system as set forth in claim 1 wherein the system comprises a polycrystalline silicon reactor for decomposing silane to produce hydrogen and polycrystalline silicon.

10. The system as set forth in claim 9 wherein the polycrystalline silicon reactor is a fluidized bed reactor in which silane fluidizes polycrystalline silicon particles.

11. The system as set forth in claim 9 wherein the system comprises a conveying apparatus for conveying hydrogen from the polycrystalline silicon reactor to the hydride reactor.

12. The system as set forth in claim 9 wherein the system comprises a conveying apparatus for conveying silane from the silane reactor to the polycrystalline silicon reactor.

13. The system as set forth in claim 1 comprising a conveying apparatus for conveying metallic alkali or alkaline earth metal discharged from the vessel for electrolyzing alkali or alkaline earth metal halide salt to the hydride reactor.

14. The system as set forth in claim 1 comprising a conveying apparatus for conveying halogen gas discharged from the vessel for electrolyzing alkali or alkaline earth metal salt to the halogenation reactor.

15. The system as set forth in claim 1 comprising a conveying apparatus for conveying at least one of (1) silicon tetrahalide and (2) trihalosilane from the halogenation reactor to the silane reactor.

16. The system as set forth claim 1 comprising a hydrogen halide burner in which hydrogen is reacted with halogen gas to produce hydrogen halide.

17. The system as set forth in claim 16 comprising a conveying apparatus for conveying hydrogen halide to the halogenation reactor.

18. The system as set forth in claim 16 comprising a conveying apparatus for conveying halogen gas from the vessel for electrolyzing alkali or alkaline earth metal salt to the hydrogen halide burner.

19. The system as set forth in claim 1 comprising silicon storage and a conveying apparatus for conveying silicon to the halogenation reactor.

20. The system as set forth in claim 1 wherein the system is substantially closed-loop with respect to hydrogen.

21. The system as set forth in claim 1 wherein the system is substantially closed-loop with respect to halogens.

22. The system as set forth in claim 1 wherein the system is substantially closed-loop with respect to alkali or alkaline earth metal.

23. The system as set forth in claim 1 comprising a disproportionation system for producing monohalosilane or dihalosilane from at least one of (1) silicon tetrahalide and (2) trihalosilane.

24. A system for producing silane in a substantially closed-loop process, the system being substantially closed-loop with respect to hydrogen, the system comprising:

a vessel for electrolyzing an alkali or alkaline earth metal halide salt to produce metallic alkali or alkaline earth metal and halogen gas;

a halogenation reactor for producing at least one of

(1) silicon tetrahalide, and

(2) trihalosilane;

by reacting silicon with at least one of:

(1) halogen gas discharged from the vessel; and

(2) hydrogen halide produced by contacting halogen gas discharged from the vessel with hydrogen;

a hydride reactor for reacting metallic alkali or alkaline earth metal discharged from the vessel and hydrogen to produce an alkali or alkaline earth metal hydride; and

a silane reactor for reacting at least one of (1) silicon tetrahalide, and (2) trihalosilane with the alkali or alkaline earth metal hydride to produce silane and an alkali or alkaline earth metal halide salt.

25. The system as set forth in claim 24 wherein the vessel is an electrolysis cell.

26. The system as set forth in claim 24 wherein the system comprises a conveying apparatus for conveying alkali or alkaline earth metal halide salt discharged from the silane reactor to the vessel for electrolyzing an alkali or alkaline earth metal halide salt.

27. The system as set forth in claim 24 wherein the silane reactor is a stirred tank reactor in which a halogenated silicon feed gas comprising at least one halosilane selected from the group consisting of silicon tetrahalide, trihalosilane, dihalosilane and monohalosilane is bubbled through a reaction mixture containing a solvent and alkali or alkaline earth metal hydride dispersed in the solvent and wherein the alkali or alkaline earth metal halide salt that is produced is dissolved or suspended in the solvent.

28. The system as set forth in claim 27 comprising:

a separator for separating the solvent and the alkali or alkaline earth-metal halide salt; and

a conveying apparatus for conveying the solvent and the alkali or alkaline earth-metal halide salt discharged from the silane reactor to the separator and a conveying apparatus for conveying the separated alkali or alkaline earth metal halide salt to the vessel for electrolyzing an alkali or alkaline earth metal halide salt.

29. The system as set forth in claim 27 comprising:

a separator for separating the solvent and the alkali or alkaline earth-metal halide salt; and

a conveying apparatus for conveying separated solvent to the hydride reactor.

The system as set forth in claim 24 wherein the halogenation reactor is a fluidized bed reactor in which silicon is suspended in a halogenated silicon feed gas comprising at least one halosilane selected from the group consisting of silicon tetrahalide, trihalosilane, dihalosilane and monohalosilane.

31. The system as set forth in claim 24 wherein the hydride reactor is a stirred-tank reactor in which hydrogen is bubbled through a reaction mixture containing a solvent and metallic alkali or alkaline earth metal to produce alkali or alkaline earth metal hydride suspended in the solvent.

32. The system as set forth in claim 31 comprising a conveying apparatus for conveying alkali or alkaline earth metal hydride and solvent from the hydride reactor to the silane reactor.

33. The system as set forth in claim 24 wherein the system comprises a polycrystalline silicon reactor for decomposing silane to produce hydrogen and polycrystalline silicon.

34. The system as set forth in claim 33 wherein the polycrystalline silicon reactor is a fluidized bed reactor in which silane fluidizes polycrystalline silicon particles.

35. The system as set forth in claim 33 wherein the system comprises a conveying apparatus for conveying hydrogen from the polycrystalline silicon reactor to the hydride reactor.

36. The system as set forth in claim 33 wherein the system comprises a conveying apparatus for conveying silane from the silane reactor to the polycrystalline silicon reactor.

37. The system as set forth in claim 24 comprising a conveying apparatus for conveying metallic alkali or alkaline earth metal discharged from the vessel for electrolyzing alkali or alkaline earth metal halide salt to the hydride reactor.

38. The system as set forth in claim 24 comprising a conveying apparatus for conveying halogen gas discharged from the vessel for electrolyzing alkali or alkaline earth metal salt to the halogenation reactor.

39. The system as set forth in claim 24 comprising a conveying apparatus for conveying at least one of (1) silicon tetrahalide and (2) trihalosilane from the halogenation reactor to the silane reactor.

40. The system as set forth claim 24 comprising a hydrogen halide burner in which hydrogen is reacted with halogen gas to produce hydrogen halide.

41. The system as set forth in claim 40 comprising a conveying apparatus for conveying hydrogen halide to the halogenation reactor.

42. The system as set forth in claim 40 comprising a conveying apparatus for conveying halogen gas from the vessel for electrolyzing alkali or alkaline earth metal salt to the hydrogen halide burner.

43. The system as set forth in claim 24 comprising silicon storage and a conveying apparatus for conveying silicon to the halogenation reactor.

44. The system as set forth in claim 24 wherein the system is substantially closed-loop with respect to halogens.

45. The system as set forth in claim 24 wherein the system is substantially closed-loop with respect to alkali or alkaline earth metal.

46. The system as set forth in claim 24 comprising a disproportionation system for producing monohalosilane or dihalosilane from at least one of (1) silicon tetrahalide and (2) trihalosilane.
