Abstract

The present invention relates to an environmentally friendly layered vehicle seat assembly and a method of making the same. In at least one embodiment, the vehicle seat assembly comprises a cushion composite comprising a structural layer and a cushion layer adjacent to the structural layer, and a trim material secured over the cushion composite.

Claims (35)

1. A vehicle seat assembly comprising:

a seat cushion composite comprising a molded expanded polyolefin structural layer and a foam cushion layer, the foam cushion layer having an upper surface and bottom surface, the bottom surface of the foam cushion layer being disposed adjacent the structural layer, the structural layer being disposed on the frame, the foam cushion layer being made of polyurethane and having a rigidity that is less than the rigidity of the structural layer, the structural layer and the foam cushion layer being not secured to each other such that they are separable from each other; and

a frame for connecting the seat cushion composite to a vehicle; and

a trim material releasably secured over the seat cushion composite, wherein the seat cushion composite and the trim material are not secured to each other such that they are separable from each other.

2. The vehicle seat assembly of claim 1 wherein the structural layer has a cavity and at least a portion of the foam cushion layer is disposed in the cavity of the structural layer.

3. The vehicle seat assembly of claim 1 wherein the frame comprises a metal frame.

4. The vehicle seat assembly of claim 1 wherein the structural layer has a density of 1.75 to 7.0 pcf, a hardness of 150 to 250 N, and a compression strength of 20 to 100 psi and wherein the cushion layer has a density of 1.5 to 4.5 pcf.

5. The vehicle seat assembly of claim 1 wherein the trim material is made of leather or fabric.

6. The vehicle seat assembly of claim 1 wherein the trim material is made of a sheet material and is separate from the foam cushion layer.

7. The vehicle seat assembly of claim 1 wherein the structural layer has an average thickness of 5 to 100 mm, and the cushion layer has an average thickness of 20 to 100 mm.

8. The vehicle seat assembly of claim 1 wherein the structural layer has a density of 1.75 to 7.0 pcf.

9. The vehicle seat assembly of claim 8 wherein the structural layer has a hardness of 150 to 250 N, and a compression strength of 20 to 100 psi.

10. A vehicle seat assembly comprising:

a seat cushion composite comprising a molded expanded polyolefin structural layer and a foam cushion layer having a bottom surface, the structural layer having a cavity and at least a portion of the foam cushion layer being disposed in the cavity of the structural layer, wherein the density of the cushion layer is less than a density of the structural layer, and wherein the foam layer is not secured to the structural layer such that they are separable from each other;

a frame for connecting the seat cushion composite to a vehicle, the structural layer being disposed on the frame; and

a vehicle seat cover releasably secured over the seat cushion composite such that at least a portion of the vehicle seat cover is in contact with the foam cushion layer.

11. The vehicle seat assembly of claim 10 wherein the frame comprises further a metal seat frame, with the structural layer being disposed on the metal seat frame.

12. The vehicle seat assembly of claim 10 wherein the vehicle seat cover is made of leather or fabric.

13. The vehicle seat assembly of claim 10 wherein the structural layer has a hardness of 150 to 250 N.

14. The vehicle seat assembly of claim 13 wherein the structural layer has a compressive strength of 20 to 100 psi.

15. A vehicle seat assembly comprising:

a metal seat frame;

a seat cushion composite comprising a molded expanded polymeric structural layer adjacent a foam cushion layer, the foam cushion layer being separable from the structural layer, the structural layer of the seat cushion composite being disposed on the seat frame and the seat frame being for connecting the seat cushion composite to a vehicle; and

a trim layer secured over the seat cushion composite by a first securing means,

wherein the first securing means is non-permanent securing.

16. The vehicle seat assembly of claim 15 wherein the structural layer has a density of 1.75 to 7.0 pcf and a hardness of 150 to 250 N, and the cushion layer has a density of 1.5 to 4.5 pcf.

17. The vehicle seat assembly of claim 15 wherein the structural layer has an average thickness of 20 to 70 mm and the cushion layer has an average thickness of 30 to 70 mm.

18. The vehicle seat assembly of claim 17 wherein the structural layer has a density of 1.75 to 7.0 pcf and a hardness of 150 to 250 N, the cushion layer has a density of 1.5 to 4.5 pcf.

19. A vehicle seat assembly comprising:

a metal seat frame;

a seat cushion composite comprising a molded expanded polymeric structural layer adjacent a foam cushion layer, the structural layer of the seat cushion composite being disposed on the seat frame; and

a trim layer secured over the seat cushion composite by a first securing means,

wherein the first securing means is non-permanent securing;

wherein the structural layer has an average thickness of 20 to 70 mm and the cushion layer has an average thickness of 30 to 70 mm; and

wherein the structural layer has a density of 1.75 to 7.0 pcf and a hardness of 150 to 250 N, and the cushion layer has a density of 1.5 to 4.5 pcf.
