Abstract

Photovoltaic devices that include a transparent substrate; a plurality of thin film layers defining a plurality of photovoltaic cells connected in series to each other on the transparent substrate; a first lead connected to one of the photovoltaic cells; and an encapsulation substrate on the plurality of thin film layers are provided. The encapsulation substrate defines a connection aperture through which the first lead extends. A support insert, which defines a plug portion and a flange, can be positioned within the connection aperture such that the flange extends over the back surface of the encapsulation substrate. The support insert can be configured to mechanically support the transparent substrate in an area opposite to the connection aperture while still enabling the first lead to extend through the connection aperture while the support insert is in place within the connection aperture.

Claims (31)

1 . A photovoltaic device, comprising:

a transparent substrate;

a plurality of thin film layers on the transparent substrate, wherein the plurality of thin film layers define a plurality of photovoltaic cells connected in series to each other;

a first lead connected to one of the photovoltaic cells;

an encapsulation substrate on the plurality of thin film layers, wherein the encapsulation substrate defines a back surface and a connection aperture through which the first lead extends, the connection aperture having a perimeter defined by an aperture wall of the encapsulation substrate; and,

a support insert defining a plug portion and a flange, wherein the plug portion is positioned within the connection aperture and the flange extends over the back surface of the encapsulation substrate, wherein the support insert is configured to mechanically support the transparent substrate in an area opposite to the connection aperture, and wherein the support insert is configured such that the first lead is able to extend through the connection aperture while the support insert is in place within the connection aperture.

2 . The photovoltaic device as in claim 1 , wherein the plug portion extends through the connection aperture and contacts an underlying layer on the transparent substrate.

3 . The photovoltaic device as in claim 1 , wherein the plug portion extends into only a portion of the connection aperture.

4 . The photovoltaic device as in claim 3 , further comprising:

an adhesive plug positioned between the plug portion of the support insert and the transparent substrate.

5 . The photovoltaic device as in claim 4 , wherein the adhesive plug comprises a cured epoxy material.

6 . The photovoltaic device as in claim 1 , wherein the connection aperture defines a depth from the back surface to the transparent substrate, and wherein the plug portion extends a distance of about 5% to about 75% of the depth of the connection aperture.

7 . The photovoltaic device as in claim 1 , wherein the flange extends perimetrically from the plug portion of the support insert.

8 . The photovoltaic device as in claim 1 , wherein the flange of the support insert defines a first platform and a second platform, wherein the first platform and the second platform extend from the plug portion over the back surface of the encapsulation substrate.

9 . The photovoltaic device as in claim 8 , further comprising:

a junction box positioned over the support insert and connected to the first lead, wherein the first platform and the second platform are configured to couple with the junction box.

10 . The photovoltaic device as in claim 8 , wherein the first platform defines a first reservoir between the first platform and the back surface of the encapsulation substrate.

11 . The photovoltaic device as in claim 10 , further comprising:

an adhesive within the first reservoir to bond the first platform to the back surface of the encapsulation substrate.

The photovoltaic device as in claim 11 , wherein the second platform defines a second reservoir between the second platform and the back surface of the encapsulation substrate, and wherein the photovoltaic device further comprises an adhesive within the second reservoir to bond the second platform to the back surface of the encapsulation substrate.

The photovoltaic device as in claim 12 , wherein the support insert defines an adhesive channel within its construction, the adhesive channel being configured to supply adhesive dispensed through an exposed channel opening to the first reservoir and second reservoir after insertion of the plug portion into the connection aperture.

14 . The photovoltaic device as in claim 1 , wherein the plug defines a first slot, wherein the first lead extends through the first slot.

15 . The photovoltaic device as in claim 1 , further comprising:

a second lead connected to another one of the photovoltaic cells, wherein the support insert is configured such that the second lead is able to extend through the connection aperture while the support insert is in place within the connection aperture without the first lead contacting the second lead.

16 . The photovoltaic device as in claim 15 , wherein the plug defines a first slot and a second slot, wherein the first lead extends through the first slot and the second lead extends through the second slot.

17 . The photovoltaic device as in claim 1 , wherein the plug portion of the support insert defines a lip coupled to the aperture wall.

18 . The photovoltaic device as in claim 1 , wherein the support insert defines an adhesive channel within its construction, the adhesive channel being configured to supply adhesive dispensed through an exposed channel opening in the support insert, through the plug portion, and to the aperture wall of the connection aperture.

The photovoltaic device as in claim 1 , wherein the support insert defines an adhesive channel within its construction, the adhesive channel being configured to supply adhesive dispensed through an exposed channel opening in the support insert, through the plug portion, and to an underlying surface of the device.

20 . A kit for use with a photovoltaic device that has a first lead, the kit comprising:

an encapsulation substrate defining a connection aperture and a back surface, wherein the connection aperture has a perimeter defined by an aperture wall of the encapsulation substrate; and,

a support insert defining a plug portion and a flange, wherein the plug portion is configured to be positioned within the connection aperture and the flange is configured to extend over the back surface of the encapsulation substrate, wherein the support insert is configured to mechanically support a transparent substrate in an area opposite to the connection aperture when coupled with the transparent substrate to form a photovoltaic device.
