Abstract

A cost-effective and practical antimicrobial glaze system and glazing process is disclosed herein. The antimicrobial glaze/enamel may comprise at least two layers: a base layer and a top layer. The base layer may contain a typical or normal glaze widely used in sanitary ware, having a low level of zinc oxide. The base layer glaze may be directly sprayed on the clay body surface. A thin top glaze layer is sprayed on top of the base glaze layer and the top layer may contain a high level of zinc oxide.

Claims (33)

1. A method of producing a multilayer antimicrobial ceramic glaze or porcelain enamel product, comprising the steps of:

applying a base glaze material onto a ceramic body to form a base glaze layer;

applying a top glaze material onto the base glaze layer, wherein the top glaze material is comprised of more than about 8.0 percent by weight and less than about 35.0 percent by weight ZnO; and

firing the top glaze material in a kiln to create a top glaze layer;

wherein relative thicknesses and concentrations of the top glaze layer and base glaze layer are such that a total concentration of the multilayer antimicrobial glaze/enamel is less than about 5.0 percent by weight ZnO;

wherein the multilayer antimicrobial ceramic glaze or porcelain enamel product is substantially free of surface defects.

2. The method of claim 1 wherein the base glaze layer is fired in a kiln prior to application of the top glaze material.

3. The method of claim 1 wherein the base glaze material is applied by spray coating.

4. The method of claim 1 wherein the base glaze material is applied to an after-firing thickness of between about 300 μm and 1000 μm.

5. The method of claim 1 wherein the top glaze material is applied by spray coating.

6. The method of claim 1 wherein the top glaze material is applied to an after-firing thickness of between about 25 μm and 250 μm.

7. The method of claim 1 wherein the top glaze material is applied to an after-firing thickness of between about 100 μm and 200 μm.

8. The method of claim 1 wherein the base glaze material is air dried prior to application of the top glaze material.

9. The method of claim 1 wherein the top glaze layer also includes a source of ions of Hg, Ag, Cu, Fe, Pb, Bi, and/or a rare earth element.

10. A method of producing a multilayer antimicrobial ceramic glaze/enamel product, comprising the steps of:

applying a base glaze material onto a ceramic body to form a base glaze layer of thickness between about 300 μm and 1000 μm after firing;

applying a top glaze material directly to the base glaze layer wherein the top glaze material contains more than about 8.0 percent by weight and less than about 35.0 percent by weight ZnO; and

firing the top glaze material in a kiln to create a top glaze layer of thickness between about 25 μm and 250 μm after firing;

wherein relative thicknesses and concentrations of the top glaze layer and base glaze layer are such that a total concentration of the multilayer antimicrobial glaze/enamel is less than about 5.0 percent by weight ZnO;

wherein the multilayer antimicrobial ceramic glaze or porcelain enamel product is substantially free of surface defects.

11. The method of claim 10 wherein the base glaze material is fired in a kiln prior to application of the top glaze material.

12. The method of claim 10 wherein the base glaze material is applied to the ceramic body by spray coating.

13. The method of claim 10 wherein the top glaze material is applied to the base glaze layer by spray coating.

14. The method of claim 10 wherein the top glaze layer is of thickness between about 25 μm and 150 μm after firing.

15. The method of claim 10 wherein the base glaze material is air dried prior to application of the top glaze material.

16. The method of claim 10 wherein the top glaze layer also includes a source of ions of Hg, Ag, Cu, Fe, Pb, Bi, and/or a rare earth element.

17. A method of producing a multilayer antimicrobial ceramic glaze or porcelain enamel product, comprising the steps of:

applying a base glaze material onto a ceramic body to form a base glaze layer;

applying a top glaze material onto the base glaze layer, wherein the top glaze material is comprised of more than about 8.0 percent by weight and less than about 35.0 percent by weight ZnO, wherein the top glaze material comprises a top surface and a bottom surface; and wherein the bottom surface is adjacent to the base glaze layer; and

firing the top glaze material in a kiln to create a top glaze layer;

wherein relative thicknesses and concentrations of the top glaze layer and base glaze layer are such that a total concentration of the multilayer antimicrobial glaze/enamel is less than about 5.0 percent by weight ZnO;

wherein the multilayer antimicrobial ceramic glaze or porcelain enamel product is substantially free of surface defects.

18. The method of claim 17 , wherein the top surface of the top glaze material is adjacent to an ambient environment.
