Abstract

An impact resistant door skin, a door including the same, and a method of manufacturing an impact resistant door skin from a pre-formed door skin are provided. The method includes the steps of providing at least one preformed door skin and applying adhesive to a rear side of the at least one preformed door skin. A fiberglass mesh mat is pressed onto the rear side of the at least one preformed door skin. Then, chopped glass fibers coated with adhesive are sprayed onto the rear side of the at least one preformed door skin using a chopper gun to form a layer of chopped glass fibers on the fiberglass mesh mat. The performed door skin may be a molded door skin having at least one recessed panel formed therein.

Claims (39)

1. A method of manufacturing a high impact resistant door skin, the method comprising:

applying adhesive to a rear side of a preformed door skin;

pressing a fiberglass mesh mat onto the adhesive on the rear side of the preformed door skin; and

applying adhesive coated glass fibers onto the adhered fiberglass mesh mat to form a layer of glass fibers on the fiberglass mesh mat.

2. The method of claim 1 , wherein the preformed door skin comprises a preformed molded door skin and said pressing the fiberglass mesh mat comprises conforming the fiberglass mesh mat to the shape of the preformed molded door skin.

3. The method of claim 1 , wherein said applying adhesive coated glass fibers comprises spraying chopped glass fibers.

4. The method of claim 1 , wherein said applying adhesive to the rear side of the-preformed door skin comprises applying a one component moisture cured urethane adhesive.

5. The method of claim 2 , wherein said pressing the fiberglass mesh mat comprises inflating a membrane disposed on a platen of a bag press assembly to cause the mat to conform to the preformed molded door skin.

6. The method of claim 5 , wherein the bag press assembly is heated to between 120-160 degrees Fahrenheit and wherein the bag press applies a pressure of between 10 and 14 bars for 1 to 5 minutes.

7. The method of claim 1 , wherein the glass fibers are coated with a two component urethane system.

8. The method of claim 1 , wherein the preformed door skin comprises at least one panel molded therein.

9. The method of claim 1 , wherein said applying adhesive to the rear side of the preformed door skin comprises applying a moisture curable adhesive.

10. The method of claim 1 , wherein the preformed door skin comprises a flush door skin.

11. A method of reinforcing a molded preformed door skin comprising:

applying an adhesive to a surface of a molded preformed door skin;

applying a continuous fiberglass reinforcement layer to the adhesive of the molded preformed door skin; and

applying adhesive coated chopped fiberglass strands to the adhered continuous fiber reinforcement layer.

12. The method of claim 11 , wherein said applying a continuous fiberglass reinforcement layer comprises:

positioning the molded preformed door skin between a heated platen and an inflatable membrane of a bag press assembly;

positioning the continuous fiberglass reinforcement layer on the adhesive on the molded preformed door skin;

inflating the membrane of the bag press assembly to press the continuous fiberglass reinforcement layer to conform to the molded preformed door skin; and

curing the adhesive on the molded preformed door skin.

13. The method of claim 11 , wherein said applying adhesive coated chopped fiberglass strands comprises:

feeding elongated glass fiber into a chopper gun;

mixing an unreacted urethane base with a catalyst to form a urethane based adhesive;

coating the elongated glass fiber with the urethane based adhesive;

chopping the elongated glass fiber into chopped strands; and

spraying the chopped strands onto the continuous fiber reinforcement layer.

14. The method of claim 11 , wherein the continuous fiberglass reinforcement layer comprises a woven mesh mat.

15. A method of manufacturing a door comprising:

applying adhesive to a preformed door skin;

joining a fiberglass mesh mat onto the adhesive on the preformed door skin;

applying glass fibers to the adhered fiberglass mesh mat and forming a reinforced door skin; and

joining the reinforced door skin to a frame.

16. The method of claim 15 , wherein said applying adhesive to the preformed door skin comprises applying a one component moisture cured urethane adhesive.

17. The method of claim 15 , wherein said applying glass fibers comprises spraying adhesive coated glass fibers.

18. The method of claim 17 , wherein said applying adhesive coated glass fibers comprises spraying chopped adhesive coated glass fibers.

19. The method of claim 15 , wherein the fiberglass mesh mat comprises woven fiberglass.

20. The method of claim 15 , further comprising inserting a core into an open area defined by the frame.
