Abstract

A composite material made of multiple filament bands is disclosed. The filament bands are wound to create a composite material. The filament bands may be impregnated with a solid or semi-solid resin. The filament bands are wound in multiple orientations to form a sheet of composite material. Additionally, the composite material may be made to have a varying number of layer and fiber orientations throughout the sheet of composite material. In another embodiment, a composite component requiring multiple layers and fiber orientations may be substantially manufactured during a filament winding process.

Claims (20)

1. A composite material comprising: a plurality of filament bands wound to define a composite sheet, wherein the individual bands are impregnated with a resin that is solid or semi-solid at ambient temperatures and becomes a viscous liquid to impregnate the filament bands when heated, the composite material having a plurality of layers of substantially parallel filament bands with an n number of first pairs of filament bands wherein the filament bands in each first pair have a same width w, are parallel to each other and are spaced apart from each other by a distance nw, and an N number of second pairs of filament bands, wherein the filament bands in each second pair have a same width W, are parallel to each other and are spaced apart from each other by a distance NW, wherein the first pairs of filament bands are parallel to each other and are oriented at a same angle α transverse to the second pairs of filament bands, and wherein each pair of filament bands is sequentially positioned for the composite sheet in numerical order, with n before N, wherein alternating layers have intersecting orientations with adjacent layers, such that the filament bands form a sheet of composite material.

2. The material as recited in claim 1 wherein the resin comprises an epoxy and hardener system.

3. The material as recited in claim 1 wherein the resin remains solid at temperatures up to about 120° F.

4. The material as recited in claim 1 wherein the resin becomes a liquid when heated at a temperature of about 160° F.

5. The material as recited in claim 1 wherein the composite sheet has sufficient drape and tack characteristics to allow the composite sheet to be formed into a selected shape.

6. The material as recited in claim 1 wherein the resin is a solid or semi-solid in the temperature range between about 50° F. to 110° F.

7. The material as recited in claim 1 wherein the resin cools to an uncured, solid or semi-solid state after the resin is heated to a viscous liquid state.

8. The material as recited in claim 1 wherein the material is produced by winding the filament bands on a mandrel.

9. The material as recited in claim 8 , wherein the mandrel is a drum.

10. The material as recited in claim 1 wherein the sheet of composite material is substantially solid when cured.

11. A sheet of composite material comprising: a plurality of filament bands, wherein the individual filament bands are pre-impregnated with a two-component resin that is solid or semi-solid at ambient temperatures and becomes a viscous liquid when heated to impregnate the filament bands, the plurality of filament bands being wound into a sheet of composite material, with an n number of first pairs of filament bands wherein the filament bands in each first pair have a same width w, are parallel to each other and are spaced apart from each other by a distance nw, and an N number of second pairs of filament bands, wherein the filament bands in each second pair have a same width W, are parallel to each other and are spaced apart from each other by a distance NW, wherein the first pairs of filament bands are parallel to each other and are oriented at a same angle α transverse to the second pairs of filament bands, and wherein each pair of filament bands is sequentially positioned for the composite sheet in numerical order, with n before N, such that alternating layers of filament bands have an intersecting orientation with adjacent layers of filament bands to establish crimping sections between filament bands, and wherein the filament bands form a sheet of composite material that is substantially solid at ambient temperatures when uncured.

12. The sheet of composite material as recited in claim 11 wherein the resin comprises an epoxy and hardener system.

13. The sheet of composite material as recited in claim 11 wherein the resin remains solid at temperatures up to about 120° F. and becomes a liquid when heated at a temperature of about 160° F.

14. The sheet of composite material as recited in claim 11 wherein the composite sheet has sufficient drape and tack characteristics to allow the composite sheet to be formed into a selected shape.

15. The sheet of composite material as recited in claim 11 wherein the material is produced by winding the filament bands on a mandrel.

16. The sheet of composite material as recited in claim 11 wherein the sheet of composite material is substantially solid when cured.

17. The material as recited in claim 1 wherein n=N and w=W.

18. The material as recited in claim 1 wherein the angle α is in a range between 10° and 90°.

19. The sheet of composite material as recited in claim 11 wherein n=N and w=W.

20. The sheet of composite material as recited in claim 11 wherein the angle α is in a range between 10° and 90°.
