Abstract

A foldable mattress includes plunger matrix sections and corresponding flexible connectors connecting the plunger matrix sections in side-by-side relation. The flexible connectors are configured to allow the foldable mattress to fold to adjust in shape corresponding to changes in shape of a mechanically adjustable frame supporting the foldable mattress. The foldable mattress may include a foldable edge frame configured to snugly receive and house the plunger matrix sections in side-to-side relation. The edge frame defines a flange on an internal surface of the edge frame configured to support the plunger matrix sections in side-to-side relation in a position allowing the plungers to move up and down within an internal space defined by the edge frame. A top pad lays on top of the edge frame and the plunger matrix sections. A cover encapsulates the edge frame, the plunger matrix, and the top pad into a self-contained mattress unit.

Claims (45)

1. A foldable mattress assembly, comprising:

a plurality of plunger matrix sections, each comprising a separate plunger matrix support platform suspending a plurality of foam padded plungers;

a plurality of flexible connectors coupling adjacent ones of the plunger matrix support platforms in side-by-side relation; and

wherein the flexible connectors define multiple flexure points for the foldable mattress assembly and are configured to allow the adjacent plunger matrix support platforms to change orientation relative to one another at a corresponding flexure point so as to fold to adjust shape corresponding to changes in shape of a mechanically adjustable frame supporting the foldable mattress.

2. The mattress assembly of claim 1 , further comprising:

an edge frame configured to extend around a perimeter of the assembled plunger matrix sections;

a top pad configured to lay on top of the edge frame and the assembled plunger matrix sections.

3. The mattress assembly of claim 1 , further comprising:

a foldable edge frame configured to snugly receive and house the plurality of plunger matrix sections assembled in side-to-side relation, the edge frame defining a flange on an internal surface of the edge frame configured to support the assembled plunger matrix sections in a position allowing the plungers to move up and down within an internal space defined by the edge frame;

a top pad configured to lay on top of the edge frame and the assembled plunger matrix sections housed within the edge frame;

a cover configured to encapsulate the edge frame, the assembled plunger matrix sections, and the top pad into a self-contained mattress unit.

4. The mattress assembly of claim 3 , wherein:

each plunger matrix section is configured for shipping within a respective box;

the edge frame is configured to be folded for shipping within a separate box;

the top pad and cover are configured to be folded or rolled and placed within the same box as the edge frame to create a multi-box shipping configuration for the modular mattress assembly.

5. The mattress assembly of claim 1 , wherein the plunger matrix sections define a support profile for a person lying on the mattress comprising plungers organized into a plurality of zones in which the plungers of each zone are similarly configured while the plungers of different zones are configured differently to define a varying firmness characteristic of the support profile across the zones.

6. The mattress assembly of claim 1 , wherein each plunger comprises a clip for facilitating removal of the plunger from its respective plunger matrix section after the mattress has been manufactured.

7. A mattress assembly, comprising:

a folding plunger matrix comprising a plurality of plunger matrix sections, each comprising a separate plunger matrix support platform suspending a plurality of foam padded plungers, and a plurality of flexible connectors coupling adjacent ones of the plunger matrix support platform in side-by-side relation, wherein the flexible connectors define multiple flexure points for the mattress assembly and are configured to allow the adjacent plunger matrix support platforms to change orientation relative to one another at a corresponding flexure point so as to fold to adjust shape corresponding to changes in shape of a mechanically adjustable frame supporting the foldable mattress;

an edge frame around a perimeter of the plunger matrix defining a flange on an internal surface of the edge frame supporting the plunger matrix in a position allowing the plungers to move up and down within an internal space defined by the edge frame;

a top pad positioned on top of the edge frame and the plunger matrix;

a cover encapsulating the edge frame, the plunger matrix, and the top pad into a self-contained mattress unit;

wherein the flexible connectors are configured to allow the foldable mattress to fold to adjust in shape corresponding to changes in shape of a mechanically adjustable frame supporting the foldable mattress; and

wherein the plunger matrix sections define a support profile for a person lying on the mattress comprising plungers organized into a plurality of zones in which the plungers of each zone are similarly configured while the plungers of different zones are configured differently to define a varying firmness characteristic of the support profile across the zones.

8. The mattress assembly of claim 7 , wherein the plunger matrix sections define two different support profiles for two person lying side-by-side on the mattress.

9. The mattress assembly of claim 8 , wherein each support profile includes different firmness in head, shoulder, back, bottom, and leg sections of the profile.

10. The mattress assembly of claim 9 , wherein the number of zones is greater than the number of plunger matrix sections.

11. The mattress assembly of claim 10 , wherein the zones are defined at least in part by one or more of different spring types on plungers in different zones, different dampening devices on plungers in different zones, or different height adjustment collars captured on the springs of the plungers in different zones.

12. The mattress assembly of claim 10 wherein the zones are defined at least in part by plunger heads exhibiting one or more of different materials, different shapes, or different sizes.

13. The mattress assembly of claim 10 , wherein at least a portion of the plunger heads comprise protrusions imparting a massage or other tactile characteristic to the heads.

14. A mattress assembly, comprising:

a folding plunger matrix comprising a plurality of plunger matrix sections, each comprising a separate plunger matrix support platform suspending a plurality of foam padded plungers, and a plurality of flexible connectors coupling adjacent ones of the plunger matrix support platforms in side-by-side relation;

wherein the flexible connectors define multiple flexure points for the mattress assembly and are configured to allow the adjacent plunger matrix support platforms to change orientation relative to one another at a corresponding flexure point so as to fold to adjust shape corresponding to changes in shape of a mechanically adjustable frame supporting the foldable mattress; and

wherein each plunger comprises:

a pin guide removably captured within an aperture through the plunger support platform comprising a flange positioned above the plunger support platform, a guide body extending from the flange through the aperture,

a pin slidably received within the pin guide comprising a flange located above the flange of the pin guide and a shaft extending from the flange through the guide body,

a deformable head carried by the flange of the pin;

a tension spring having a first end fixed to the guide body and a second end located below the guide body positioned to receive a bottom end of the pin shaft, wherein the spring is configured to resiliently stretch with downward motion of the pin with respect to the pin guide, and

a dampening device captured around the shaft of the pin between the flange of the pin and the flange of the pin guide, wherein the dampening device is configured to resiliently deform with downward motion of the pin with respect to the pin guide.
