Abstract

Polycrystalline compacts include smaller and larger hard grains that are interbonded to form a polycrystalline hard material. The larger grains may be at least about 150 times larger than the smaller grains. An interstitial material comprising one or more of a boride, a carbide, a nitride, a metal carbonate, a metal bicarbonate, and a non-catalytic metal may be disposed between the grains. The compacts may be used as cutting elements for earth-boring tools such as drill bits, and may be disposed on a substrate. A particulate mixture includes a first plurality of grains of hard material having a first average grain size of about five hundred nanometers (500 nm) or less and having a coating formed over the grains of hard material. The coating comprises at least one of a boride, a carbide, a nitride, a metal carbonate, a metal bicarbonate, and a non-catalytic metal.

Claims (28)

1. An earth-boring drill bit, comprising:

a bit body; and

a plurality of cutting elements attached to the bit body, at least one cutting element of the plurality of cutting elements comprising a hard polycrystalline material including:

a first plurality of grains having a first average grain size;

at least a second plurality of grains having a second average grain size at least one hundred fifty (150) times larger than the first average grain size of the first plurality of grains, the first plurality of grains and the second plurality of grains being interspersed and interbonded with one another to form a polycrystalline hard material; and

an interstitial material concentrated around the first plurality of grains in interstitial spaces between the interspersed and interbonded grains of the polycrystalline hard material, the interstitial material comprising at least one material selected from the group consisting of carbon nitride carbon boride metal carbonates and metal bicarbonates.

2. The earth-boring drill bit of claim 1 , wherein the second average grain size of the at least a second plurality of grains is between two hundred fifty (250) times and seven hundred fifty (750) times larger than the first average grain size of the first plurality of grains.

3. The earth-boring drill bit of claim 1 , wherein each of the first plurality of grains and the at least a second plurality of grains comprises grains of diamond.

4. The earth-boring drill bit of claim 1 , wherein each of the first plurality of grains and the at least a second plurality of grains comprises grains of cubic boron nitride.

A particulate mixture for forming a polycrystalline compact, comprising a first plurality of grains of hard material having a first average grain size of about five hundred nanometers (500 nm) or less and having a coating formed over at least a portion of at least some of the first plurality of grains of hard material, the coating comprising at least one material selected from the group consisting of carbon nitrides, carbon borides, calcium carbonate, magnesium carbonate, strontium carbonate, and barium carbonate.

6. The particulate mixture of claim 5 , wherein the first plurality of grains of hard material comprises grains of diamond.

7. The particulate mixture of claim 5 , wherein the coating comprises at least one material selected from the group consisting of calcium carbonate, magnesium carbonate, strontium carbonate, and barium carbonate.

8. The particulate mixture of claim 5 , wherein the coating comprises at least one material selected from the group consisting of silicon carbide, titanium carbide, tungsten carbide, and tantalum carbide.

9. The particulate mixture of claim 5 , wherein the coating comprises at least one material selected from the group consisting of carbon nitrides and carbon borides.

The particulate mixture of claim 5 , further comprising a second plurality of grains of hard material having a second average grain size at least one hundred fifty (150) times larger than the first average grain size, the second plurality of grains of hard material being interspersed with the first plurality of grains.

11. The particulate mixture of claim 10 , wherein the second average grain size is between two hundred fifty (250) times and seven hundred fifty (750) times larger than the first average grain size.

12. The particulate mixture of claim 10 , wherein the first average grain size is between about one nanometer (1 nm) and about one hundred fifty nanometers (150 nm), and the second average grain size is between about five microns (5 μm) and about forty microns (40 μm).

13. A particulate mixture for forming a polycrystalline compact, comprising:

a first plurality of grains of hard material having a first average grain size of about five hundred nanometers (500 nm) or less and having a coating formed over at least a portion of at least some of the first plurality of grains of hard material, wherein the coating comprises at least one material selected from the group consisting of a boride, a carbide, a nitride, a metal carbonate, a metal bicarbonate, and a non-catalytic metal; and

a second plurality of grains having a second average grain size at least one hundred fifty (150) times larger than the first average grain size, the second plurality of grains being interspersed with the first plurality of grains, wherein the second average grain size is between two hundred fifty (250) times and seven hundred fifty (750) times larger than the first average grain size;

wherein the first plurality of grains comprises between about one-half of one percent (0.5%) and about thirty percent (30%) by volume of the particulate mixture.

14. The particulate mixture of claim 10 , wherein each of the first plurality of grains and the second plurality of grains comprises grains of diamond.

15. The particulate mixture of claim 10 , wherein each of the first plurality of grains and the second plurality of grains comprises grains of cubic boron nitride.

16. The particulate mixture of claim 5 , further comprising a catalyst material interspersed with the first plurality of grains of hard material.

17. A particulate mixture for forming a polycrystalline compact, comprising a first plurality of grains of hard material having a first average grain size of about five hundred nanometers (500 nm) or less and having a coating formed over at least a portion of at least some of the first plurality of grains of hard material, the coating comprising carbon and a reagent material formulated to react with the carbon during or prior to sintering, wherein at least some of the first plurality of grains of hard material comprise a coating having a plurality of layers, at least two layers of the plurality of layers having different compositions.

The particulate mixture of claim 17 , wherein the reagent material comprises at least one material selected from the group consisting of nitrogen, nitrogen compounds, carbonate-forming metals, metal carbonates, bicarbonate-forming metals, metal bicarbonates, carbide-forming metals, and metal carbides.

19. The particulate mixture of claim 17 , wherein the plurality of grains of hard material comprises grains of diamond.

20. The particulate mixture of claim 17 , wherein the plurality of grains of hard material comprises grains of cubic boron nitride.
