Abstract

Spray dried emulsifier compositions are described, which have desirable emulsifying and wetting characteristics. Among other advantages, the solid particulate emulsifier compositions greatly reduce transportation costs and simplify the logistics and environmental concerns associated with shipping large volumes of solvent-containing liquids. The emulsifier comprises (1) a carboxylic acid terminated fatty amine condensate or (2) a modified tall oil or (3) a blend of (1) and (2) that is converted to its alkali or alkaline earth metal salt and spray dried.

Claims (47)

1. A method for making a spray dried emulsifier, comprising:

neutralizing an emulsifier comprising a modified tall oil to produce a neutralized emulsifier comprising an alkali metal salt of the modified tall oil, an alkaline earth metal salt of the modified tall oil, or a mixture thereof; and

spray drying the neutralized emulsifier to produce a spray dried emulsifier comprising the alkali metal salt of the modified tall oil, the alkaline earth metal salt of the modified tall oil, or a mixture thereof.

2. The method of claim 1 , wherein the modified tall oil comprises a reaction product of a tall oil distillate component and a second component comprising:

an unsaturated polycarboxylic acid,

an unsaturated carboxylic anhydride, or

an unsaturated polycarboxylic acid and an unsaturated carboxylic anhydride.

3. The method of claim 1 , wherein the modified tall oil comprises a reaction product of a tall oil distillate component and maleic anhydride.

4. The method of claim 1 , wherein the modified tall oil comprises a reaction product of a tall oil distillate component and maleic anhydride, and wherein the tall oil distillate component comprises fatty acids, rosin acids, or a mixture thereof.

The method of claim 1 , wherein the modified tall oil comprises a reaction product of about 45 wt % to about 90 wt % of fatty acids, about 10 wt % to about 55 wt % of rosin acids, and about 5 wt % to about 30 wt % of (1) an unsaturated polycarboxylic acid, (2) an unsaturated carboxylic anhydride, or (3) an unsaturated polycarboxylic acid and an unsaturated carboxylic anhydride, wherein all weight percent values are based on the combined weight of the fatty acids, the rosin acids, any unsaturated polycarboxylic acid, and any unsaturated carboxylic anhydride.

6. The method of claim 1 , wherein the modified tall oil comprises maleated tall oil, oxidized tall oil, or a mixture thereof.

7. The method of claim 1 , wherein the modified tall oil comprises maleated tall oil, oxidized tall oil, catalytically dimerized tall oil, or any mixture thereof.

8. The method of claim 1 , wherein the emulsifier is neutralized at a temperature of about 50° C. to about 100° C., and wherein the neutralized emulsifier is spray dried at a temperature of about 180° C. to about 250° C.

9. The method of claim 1 , wherein the emulsifier is neutralized by combining a base compound with the emulsifier, wherein the base compound comprises an alkali metal hydroxide, an alkaline earth metal hydroxide, an alkali metal oxide, an alkaline earth metal oxide, or any mixture thereof.

10. The method of claim 1 , wherein the neutralized emulsifier has a pH of about 8 to about 11.5.

11. The method of claim 1 , wherein the neutralized emulsifier has a solids content of about 15 wt % to about 50 wt %.

The method of claim 1 , wherein the emulsifier further comprises a carboxylic acid terminated fatty amine condensate, wherein the carboxylic acid terminated fatty amine condensate comprises a reaction product of a fatty acid amine condensate and (1) a polycarboxylic acid, (2) a carboxylic acid anhydride, or (3) a polycarboxylic acid and a carboxylic acid anhydride.

13. A spray dried emulsifier prepared according to the method of claim 1 .

14. A spray dried emulsifier comprising an alkali metal salt of a modified tall oil, an alkaline earth metal salt of a modified tall oil, or a mixture thereof.

15. The spray dried emulsifier of claim 14 , wherein the spray dried emulsifier comprises the alkali metal salt of the modified tall oil, and wherein the modified tall oil is prepared by reacting a tall oil distillate component and a second component comprising:

an unsaturated polycarboxylic acid,

an unsaturated carboxylic anhydride, or

an unsaturated polycarboxylic acid and an unsaturated carboxylic anhydride.

16. The spray dried emulsifier of claim 14 , wherein the spray dried emulsifier comprises the alkaline earth metal salt of the modified tall oil, and wherein the modified tall oil is prepared by reacting a tall oil distillate component and a second component comprising:

an unsaturated polycarboxylic acid,

an unsaturated carboxylic anhydride, or

an unsaturated polycarboxylic acid and an unsaturated carboxylic anhydride.

17. The spray dried emulsifier of claim 14 , wherein the spray dried emulsifier has an average particle size of about 1 μm to about 150 μm, a bulk density of about 0.24 g/ml to about 0.56 g/ml, and a residual moisture content of less than 10 wt %.

18. The spray dried emulsifier of claim 14 , further comprising:

an alkali metal salt of a first carboxylic acid terminated fatty amine condensate, wherein the first carboxylic acid terminated fatty amine condensate is prepared by reacting a first fatty acid amine condensate with a first component comprising: (1) a first polycarboxylic acid, (2) a first carboxylic anhydride, or (3) a first polycarboxylic acid and a first carboxylic anhydride;

an alkaline earth metal salt of a second carboxylic acid terminated fatty amine condensate, wherein the second carboxylic acid terminated fatty amine condensate is prepared by reacting a second fatty acid amine condensate with a second component comprising: (1) a second polycarboxylic acid, (2) a second carboxylic anhydride, or (3) a second polycarboxylic acid and a second carboxylic anhydride; or

a mixture thereof.

19. A method for making an invert emulsion drilling fluid, comprising:

combining an oil component, a water component, and a spray dried emulsifier to produce an invert emulsion, wherein the spray dried emulsifier comprises an alkali metal salt of a modified tall oil, an alkaline earth metal salt of a modified tall oil, or a mixture thereof.

The method of claim 19 , wherein the invert emulsion comprises about 1 wt % to about 5 wt % of the spray dried emulsifier, about 5 wt % to about 40 wt % of the water component, and about 55 wt % to about 94 wt % of the oil component, wherein the invert emulsion comprises a continuous phase and a dispersed phase, and wherein the continuous phase comprises the oil component and the dispersed phase comprises the water component.

21. The method of claim 19 , wherein the spray dried emulsifier comprises the alkali metal salt of the modified tall oil, and wherein the modified tall oil is prepared by reacting a tall oil distillate component and a second component comprising:

an unsaturated polycarboxylic acid,

an unsaturated carboxylic anhydride, or

an unsaturated polycarboxylic acid and an unsaturated carboxylic anhydride.

22. The method of claim 19 , wherein the spray dried emulsifier comprises the alkaline earth metal salt of the modified tall oil, and wherein the modified tall oil is prepared by reacting a tall oil distillate component and a second component comprising:

an unsaturated polycarboxylic acid,

an unsaturated carboxylic anhydride, or

an unsaturated polycarboxylic acid and an unsaturated carboxylic anhydride.

23. The method of claim 19 , wherein the spray dried emulsifier further comprises:

an alkali metal salt of a first carboxylic acid terminated fatty amine condensate, wherein the first carboxylic acid terminated fatty amine condensate is prepared by reacting a first fatty acid amine condensate with a first component comprising: (1) a first polycarboxylic acid, (2) a first carboxylic anhydride, or (3) a first polycarboxylic acid and a first carboxylic anhydride;

an alkaline earth metal salt of a second carboxylic acid terminated fatty amine condensate, wherein the second carboxylic acid terminated fatty amine condensate is prepared by reacting a second fatty acid amine condensate with a second component comprising: (1) a second polycarboxylic acid, (2) a second carboxylic anhydride, or (3) a second polycarboxylic acid and a second carboxylic anhydride; or

a mixture thereof.
