Abstract

Methods are presented that provide a thin, biocompatible, high-strength, composite material that is suitable for use in prosthetic valves. The composite material maintains flexibility in high-cycle flexural applications, making it particularly applicable to prosthetic valve leaflets. The composite material includes more than one porous expanded fluoropolymer layer and an elastomer present in the pores of the porous expanded fluoropolymer.

Claims (54)

1. A method of making a leaflet of a prosthetic valve, the method comprising:

providing a composite material having a fluoropolymer layer having a plurality of pores and an elastomer or elastomeric material resent in the pores of the fluoropolymer layer, the composite material having a predetermined matrix tensile strength that is greater in a first direction relative to a second direction that is orthogonal to the first direction;

arranging the composite material to define at least two overlapping adjacent layers of the composite material, the at least two overlapping adjacent layers of the composite material being oriented such that the first direction of each layer is generally parallel to each other;

bonding the respective adjacent layers of the composite material together via the elastomer or elastomeric material forming a leaflet construct; and

cutting the leaflet construct to form a leaflet having a leaflet width and a leaflet length that is orthogonal to the leaflet width, the leaflet length extending in a flow direction, wherein the first direction of the composite material is parallel with the leaflet width.

2. The method of making a leaflet of a prosthetic valve as set forth in claim 1 , further comprising:

disposing a layer of the elastomer or elastomeric material between each of the adjacent layers of the composite material,

wherein bonding the respective adjacent layers of the composite material together via the elastomer or elastomeric material comprises adhering the adjacent layers of the composite material together via the layer of the elastomer or elastomeric material.

3. The method of making a leaflet of a prosthetic valve as set forth in claim 1 , further comprising:

providing the composite material as a sheet; and

wrapping the sheet generally circumferentially about a mandrel forming a tube therefore arranging the composite material to define at least two overlapping adjacent layers of the composite material with the at least two overlapping adjacent layers of the composite material being oriented such that the first direction of each layer is generally parallel to a transverse direction of the mandrel and wherein a transverse direction of the tube has a higher tensile strength than a longitudinal direction of the tube.

4. The method of making a leaflet of a prosthetic valve as set forth in claim 1 , further comprising providing the composite material as a contiguous sheet.

The method of making a leaflet of a prosthetic valve as set forth in claim 1 , wherein arranging the composite material to define at least two overlapping adjacent layers of the composite material such that a ratio of leaflet thickness measured in μm to a number of fluoropolymer layers is less than 5.

6. The method of making a leaflet of a prosthetic valve as set forth in claim 1 , further comprising a method of providing elastomer or elastomeric material in the pores of the fluoropolymer layer comprising:

dissolving an elastomer in a solvent suitable to create a solution to fill the pores of the fluoropolymer layer;

filling the pores of the fluoropolymer layer; and

allowing the solvent to evaporate so that the elastomer remains in the pores of the fluoropolymer layer.

The method of making a leaflet of a prosthetic valve as set forth in claim 1 , further comprising a method of providing elastomer or elastomeric material in the pores of the fluoropolymer layer comprising delivering the elastomer or elastomeric material via a dispersion to fill the pores of the fluoropolymer layer.

The method of making a leaflet of a prosthetic valve as set forth in claim 1 , further comprising providing elastomer or elastomeric material in the pores of the fluoropolymer layer by bringing the fluoropolymer layer into contact with a sheet of the elastomer or elastomeric material under conditions of heat or pressure that allow the elastomer or elastomeric material to be deposited into the pores of the fluoropolymer layer.

9. The method of making a leaflet of a prosthetic valve as set forth in claim 1 , further comprising polymerizing the elastomer or elastomeric material within the pores of the fluoropolymer layer.

10. The method of making a leaflet of a prosthetic valve as set forth in claim 1 , wherein arranging the composite material to define at least two overlapping adjacent layers of the composite material such that a leaflet thickness is less than 100 μm.

11. The method of making a leaflet of a prosthetic valve as set forth in claim 1 , wherein providing an elastomer or elastomeric material comprises providing an elastomer or elastomeric material that is a fluoroelastomer.

12. The method of making a leaflet of a prosthetic valve as set forth in claim 1 , wherein the fluoropolymer layer comprises polytetrafluoroethylene (PTFE).

13. The method of making a leaflet of a prosthetic valve as set forth in claim 1 , wherein the fluoropolymer layer comprises expanded polytetrafluoroethylene (ePTFE).

14. The method of making a leaflet of a prosthetic valve as set forth in claim 1 , wherein the fluoropolymer layer comprises expanded polytetrafluoroethylene (ePTFE) having a matrix tensile strength in the first direction greater than about 96 MPa.

15. The method of making a leaflet of a prosthetic valve as set forth in claim 1 , wherein providing an elastomer or elastomeric material comprises providing tetrafluoroethylene perfluoromethyl vinyl ether (TFE/PMVE) copolymer.

16. The method of making a leaflet of a prosthetic valve as set forth in claim 15 , wherein providing the TFE/PMVE copolymer comprises between 40 and 80 weight percent perfluoromethyl vinyl ether and between 60 and 20 weight percent tetrafluoroethylene.

17. The method of making a leaflet of a prosthetic valve as set forth in claim 1 , wherein the maximum matrix tensile strength of the composite material is in the first direction.

18. A method of making a leaflet of a prosthetic valve, the method comprising:

providing a composite material having a fluoropolymer layer having a plurality of pores and tetrafluoroethylene perfluoromethyl vinyl ether (TFE/PMVE) copolymer present in the pores of the fluoropolymer layer, the composite material having a predetermined matrix tensile strength that is greater in a first direction relative to a second direction that is orthogonal to the first direction;

arranging the composite material to define at least two overlapping adjacent layers of the composite material, the at least two overlapping adjacent layers of the composite material being oriented such that the first direction of each layer is generally parallel to each other;

bonding the respective adjacent layers of composite material together via the TFE/PMVE copolymer forming a leaflet construct; and

cutting the leaflet construct to form a leaflet having a leaflet width and a leaflet length that is orthogonal to the leaflet width, the leaflet length extending in a flow direction, wherein the first direction of the composite material is parallel with the leaflet width.

19. The method of making a leaflet of a prosthetic valve as set forth in claim 18 , further comprising:

disposing a layer of TFE/PMVE between each of the adjacent layers of the composite material,

wherein bonding the respective adjacent layers of the composite material together via the elastomer comprises adhering the adjacent layers of the composite material together via the layer of TFE/PMVE.

20. The method of making a leaflet of a prosthetic valve as set forth in claim 18 , further comprising:

providing the composite material as a sheet; and

wrapping the sheet generally circumferentially about a mandrel forming a tube therefore arranging the composite material to define at least two overlapping adjacent layers of the composite material with the at least two overlapping adjacent layers of the composite material being oriented such that the first direction of each layer is generally parallel to a transverse direction of the mandrel and wherein a transverse direction of the tube has a higher tensile strength than a longitudinal direction of the tube.

21. The method of making a leaflet of a prosthetic valve as set forth in claim 18 , further comprising providing the composite material as a contiguous sheet.

The method of making a leaflet of a prosthetic valve as set forth in claim 18 , wherein arranging the composite material to define at least two overlapping adjacent layers of the composite material such that a ratio of leaflet thickness measured in μm to a number of fluoropolymer layers is less than 5.

23. The method of making a leaflet of a prosthetic valve as set forth in claim 18 , further comprising a method of providing TFE/PMVE in the pores of the fluoropolymer layer comprising:

dissolving TFE/PMVE in a solvent suitable to create a solution to fill the pores of the fluoropolymer layer;

filling the pores of the fluoropolymer layer; and

allowing the solvent to evaporate so that the TFE/PMVE remains in the pores of the fluoropolymer layer.

24. The method of making a leaflet of a prosthetic valve as set forth in claim 18 , further comprising a method of providing TFE/PMVE in the pores of the fluoropolymer layer comprising delivering TFE/PMVE via a dispersion to fill the pores of the fluoropolymer layer.

The method of making a leaflet of a prosthetic valve as set forth in claim 18 , further comprising providing TFE/PMVE in the pores of the fluoropolymer layer by bringing the fluoropolymer layer into contact with a sheet of TFE/PMVE under conditions of heat or pressure that allow the TFE/PMVE to be deposited into the pores of the fluoropolymer layer.

26. The method of making a leaflet of a prosthetic valve as set forth in claim 18 , further comprising polymerizing the TFE/PMVE within the pores of the fluoropolymer layer.

27. The method of making a leaflet of a prosthetic valve as set forth in claim 18 , wherein arranging the composite material to define at least two overlapping adjacent layers of the composite material such that a leaflet thickness is less than 100 μm.

28. The method of making a leaflet of a prosthetic valve as set forth in claim 18 , wherein the fluoropolymer layer comprises polytetrafluoroethylene (PTFE).

29. The method of making a leaflet of a prosthetic valve as set forth in claim 18 , wherein the fluoropolymer layer comprises expanded polytetrafluoroethylene (ePTFE).

30. The method of making a leaflet of a prosthetic valve as set forth in claim 18 , wherein the fluoropolymer layer comprises expanded polytetrafluoroethylene (ePTFE) having a matrix tensile strength in the first direction greater than about 96 MPa.

31. The method of making a leaflet of a prosthetic valve as set forth in claim 18 , wherein providing the TFE/PMVE copolymer comprises between 40 and 80 weight percent perfluoromethyl vinyl ether and between 60 and 20 weight percent tetrafluoroethylene.

32. The method of making a leaflet of a prosthetic valve as set forth in claim 18 , wherein the maximum matrix tensile strength of the composite material is in the first direction.
