Abstract

Methods and equipment to apply a decorative surface on a building panel wherein the surface includes a mix of fibers, binders, wear resistant particles and pigments. Layers may be applied as separate layers with equipment that applies essentially only one of the materials in the surface mix.

Claims (59)

1. A method of forming a layer on a substrate, the method comprising:

forming a first layer of a first material,

applying a second layer of a second material on the first layer,

mixing the first and second layers into a mix comprising the first and the second material, and

applying the mix on a substrate for forming the layer,

wherein a brush performs the mixing of the first and second layers while the first and second layers are on a moveable transportation device and the applying of the mix on the substrate is through a mesh.

2. The method as claimed in claim 1 , wherein the substrate is a conveyor belt.

3. The method as claimed in claim 1 , wherein the substrate is a core.

4. The method as claimed in claim 3 , wherein the core and the layer form a panel.

5. The method as claimed in claim 3 , wherein the layer is a surface layer.

6. The method as claimed in claim 1 , wherein the first material comprises fibres, and the second material comprises a thermosetting binder.

7. The method as claimed in claim 1 , wherein the first material comprises thermosetting binder, and the second material comprises fibres.

8. The method as claimed in claim 1 , further comprising forming a third layer of a third material on the second layer before the mixing of the first and second layers so that the mixing comprises mixing the first, second, and third layers into the mix.

9. The method as claimed in claim 8 , wherein the third material comprises wear resistant particles or colour pigments.

10. The method as claimed in claim 8 , further comprising forming a fourth layer of a fourth material on the third layer before the mixing of the first, second, and third layers so that the mixing comprises mixing the first, second, third, and fourth layers into the mix.

11. The method as claimed in claim 10 , wherein the fourth material comprises wear resistant particles or colour pigments.

12. A method of forming a layer on a substrate, the method comprising:

applying a first material onto a moveable transportation device to form a first layer of the first material on the moveable transportation device, the moveable transportation device being a roller which rotates along a circular conveying path,

conveying the first layer with the moveable transportation device along a portion of the circular conveying path,

applying a second material onto the first layer to form a second layer on top of the first layer on the moveable transportation device,

mixing the first and second layers while the first and second layers are being conveyed by the moveable transportation device along the circular conveying path, the mixing creating a mix comprising the first and the second material, the first material and the second material being more evenly distributed in the mix after the mixing than before the mixing,

removing the mix from the moveable transportation device, and

applying the mix through a mesh on the substrate to form the layer.

13. The method as claimed in claim 12 , further comprising:

pressing, under heat and pressure, the mix and the substrate together after the mix is applied on the substrate.

14. The method as claimed in claim 12 , wherein

the first material consists of fibers, and

the second material consists of a binder.

15. The method as claimed in claim 12 , wherein

the first material comprises at least 50% by weight fibers, and

the second material comprises at least 50% by weight thermosetting binder.

16. The method as claimed in claim 12 , further comprising:

applying a third material onto the second layer to form a third layer while the first and second layers are on the moveable transportation device, and

the mixing including mixing the first, second, and third layers such that the mix created by the mixing comprises the third material.

17. The method as claimed in claim 16 , wherein the third material comprises at least one of wear resistant particles and color pigments.

18. The method as claimed in claim 12 , wherein a brush executes the mixing of the first and second layers while the first and second layers are on the moveable transportation device.

19. A method of forming a layer on a substrate, the method comprising:

applying a first material onto a moveable transportation device to form a first layer of the first material on the moveable transportation device,

conveying the first layer with the moveable transportation device,

applying a second material onto the first layer to form a second layer on top of the first layer on the moveable transportation device,

mixing the first and second layers while the first and second layers are on the moveable transportation device, the mixing creating a mix comprising the first and the second material,

removing the mix from the moveable transportation device, and

applying the mix through a mesh on the substrate to form the layer on the substrate, wherein

the moveable transportation device is a roller,

the roller comprises a top portion and a side portion,

the first and second materials are applied on the top portion of the roller, and

the mixing of the first and second layers occurs at the side portion of the roller.

20. A method of forming a layer on a substrate, the method comprising:

applying a first material onto a moveable transportation device to form a first layer of the first material on the moveable transportation device,

conveying the first layer with the moveable transportation device,

applying a second material onto the first layer to form a second layer on top of the first layer on the moveable transportation device,

mixing the first and second layers while the first and second layers are on the moveable transportation device, the mixing creating a mix comprising the first and the second material,

removing the mix from the moveable transportation device, and

applying the mix on the substrate to form the layer on the substrate,

wherein

the moveable transportation device is a scattering belt,

the scattering belt comprises a top portion and a side portion,

the first and second materials are applied on the top portion of the scattering belt, and

the mixing of the first and second layers occurs at the side portion of the scattering belt.
