Abstract

Conventional electrochromic devices frequently suffer from poor reliability and poor performance. Improvements are made using entirely solid and inorganic materials. Electrochromic devices are fabricated by forming an ion conducting electronically-insulating interfacial region that serves as an IC layer. In some methods, the interfacial region is formed after formation of an electrochromic and a counter electrode layer. The interfacial region contains an ion conducting electronically-insulating material along with components of the electrochromic and/or the counter electrode layer. Materials and microstructure of the electrochromic devices provide improvements in performance and reliability over conventional devices.

Claims (24)

1. An electrochromic device fabricated by a process comprising:

(a) forming either an electrochromic layer comprising an electrochromic material or a counter electrode layer comprising a counter electrode material;

(b) forming an intermediate layer over the electrochromic layer or the counter electrode layer, where the intermediate layer includes a material that is an oxygen rich form of at least one of the electrochromic material and the counter electrode material, and wherein the intermediate layer is not electronically-insulating; and

(c) converting at least part of the intermediate layer to a region comprising an electronically-insulating and ionically-conductive material and the material of the intermediate layer, wherein the region is coextensive with an area of the intermediate layer.

2. The electrochromic device of claim 1 , wherein the region includes mixture of the electronically-insulating and ionically-conductive material and the material of the intermediate layer.

3. The electrochromic device of claim 1 , wherein the fabrication process further comprises: before or after (c),

(d) forming the other of the electrochromic layer and the counter electrode layer on the intermediate layer.

4. The electrochromic device of claim 3 , wherein the fabrication process further comprises: (e) sputtering lithium metal on the other of the electrochromic layer and the counter electrode layer formed in (d).

5. The electrochromic device of claim 3 , wherein the fabrication process further comprises after (d), depositing lithium metal on the electrochromic layer or on the counter electrode layer.

6. The electrochromic device of claim 1 , wherein the fabrication process further comprises:

(d) exposing the intermediate layer to lithium.

7. The electrochromic device of claim 1 , wherein converting at least part of the intermediate layer to the region comprises heating the electrochromic device.

8. The electrochromic device of claim 7 , wherein (d) comprises heating the electrochromic device to between about 100° C. and about 450° C.

9. The electrochromic device of claim 1 , wherein the electrochromic layer comprises tungsten oxide.

10. The electrochromic device of claim 1 , wherein the counter electrode layer comprises nickel oxide.

11. The electrochromic device of claim 10 , wherein the counter electrode layer comprises nickel tungsten oxide.

12. The electrochromic device of claim 11 , wherein the nickel tungsten oxide is substantially amorphous.

13. The electrochromic device of claim 11 , wherein the counter electrode comprises tantalum.

14. The electrochromic device of claim 1 , wherein the fabrication process further comprises depositing a transparent conductive oxide layer on the other of the electrochromic layer and the counter electrode layer.

15. The electrochromic device of claim 14 , wherein the transparent conductive oxide comprises indium tin oxide.

16. The electrochromic device of claim 1 , wherein the layers formed in (a) and (b) together have a graded composition with superstoichiometric oxygen at the intermediate layer.

17. The electrochromic device of claim 1 , wherein (a) and (b) together comprise sputter coating materials from a plurality of sputter targets such that there is mixing of materials sputtered from each target in the region where two targets are proximate each other.

18. The electrochromic device of claim 17 , wherein the electrochromic device is fabricated in a single pass of a substrate by the plurality of sputter targets.

19. The electrochromic device of claim 17 , wherein the plurality of sputter targets comprise a target comprising at least a component of the electrochromic material and a target comprising at least a component of the counter electrode material.
