Abstract

A thermoplastic laminate plank is described wherein the thermoplastic laminate plank includes a core, a print layer, and optionally an overlay. The core includes at least one thermoplastic material and has a top surface and bottom surface wherein a print layer is affixed to the top surface of the core and an overlay layer is affixed to the top surface of the print layer. An underlay layer can be located and affixed between the bottom surface of the print layer and the top surface of the core. In addition, a method of making the thermoplastic laminate plank is further described which involves extruding at least one thermoplastic material into the shape of the core and affixing a laminate on the core, wherein the laminate comprises an overlay affixed to the top surface of the print layer and optionally an underlay layer affixed to the bottom surface of the print layer.

Claims (21)

1. A thermoplastic laminate plank, comprising:

a core comprising at least one thermoplastic material, an internal lubricant, and a filler, wherein said core has top surface and a bottom surface, and opposing sides;

a print layer affixed directly to said top surface of said core, wherein said print layer has a top surface and a bottom surface, wherein the print layer is a thermoplastic film with a printed design; and

a protective layer affixed to said top surface of said print layer,

wherein said core has a tongue design on at least one edge and a groove design on at least an opposite edge,

wherein said core is extruded and said filler in said core consists of calcium carbonate,

wherein the core has a cellular foam structure,

wherein the thermoplastic material is polyvinyl chloride comprising a suspension-grade homopolymer resin,

wherein said internal lubricant is a calcium salt of stearic acid or a zinc salt of stearic acid, and

wherein said core comprises cavities that each have a height dimension of about 3 mm to about 16 mm and a width dimension of about 6 mm to about 20 mm, the cavities being separated by said thermoplastic material.

2. A thermoplastic laminate plank, comprising:

a core comprising at least one thermoplastic material and wood flour, wherein said core has top surface and a bottom surface, and opposing sides;

a digital printed design on said top surface of the core;

at least one protective coating on top of said digital printed design,

wherein said core has a tongue design on at least one edge and a groove design on at least an opposite edge,

wherein the core has a cellular foam structure,

wherein the thermoplastic material is polyvinyl chloride comprising a suspension-grade homopolymer resin,

wherein said suspension-grade homopolymer resin comprises resin particles that possess a uniform porosity, and

wherein said core comprises cavities that each have a height dimension of about 3 mm to about 16 mm and a width dimension of about 6 mm to about 20 mm, the cavities being separated by said thermoplastic material.

3. The thermoplastic plank according to claim 2 , wherein the protective coating is a polyurethane coating.

4. The thermoplastic plank according to claim 1 , wherein the thermoplastic film possesses a thickness of between 10 mils and 20 mils.
