Abstract

A method for manufacturing a custom wearable and/or implantable medical device, such as an orthosis (e.g., an ankle brace, etc.), a prosthesis or the like, includes use of scanning processes. A digital model of a surface may be applied to a digital device model to define a custom digital device model. The digital model and, thus, the custom digital device model may include one or more standard features. The custom digital device model may be used with an automated manufacturing process to make some or all of the custom wearable and/or implantable medical device. In some embodiments, additive manufacturing processes may be used to form a portion or all of the custom wearable and/or implantable medical device.

Claims (58)

1. A method for fabricating a custom wearable and/or implantable medical device, comprising:

scanning a body part for which the custom wearable and/or implantable medical device is to be made to provide data for generating a digital body model of the body part, the scanning including dynamically scanning the body part for which the custom wearable and/or implantable medical device is to be made to obtain a plurality of scans of the body part that correspond to a plurality of positions of the body part during movement of the body part;

generating the digital body model of the body part for which the custom wearable and/or implantable medical device is to be made, the digital body model including custom surface data corresponding to at least one surface of the body part;

applying the digital body model to a digital device model to incorporate the custom surface data into a customizable area of the digital device model to create a custom digital device model; and

using the custom digital device model to fabricate the custom wearable and/or implantable medical device for use on the body part; including:

analyzing data from the plurality of scans to identify at least one location of the body part that is subject to undesired motion or movement during movement of the body part; and

fabricating the custom wearable and/or implantable medical device to:

include at least one rigid region to prevent the undesired motion or movement of the at least one location of the body part; and

include at least one flexible region to enable natural movement of unaffected locations of the body part.

2. The method of claim 1 , wherein dynamically scanning the body part comprises dynamically scanning a foot in a plurality of positions during walking or running.

3. The method of claim 2 , wherein dynamically scanning the body part comprises dynamically scanning an ankle and/or a knee in a plurality of positions during walking or running.

4. The method of claim 1 , wherein dynamically scanning the body part comprises dynamically scanning a wrist and/or an elbow in a plurality of positions.

5. The method of claim 1 , further comprising:

analyzing data from the plurality of scans to identify at least one location of the body part that is subject to unnaturally restricted motion during movement of the body part; and

fabricating the custom wearable and/or implantable medical device to:

enable natural movement of the at least one location of the body part.

6. The method of claim 1 , wherein fabricating the custom wearable and/or implantable medical device to include the at least one flexible region includes fabricating the custom wearable and/or implantable medical device to include at least one cushion for the body part.

7. The method of claim 1 , further comprising:

forming a mold of the body part; and

scanning the mold to provide data for generating the digital body model.

8. The method of claim 1 , further comprising:

forming a mold of the body part;

forming a positive physical model of the body part; and

scanning the positive physical model to provide data for generating the digital body model.

9. The method of claim 1 , further comprising:

applying at least one modification symbol to the digital body model; and

incorporating a modification corresponding to the at least one modification symbol into the digital body model, the modification comprising a build-up, a recess or an area of different hardness into the digital body model.

10. The method of claim 1 , wherein applying the digital body model to the digital device model comprises applying the digital body model to a digital device model including at least one standard feature.

11. The method of claim 1 , wherein using the custom digital device model includes:

separating the custom digital device model into a plurality of sections; and

sequentially defining a plurality of adjacent sections of the custom wearable and/or implantable medical device, at least one section being formed adjacent to and adhered to a previously formed section of the custom wearable and/or implantable medical device.

12. The method of claim 11 , wherein using the custom digital device model to fabricate the custom wearable and/or implantable medical device comprises:

fabricating a section of the custom wearable and/or implantable medical device; and

fabricating a subsequent section in contact with a previously formed section.

13. The method of claim 12 , wherein fabricating the subsequent section comprises fabricating a layer with a rigid region comprising a rigid material and a flexible region comprising a flexible material.

The method of claim 13 , wherein fabricating the section comprises fabricating a layer with a rigid region comprising a rigid material and a flexible region comprising a flexible material, the rigid region and the flexible region of the subsequent section respectively at least partially superimposed with the rigid region and the flexible region of the section.

The method of claim 12 , wherein fabricating the section and fabricating the subsequent section comprise fabricating a plurality of at least partially superimposed, mutually adhered layers in a manner that imparts the custom wearable and/or implantable medical device with substantially smooth surfaces.

16. The method of claim 1 , wherein fabricating the custom wearable and/or implantable medical device comprises fabricating a custom prosthesis.

17. A system for fabricating a custom wearable and/or implantable medical device, comprising:

a physical model generation component comprising a health care provider by which a physical model of a body part of a patient is made;

a custom wearable and/or implantable medical device manufacturing component remote from the physical model generation component, the custom wearable and/or implantable medical device manufacturing component including:

a scanner for obtaining surface contour data corresponding to a contour of at least one surface of the body part;

a processing element programmed to apply the surface contour data to a digital device model to define a custom digital device model; and

an additive manufacturing system configured to use the custom digital device model to fabricate the custom wearable and/or implantable medical device.

18. The system of claim 17 , wherein the scanner is configured to obtain a plurality of scans of the body part in a plurality of different positions.

19. The system of claim 17 , wherein the scanner is configured to dynamically scan the body part during movement of the body part.

20. The system of claim 17 , further comprising:

a cast providing a negative model of the body part for scanning by the scanner.

21. The system of claim 17 , further comprising:

an assembly component for assembling a custom element of the custom wearable and/or implantable medical device with at least one standard element of the custom wearable and/or implantable medical device.

22. The system of claim 17 , wherein the custom orthosis manufacturing component is configured to manufacture the custom element of the custom wearable and/or implantable medical device within a day.

23. A system for fabricating a custom wearable and/or implantable medical device, comprising:

a physical model generation component at which a physical model of a body part of a patient is made;

a custom wearable and/or implantable medical device manufacturing component remote from the physical model generation component, the custom wearable and/or implantable medical device manufacturing component including:

a scanner for obtaining surface contour data corresponding to a contour of at least one surface of the body part; and

a processing element programmed to apply the surface contour data to a digital device model to define a custom digital device model; and

an additive manufacturing system configured to use the custom digital device model to fabricate the custom wearable and/or implantable medical device, the additive manufacturing system being configured to selectively use a plurality of different materials to fabricate the custom wearable and/or implantable medical device to include at least one surface with at least one rigid region and at least one flexible region.

24. The system of claim 23 , wherein the additive manufacturing system is configured to define a custom interface of a prosthesis, including at least one soft region for cushioning and at least one hard region for support and/or stability.
