Abstract

An injection molding machine that uses a mold and a native controller to operate according to an original mold cycle to mold plastic objects is retrofitted with a retrofit controller; the retrofitted machine uses the mold and the retrofit controller to operate according to a retrofit mold cycle to mold plastic objects. The retrofit mold cycle has a maximum injection pressure that is less than a maximum injection pressure of the original mold cycle. The retrofit mold cycle can also have more constant injection pressures than the original mold cycle.

Claims (30)

1. A method of using an injection molding machine, the method comprising:

first, injection molding using a first injection molding machine, a first mold, and a native controller to injection mold production versions of a plastic object according to an original mold cycle for the first mold, the first injection molding machine including an injection unit, a nozzle in fluid communication with the injection unit, and the first mold, which is in fluid communication with the nozzle, wherein the native controller is programmed with at least a portion of the original mold cycle, wherein the original mold cycle has a maximum original injection pressure, and wherein the native controller at least partially controls injection pressures of the machine according to the original mold cycle; and

second, injection molding using a second injection molding machine, a second mold, the native controller, and a retrofit controller to injection mold production versions of the plastic object according to a retrofit mold cycle for the second mold, the second injection molding machine including an injection unit, a nozzle in fluid communication with the injection unit, and the second mold, which is in fluid communication with the nozzle, wherein the retrofit controller is programmed with at least a portion of the retrofit mold cycle, wherein the retrofit mold cycle has a maximum retrofit injection pressure, and wherein the retrofit controller at least partially controls injection pressures of the machine according to the retrofit mold cycle, wherein the native controller controls at least one of cooling the plastic object, opening the mold, ejecting the molded object, closing the mold, and recovering the second injection molding machine for a new cycle;

wherein the maximum retrofit injection pressure is 10-60% less than the maximum original injection pressure.

2. The method of claim 1 , wherein:

the first step includes the injection molding of the production versions of the plastic object, which is made from a first plastic material; and

the second step includes the injection molding of the production versions of the plastic object, which is made from a second plastic material that is essentially the same as the first plastic material.

3. The method of claim 2 , wherein the second plastic material is the same as the first plastic material.

4. The method of claim 2 , wherein the second mold has the same configuration as the first mold.

5. The method of claim 2 , wherein the second mold is the first mold.

6. The method of claim 4 , wherein the second injection molding machine has the same configuration as the first injection molding machine.

7. The method of claim 4 , wherein the second injection molding machine is the first injection molding machine.

8. The method of claim 1 , wherein the retrofit controller controls injection pressures of the injection molding machine for at least part of a filling portion of the retrofit mold cycle.

9. The method of claim 8 , wherein the retrofit controller controls injection pressures of the injection molding machine for substantially all of the filling portion of the retrofit mold cycle.

10. The method of claim 8 , wherein the retrofit controller controls injection pressures of the injection molding machine for substantially all of an initial injecting portion of the retrofit mold cycle.

11. The method of claim 8 , wherein the retrofit controller controls injection pressures of the injection molding machine for substantially all of a decreasing pressure portion of the retrofit mold cycle.

12. The method of claim 8 , wherein the maximum retrofit injection pressure is 20-60% less than the maximum original injection pressure.

13. The method of claim 8 , wherein the maximum retrofit injection pressure is 30-60% less than the maximum original injection pressure.

14. The method of claim 8 , wherein the maximum retrofit injection pressure is 40-60% less than the maximum original injection pressure.

15. The method of claim 1 , wherein:

the first step includes the injection molding according to the original mold cycle, which includes an original filling portion, wherein, for at least part of the original filling portion, an injection pressure of the first injection molding machine varies by 10-60% with respect to a reference value; and

the second step includes the injection molding according to the retrofit mold cycle, which includes a retrofit filling portion, wherein, for 70-100% of the retrofit filling portion, an injection pressure of the second injection molding machine varies by less than 30%.

16. The method of claim 1 , wherein:

the first step includes the injection molding according to the original mold cycle, which includes an original filling portion, wherein, for at least part of the original filling portion, an injection pressure of the first injection molding machine varies by 10-60% with respect to a reference value; and

the second step includes the injection molding according to the retrofit mold cycle, which includes a retrofit filling portion, wherein, for 70-100% of the retrofit filling portion, an injection pressure of the second injection molding machine varies by less than 20%.

17. The method of claim 1 , wherein:

the first step includes the injection molding according to the original mold cycle, which includes an original filling portion, wherein, for at least part of the original filling portion, an injection pressure of the first injection molding machine varies by 10-60% with respect to a reference value; and

the second step includes the injection molding according to the retrofit mold cycle, which includes a retrofit filling portion, wherein, for 70-100% of the retrofit filling portion, an injection pressure of the second injection molding machine varies by less than 10%.

18. The method of claim 1 , wherein the second step includes injection molding using the machine, the native controller, and the retrofit controller, to mold production versions of the plastic object according to the retrofit mold cycle, such that the original controller controls all functions of the machine other than the injecting in the retrofit mold cycle.

19. The method of claim 1 , wherein the retrofit controller is programmed with a maximum programmed retrofit safe pressure setting, which is 100-110% of the maximum retrofit injection pressure, and the retrofit controller stops the injection unit if an injection pressure of the machine exceeds the maximum programmed retrofit safe pressure setting.
