Abstract

Waterproof engineered floor and wall planks have a veneer layer bonded with a plastic composite core, and an underlayer, preferably an underlayer of cork.

Claims (113)

1. An engineered waterproof plank comprising a waterproof bonding joining a veneer layer to a top surface of a rigid waterproof core, said core comprising a plastic composite, wherein the plastic composite further comprises a plastic and a dust, said dust selected from the group consisting of wood dust, bamboo dust, cork dust and a combination of two or more of wood dust, bamboo dust and cork dust.

2. The engineered waterproof plank of claim 1 further comprising the plank having a first edge with a groove extending laterally into the plank and a second opposite edge with a lateral protrusion from the plank, wherein the groove and protrusion have profiles shaped to form a click-lock edge fastening system.

3. The engineered waterproof plank of claim 1 wherein the veneer layer is selected from the group consisting of wood veneer, cork veneer, bamboo veneer, tile veneer, stone veneer, rubber veneer, decorative plastic veneer, linoleum veneer and decorative vinyl veneer.

4. The engineered waterproof plank of claim 1 further comprising a waterproof adhesive layer bonding an underlayer to a bottom surface of the core, wherein said underlayer is selected from the group consisting of cork, rubber, foam and waterproof balance paper.

5. The engineered waterproof plank of claim 4 wherein the waterproof adhesive layer further comprises a hot melt adhesive.

6. The engineered waterproof plank of claim 1 wherein the plastic composite comprises an extruded plastic composite.

7. The engineered waterproof plank of claim 1 wherein said plastic composite further comprises a plastic selected from the group consisting of high-density polyethylene and polyvinyl chlorides.

8. The engineered waterproof plank of claim 1 wherein the plastic composite further comprises a plastic and a filler.

9. The engineered waterproof plank of claim 8 wherein the filler comprises calcium carbonate.

10. The engineered waterproof plank of claim 1 wherein the plastic composite further comprises a plastic and an additive, said additive selected from the group consisting of anti-UV agents, anti-oxidation agents, stabilizers, colorants, anti-fungus agents, coupling agents, reinforcing agents, and lubricants.

11. The engineered waterproof plank of claim 1 wherein the plastic composite further comprises a plastic, a filler and a dust.

12. The engineered waterproof plank of claim 1 further comprising a cover layer over the veneer layer.

13. The engineered waterproof plank of claim 1 wherein the veneer layer is encapsulated in resin to render the veneer layer waterproof and wear resistant.

14. The engineered waterproof plank of claim 1 wherein exposure to moisture results in swelling of plank dimensions by less than 0.01%.

15. The engineered waterproof plank of claim 1 wherein the veneer layer comprises a decorative vinyl veneer and the waterproof bonding comprises meltingly joining the decorative vinyl veneer layer and the top surface of the core.

16. An engineered waterproof plank comprising:

(a) a waterproof plastic composite core having a top surface and a bottom surface, wherein the plastic composite further comprises a plastic and a dust, said dust selected from the group consisting of wood dust, bamboo dust, cork dust and a combination of two or more of wood dust, bamboo dust and cork dust;

(b) a waterproof bonding joining a veneer layer to the top surface of the core; and

(c) an underlayer adhered by a water resistant adhesive to the bottom surface of the core.

The engineered waterproof plank of claim 16 further comprising said plank having a first edge with a groove extending laterally into the plank and a second opposite edge with a lateral protrusion from the plank, wherein the groove and protrusion have profiles shaped to form a click-lock edge fastening system.

18. The engineered waterproof plank of claim 16 wherein the veneer layer is selected from the group consisting of wood veneer, cork veneer, bamboo veneer, tile veneer, stone veneer, rubber veneer, decorative plastic veneer, linoleum veneer and decorative vinyl veneer.

19. The engineered waterproof plank of claim 16 wherein said underlayer is selected from the group consisting of cork, rubber, foam and waterproof balance paper.

20. The plank of claim 16 wherein the plastic composite comprises an extruded plastic composite.

21. The engineered waterproof plank of claim 16 wherein said plastic composite further comprises a plastic selected from the group consisting of high-density polyethylene and polyvinyl chlorides.

22. The engineered waterproof plank of claim 16 wherein the plastic composite further comprises a plastic and a filler.

23. The engineered waterproof plank of claim 22 wherein the filler comprises calcium carbonate.

24. The engineered waterproof plank of claim 16 wherein the plastic composite further comprises a plastic and an additive, said additive selected from the group consisting of anti-UV agents, anti-oxidation agents, stabilizers, colorants, anti-fungus agents, coupling agents, reinforcing agents, and lubricants.

25. The engineered waterproof plank of claim 16 wherein the plastic composite further comprises a plastic, a filler and a dust.

26. The engineered waterproof plank of claim 16 further comprising a cover layer over the veneer layer.

27. The engineered waterproof plank of claim 16 wherein the veneer layer is encapsulated in resin to render the veneer layer waterproof and wear resistant.

28. The engineered waterproof plank of claim 16 wherein the veneer layer comprises a decorative vinyl veneer and the waterproof bonding comprises meltingly joining the decorative vinyl veneer layer and the top surface of the core.

29. The engineered waterproof plank of claim 16 wherein the water resistant adhesive further comprises a hot melt adhesive.

30. An engineered waterproof plank comprising a waterproof bonding joining a veneer layer to a top surface of a rigid waterproof core, said core comprising a plastic composite, wherein the plastic composite further comprises a plastic and an additive, said additive selected from the group consisting of anti-UV agents, anti-oxidation agents, stabilizers, colorants, anti-fungus agents, coupling agents, reinforcing agents, and lubricants.

31. The engineered waterproof plank of claim 30 further comprising the plank having a first edge with a groove extending laterally into the plank and a second opposite edge with a lateral protrusion from the plank, wherein the groove and protrusion have profiles shaped to form a click-lock edge fastening system.

32. The engineered waterproof plank of claim 30 wherein the veneer layer is selected from the group consisting of wood veneer, cork veneer, bamboo veneer, tile veneer, stone veneer, rubber veneer, decorative plastic veneer, linoleum veneer and decorative vinyl veneer.

33. The engineered waterproof plank of claim 30 further comprising a waterproof adhesive layer bonding an underlayer to a bottom surface of the core, wherein said underlayer is selected from the group consisting of cork, rubber, foam and waterproof balance paper.

34. The engineered waterproof plank of claim 33 wherein the waterproof adhesive layer further comprises a hot melt adhesive.

35. The engineered waterproof plank of claim 30 wherein the plastic composite comprises an extruded plastic composite.

36. The engineered waterproof plank of claim 30 wherein said plastic composite further comprises a plastic selected from the group consisting of high-density polyethylene and polyvinyl chlorides.

37. The engineered waterproof plank of claim 30 wherein the plastic composite further comprises a plastic and a filler.

38. The engineered waterproof plank of claim 37 wherein the filler comprises calcium carbonate.

39. The engineered waterproof plank of claim 30 wherein the plastic composite further comprises a plastic and a dust, said dust selected from the group consisting of wood dust, bamboo dust, cork dust and a combination of two or more of wood dust, bamboo dust and cork dust.

40. The engineered waterproof plank of claim 30 wherein the plastic composite further comprises a plastic, a filler and a dust.

41. The engineered waterproof plank of claim 30 further comprising a cover layer over the veneer layer.

42. The engineered waterproof plank of claim 30 wherein the veneer layer is encapsulated in resin to render the veneer layer waterproof and wear resistant.

43. The engineered waterproof plank of claim 30 wherein exposure to moisture results in swelling of plank dimensions by less than 0.01%.

44. The engineered waterproof plank of claim 30 wherein the veneer layer comprises a decorative vinyl veneer and the waterproof bonding comprises meltingly joining the decorative vinyl veneer layer and the top surface of the core.

45. An engineered waterproof plank comprising a waterproof bonding joining a veneer layer to a top surface of a rigid waterproof core, said core comprising a plastic composite, wherein the veneer layer is encapsulated in resin to configure the veneer layer waterproof and wear resistant.

46. The engineered waterproof plank of claim 45 further comprising the plank having a first edge with a groove extending laterally into the plank and a second opposite edge with a lateral protrusion from the plank, wherein the groove and protrusion have profiles shaped to form a click-lock edge fastening system.

47. The engineered waterproof plank of claim 45 wherein the veneer layer is selected from the group consisting of wood veneer, cork veneer, bamboo veneer, tile veneer, stone veneer, rubber veneer, decorative plastic veneer, linoleum veneer and decorative vinyl veneer.

48. The engineered waterproof plank of claim 45 further comprising a waterproof adhesive layer bonding an underlayer to a bottom surface of the core, wherein said underlayer is selected from the group consisting of cork, rubber, foam and waterproof balance paper.

49. The engineered waterproof plank of claim 48 wherein the waterproof adhesive layer further comprises a hot melt adhesive.

50. The engineered waterproof plank of claim 45 wherein the plastic composite comprises an extruded plastic composite.

51. The engineered waterproof plank of claim 45 wherein the plastic composite further comprises a plastic selected from the group consisting of high-density polyethylene and polyvinyl chlorides.

52. The engineered waterproof plank of claim 45 wherein the plastic composite further comprises a plastic and a filler.

53. The engineered waterproof plank of claim 52 wherein the filler comprises calcium carbonate.

54. The engineered waterproof plank of claim 45 wherein the plastic composite further comprises a plastic and a dust, said dust selected from the group consisting of wood dust, bamboo dust, cork dust and a combination of two or more of wood dust, bamboo dust and cork dust.

55. The engineered waterproof plank of claim 45 wherein the plastic composite further comprises a plastic and an additive, said additive selected from the group consisting of anti-UV agents, anti-oxidation agents, stabilizers, colorants, anti-fungus agents, coupling agents, reinforcing agents, and lubricants.

56. The engineered waterproof plank of claim 45 wherein the plastic composite further comprises a plastic, a filler and a dust.

57. The engineered waterproof plank of claim 45 further comprising a cover layer over the veneer layer.

58. The engineered waterproof plank of claim 45 wherein exposure to moisture results in swelling of plank dimensions by less than 0.01%.

59. The engineered waterproof plank of claim 45 wherein the veneer layer comprises a decorative vinyl veneer and the waterproof bonding comprises meltingly joining the decorative vinyl veneer layer and the top surface of the core.

60. An engineered waterproof plank comprising a waterproof bonding joining a veneer layer to a top surface of a rigid waterproof core, said core comprising a plastic composite, wherein exposure to moisture results in swelling of plank dimensions by less than 0.01%.

61. The engineered waterproof plank of claim 60 further comprising the plank having a first edge with a groove extending laterally into the plank and a second opposite edge with a lateral protrusion from the plank, wherein the groove and protrusion have profiles shaped to form a click-lock edge fastening system.

62. The engineered waterproof plank of claim 60 wherein the veneer layer is selected from the group consisting of wood veneer, cork veneer, bamboo veneer, tile veneer, stone veneer, rubber veneer, decorative plastic veneer, linoleum veneer and decorative vinyl veneer.

63. The engineered waterproof plank of claim 60 further comprising a waterproof adhesive layer bonding an underlayer to a bottom surface of the core, wherein said underlayer is selected from the group consisting of cork, rubber, foam and waterproof balance paper.

64. The engineered waterproof plank of claim 63 wherein the waterproof adhesive layer further comprises a hot melt adhesive.

65. The engineered waterproof plank of claim 60 wherein the plastic composite comprises an extruded plastic composite.

66. The engineered waterproof plank of claim 60 wherein said plastic composite further comprises a plastic selected from the group consisting of high-density polyethylene and polyvinyl chlorides.

67. The engineered waterproof plank of claim 60 wherein the plastic composite further comprises a plastic and a filler.

68. The engineered waterproof plank of claim 67 wherein the filler comprises calcium carbonate.

69. The engineered waterproof plank of claim 60 wherein the plastic composite further comprises a plastic and a dust, said dust selected from the group consisting of wood dust, bamboo dust, cork dust and a combination of two or more of wood dust, bamboo dust and cork dust.

70. The engineered waterproof plank of claim 60 wherein the plastic composite further comprises a plastic and an additive, said additive selected from the group consisting of anti-UV agents, anti-oxidation agents, stabilizers, colorants, anti-fungus agents, coupling agents, reinforcing agents, and lubricants.

71. The engineered waterproof plank of claim 60 wherein the plastic composite further comprises a plastic, a filler and a dust.

72. The engineered waterproof plank of claim 60 further comprising a cover layer over the veneer layer.

73. The engineered waterproof plank of claim 60 wherein the veneer layer is encapsulated in resin to render the veneer layer waterproof and wear resistant.

74. The engineered waterproof plank of claim 60 wherein the veneer layer comprises a decorative vinyl veneer and the waterproof bonding comprises meltingly joining the decorative vinyl veneer layer and the top surface of the core.

75. An engineered waterproof plank comprising:

(a) a waterproof plastic composite core having a top surface and a bottom surface;

(b) a waterproof bonding joining a veneer layer to the top surface of the core; and

(c) an underlayer adhered by a water resistant adhesive to the bottom surface of the core; and

(d) wherein the plastic composite further comprises a plastic and an additive, said additive selected from the group consisting of anti-UV agents, anti-oxidation agents, stabilizers, colorants, anti-fungus agents, coupling agents, reinforcing agents, and lubricants.

76. The engineered waterproof plank of claim 75 further comprising said plank having a first edge with a groove extending laterally into the plank and a second opposite edge with a lateral protrusion from the plank, wherein the groove and protrusion have profiles shaped to form a click-lock edge fastening system.

77. The engineered waterproof plank of claim 75 wherein the veneer layer is selected from the group consisting of wood veneer, cork veneer, bamboo veneer, tile veneer, stone veneer, rubber veneer, decorative plastic veneer, linoleum veneer and decorative vinyl veneer.

78. The engineered waterproof plank of claim 75 wherein said underlayer is selected from the group consisting of cork, rubber, foam and waterproof balance paper.

79. The engineered waterproof plank of claim 75 wherein the plastic composite comprises an extruded plastic composite.

80. The engineered waterproof plank of claim 75 wherein said plastic composite further comprises a plastic selected from the group consisting of high-density polyethylene and polyvinyl chlorides.

81. The engineered waterproof plank of claim 75 wherein the plastic composite further comprises a plastic and a filler.

82. The engineered waterproof plank of claim 81 wherein the filler comprises calcium carbonate.

83. The engineered waterproof plank of claim 75 wherein the plastic composite further comprises a plastic and a dust, said dust selected from the group consisting of wood dust, bamboo dust, cork dust and a combination of two or more of wood dust, bamboo dust and cork dust.

84. The engineered waterproof plank of claim 75 wherein the plastic composite further comprises a plastic, a filler and a dust.

85. The engineered waterproof plank of claim 75 further comprising a cover layer over the veneer layer.

86. The engineered waterproof plank of claim 75 wherein the veneer layer is encapsulated in resin to render the veneer layer waterproof and wear resistant.

87. The engineered waterproof plank of claim 75 wherein the veneer layer comprises a decorative vinyl veneer and the waterproof bonding comprises meltingly joining the decorative vinyl veneer layer and the top surface of the core.

88. The engineered waterproof plank of claim 75 wherein the water resistant adhesive further comprises a hot melt adhesive.

89. An engineered waterproof plank comprising:

(a) a waterproof plastic composite core having a top surface and a bottom surface;

(b) a waterproof bonding joining a veneer layer to the top surface of the core; and

(c) an underlayer adhered by a water resistant adhesive to the bottom surface of the core;

(d) wherein the veneer layer is encapsulated in resin to configure the veneer layer waterproof and wear resistant.

90. The engineered waterproof plank of claim 89 further comprising said plank having a first edge with a groove extending laterally into the plank and a second opposite edge with a lateral protrusion from the plank, wherein the groove and protrusion have profiles shaped to form a click-lock edge fastening system.

91. The engineered waterproof plank of claim 89 wherein the veneer layer is selected from the group consisting of wood veneer, cork veneer, bamboo veneer, tile veneer, stone veneer, rubber veneer, decorative plastic veneer, linoleum veneer and decorative vinyl veneer.

92. The engineered waterproof plank of claim 89 wherein said underlayer is selected from the group consisting of cork, rubber, foam and waterproof balance paper.

93. The engineered waterproof plank of claim 89 wherein the plastic composite comprises an extruded plastic composite.

94. The engineered waterproof plank of claim 89 wherein said plastic composite further comprises a plastic selected from the group consisting of high-density polyethylene and polyvinyl chlorides.

95. The engineered waterproof plank of claim 89 wherein the plastic composite further comprises a plastic and a filler.

96. The engineered waterproof plank of claim 95 wherein the filler comprises calcium carbonate.

97. The engineered waterproof plank of claim 89 wherein the plastic composite further comprises a plastic and a dust, said dust selected from the group consisting of wood dust, bamboo dust, cork dust and a combination of two or more of wood dust, bamboo dust and cork dust.

98. The engineered waterproof plank of claim 89 wherein the plastic composite further comprises a plastic and an additive, said additive selected from the group consisting of anti-UV agents, anti-oxidation agents, stabilizers, colorants, anti-fungus agents, coupling agents, reinforcing agents, and lubricants.

99. The engineered waterproof plank of claim 89 wherein the plastic composite further comprises a plastic, a filler and a dust.

100. The engineered waterproof plank of claim 89 further comprising a cover layer over the veneer layer.

101. The engineered waterproof plank of claim 89 wherein the veneer layer comprises a decorative vinyl veneer and the waterproof bonding comprises meltingly joining the decorative vinyl veneer layer and the top surface of the core.

102. The engineered waterproof plank of claim 89 wherein the water resistant adhesive further comprises a hot melt adhesive.
