Abstract

Disclosed herein are composite building materials having at least one textured surface. The textured surface includes at least a plurality of particles. The textured surface closely mimics conventional building materials. The building materials can contain an image printed using ink jet printing methods with inks optimized for enhanced color stability.

Claims (49)

1. A method of manufacturing a textured composite, comprising:

providing a polymeric composite with a textured surface, the textured surface comprising a plurality of particles embedded in and protruding from the textured surface,

printing an image onto the textured surface of the substrate using an ink comprising at least one inorganic pigment and a resin, wherein the image is printed by dispensing the liquid ink through an ink jet printer; and

bonding the inorganic pigment with the particles using the resin.

2. The method of claim 1 , wherein the polymeric composite comprises a core layer and a coating layer, wherein the textured surface is provided in the coating layer on a surface opposite the core layer.

3. The method of claim 2 , wherein no more than 50% of the particles are encapsulated by the coating layer.

4. The method of claim 2 , wherein the coating layer has a thickness T b (mm), the particles have an average particle size PS (mm), and the coating layer is characterized by the formula T b =n*PS, wherein n is a number from 0.25 to 0.75.

5. The method of claim 2 , wherein the ink is dispensed with sufficient pressure to penetrate the coating layer and coat at least a portion of the plurality of particles.

6. The method of claim 2 , wherein the resin of the ink is a first resin, and the coating layer comprises a second resin.

7. The method of claim 6 , wherein the second resin is obtained from a sheet molding compound.

8. The method of claim 6 , wherein the second resin comprises an epoxy, a polyurethane, a polyisocyanurate, a polyoxybenzylmethylenglycolanhydride, a polyimide, an ethylene-vinyl acetate (EVA) copolymer, a vinyl ester, a phenolic, an acrylic, a polyester, or a mixture thereof.

9. The method of claim 6 , wherein the second resin comprises a UV-curable resin.

10. The method of claim 6 , wherein the second resin comprises a microwave-curable resin.

11. The method of claim 1 , wherein the plurality of particles comprises calcium carbonate, crushed brick, mica, clay, sand, limestone, quartz, fly ash, or mixtures thereof.

12. The method claim 1 , wherein the plurality of particles comprises a reactive material.

13. The method of claim 12 , wherein the reactive material comprises cement or stucco.

14. The method of claim 1 , wherein the polymeric composite comprises a polymeric foam.

15. The method of claim 1 , wherein the polymeric composite comprises a coating layer and a core layer, and the core layer is a polymeric foam.

16. The method of claim 1 , wherein the image corresponds to natural stone, brick, stucco, wood, gypsum, slate, marble, tile, concrete, a logo, a mural, a painting or a fresco.

17. The method of claim 1 , wherein bonding the inorganic pigment with the particles comprises heating the polymeric composite adjacent the textured surface to at least soften the textured surface and bond the inorganic pigment to the plurality of particles.

18. The method of claim 17 , wherein bonding the inorganic pigment with the particles comprises pressing the polymeric composite in a press.

19. The method of claim 1 , further comprising forming a pattern in the polymeric composite material prior to printing the image.

20. The method of claim 19 , wherein the forming a pattern comprises machine-cutting, machine-shaving, or CNC machining.

21. The method claim 1 , wherein the image exhibits a color difference (ΔE*ab) of no greater than ±4 after 4000 hours using a QUV accelerated weathering test.

22. A method of manufacturing a textured composite, comprising:

providing a polymeric composite with a textured surface, the textured surface comprising a first plurality of particles embedded in and protruding from the textured surface, wherein the polymeric composite is prepared by:

introducing the first plurality of particles to at least one surface of a mold by a process comprising belt wetting, spraying, calendaring, slurry coating, curtain coating, brushing, or a combination thereof; and

introducing a foamable composition into the mold, wherein the composition foams within the mold,

printing an image onto the textured surface of the substrate using an ink comprising at least one inorganic pigment, wherein the image is printed by dispensing the liquid ink through an ink jet printer; and

bonding the inorganic pigment with at least a portion of the first plurality of particles.

23. The method of claim 22 , wherein the first plurality of particles has an average particle size no greater than about 10 μm or no greater than about 10 mm.

24. The method of claim 22 , wherein the first plurality of particles comprises cement, stucco, clay, pulverized brick, mica, sand, limestone, calcium carbonate, quartz, fly ash, or mixtures thereof.

25. The method of claim 22 , wherein the first plurality of particles is introduced with a liquid carrier, introduced as a powder, or introduced admixed with a binder.

26. The method of claim 25 , wherein the first plurality of particles is introduced with a liquid carrier comprising an alcohol or a hydrocarbon.

27. The method of claim 22 , wherein preparing the polymeric composite further comprises introducing a binder into the mold before introducing the foamable composition, and wherein the first plurality of particles and the binder are introduced to the mold separately.

28. The method of claim 27 , wherein the binder comprises sheet molding compound.

29. The method of claim 22 , wherein preparing the polymeric composite further comprises introducing a glass veil to the mold prior to introducing the foamable composition.

30. The method of claim 22 , wherein the mold is a box mold or a continuous mold formed by two opposing endless belts.

31. A method of manufacturing a textured composite comprising:

providing a polymeric composite with a first textured surface comprising a first plurality of particles embedded in and protruding from the first textured surface, and a second textured surface comprising a second plurality of particles, wherein the polymeric composite is prepared by:

introducing the first plurality of particles to at least one surface of a mold;

introducing a foamable composition into the mold, wherein the composition foams within the mold; and

introducing the second plurality of particles after introducing the foamable composition, wherein the second plurality of particles is applied by a process comprising belt wetting, spraying, calendaring, slurry coating, curtain coating, brushing, or a combination thereof,

printing an image onto the first textured surface of the substrate using an ink comprising at least one inorganic pigment, wherein the image is printed by dispensing the liquid ink through an ink jet printer; and

bonding the inorganic pigment with at least a portion of the first plurality of particles.

32. The method of claim 31 , wherein the second plurality of particles has an average particle size no greater than about 10 μm or no greater than about 10 mm.

33. The method of claim 31 , wherein the second plurality of particles comprises cement, stucco, clay, pulverized brick, mica, sand, limestone, calcium carbonate, quartz, fly ash, or mixtures thereof.

34. The method of claim 31 , wherein the second plurality of particles is introduced with a liquid carrier, introduced as a powder, or introduced admixed with a binder.

35. The method of claim 34 , wherein the second plurality of particles is introduced with a liquid carrier comprising an alcohol or a hydrocarbon.
