Abstract

A method of manufacturing a composite part having a curved or radiused corner to avoid wrinkling or bridging of outer-most composite plies during consolidation and cure, including laying up composite material on male or female tooling to form two flanges extending at a first angle relative each other and a curved or radiused corner extending between the two flanges. Then the method may include changing an orientation of one or both of the flanges of the composite material, such that the two flanges extend at a second included angle relative each other. The second included angle is smaller than the first angle. The method may also include a step of consolidating the composite material before, after, or during the step of changing the orientation of the composite material to the second angle, as well as a step of curing the composite material oriented at the second angle.

Claims (25)

1. A method of manufacturing a composite part, the method comprising:

laying up composite material on male tooling presenting a convex-shaped rounded corner in a configuration with two flanges extending at a first angle relative each other and with a curved or radiused corner extending between the two flanges of the composite material;

changing an orientation of one or both of the two flanges of the composite material, such that the two flanges extend at a second angle relative each other, wherein the second angle is smaller than the first angle;

compressing the composite material before, after, or during the step of changing the orientation, thereby consolidating the composite material; and

curing the composite material after the compressing step and while the composite material is oriented at the second angle, an exterior angle of the curved or radiused corner following the laying up step (A P ) corresponding to a product of an exterior angle of the curved or radiused corner during or following the curing step (A D ) and a desired exterior surface radius of the curved or radiused corner (R E ) divided by a sum of a thickness of the composite material prior to the step of compressing (T P ), a negative of a desired thickness of the composite material during or following the step of curing (T D ), and the desired exterior surface radius (R E ).

2. The method of claim 1 , wherein the exterior angle of the curved or radiused corner following the laying up step (A P ) is between 48.0 to 117.1 degrees and the exterior angle of the curved or radiused corner during or following the curing step (A D ) is between 60 to 120 degrees.

3. The method of claim 1 , wherein the step of changing the orientation comprises transferring the composite material from a layup tool having the first angle to a curing tool having the second angle.

4. The method of claim 1 , wherein the step of changing the orientation comprises adding inserts to or removing inserts from at least one surface of a layup tool on which the composite material is placed during the step of laying up the composite material.

The method of claim 1 , wherein the step of changing the orientation comprises electromechanically, pneumatically, or hydraulically actuating at least one surface of a layup tool on which the composite material was placed during the step of laying up the composite material, such that the two flanges extend at the second angle relative each other.

6. The method of claim 5 , wherein actuating the at least one surface of the layup tool occurs in an autoclave or oven during curing of the composite material and before gelation of the composite material.

The method of claim 1 , wherein the step of laying up the composite material is performed on a layup tool, wherein the layup tool is low-melt alloy or phase-change material coupled with at least one of springs and weights, wherein the step of changing the orientation comprises heating or cooling the layup tool to a specific phase change threshold temperature, in an autoclave or oven, which actuates the layup tool to move the composite material from the first angle to the second angle.

8. The method of claim 7 , wherein the specific phase change threshold temperature is provided to the layup tool in an autoclave or oven during curing of the composite material and before gelation of the composite material.

The method of claim 1 , wherein the step of laying up the composite material is performed on a layup tool, wherein a surface of the layup tool is attached to a bi-metallic strip configured to release pressure, weight, or springs that actuate the surface of the layup tool at predetermined times or temperatures without user intervention.

10. A method of manufacturing a composite part, the method comprising:

laying up composite material on female tooling presenting a concave-shaped rounded corner in a configuration with two flanges extending at a first angle relative each other and with a curved or radiused corner extending between the two flanges of the composite material;

changing an orientation of one or both of the two flanges of the composite material, such that the two flanges extend at a second angle relative each other, wherein the second angle is smaller than the first angle;

compressing the composite material before, after, or during the step of changing the orientation, thereby consolidating the composite material; and

curing the composite material after the compressing step and while the composite material is oriented at the second angle, an included angle of the curved or radiused corner before the curing step and after the laying up step (A P ) corresponding to a product of an included angle of the curved or radiused corner during or after the curing step (A D ) and a desired interior surface radius of the curved or radiused corner (R I ) divided by a sum of a thickness of the composite material prior to the step of compressing (T P ), a negative of a desired thickness of the composite material during or after the step of compressing (T D ), and the desired interior surface radius (R I ).

11. The method of claim 10 , wherein the step of changing the orientation comprises transferring the composite material from a layup tool having the first angle to a curing tool having the second angle.

12. The method of claim 10 , wherein the step of changing the orientation comprises adding inserts to or removing inserts from at least one surface of a layup tool on which the composite material is placed during the step of laying up the composite material.

The method of claim 10 , wherein the step of changing the orientation comprises electromechanically, pneumatically, or hydraulically actuating at least one surface of a layup tool on which the composite material was placed during the step of laying up the composite material, such that the two flanges extend at the second angle relative each other.

14. The method of claim 13 , wherein actuating the at least one surface of the layup tool occurs in an autoclave or oven during curing of the composite material and before gelation of the composite material.

The method of claim 10 , wherein the step of laying up the composite material is performed on a layup tool, wherein the layup tool is low-melt alloy or phase-change material coupled with at least one of springs and weights, wherein the step of changing the orientation comprises heating or cooling the layup tool to a specific phase change threshold temperature, in an autoclave or oven, which actuates the layup tool to move the composite material from the first angle to the second angle.

16. The method of claim 15 , wherein the specific phase change threshold temperature is provided to the layup tool in an autoclave or oven during curing of the composite material and before gelation of the composite material.

17. The method of claim 10 , wherein the step of laying up the composite material is performed on a layup tool, wherein a surface of the layup tool is attached to a bi-metallic strip configured to release pressure, weight, or springs that actuate the surface of the layup tool at predetermined times or temperatures without user intervention.
