Abstract

Floor panel, wherein this floor panel comprises at least a substrate and a decor provided thereon, wherein said substrate substantially consists of thermoplastic material and/or filler materials, wherein the substrate encloses one or more glass fiber cloths, wherein the total weight of glass fiber cloths is more than 85 grams per square meter. The invention also relates to a method for manufacturing floor panels which enclose a glass fiber cloth.

Claims (97)

1. A floor panel, comprising:

a substrate;

a decor;

a wear layer; and

a lacquer layer,

wherein the decor is on the substrate and is comprised on a printed thermoplastic film,

wherein the wear layer comprises a thermoplastic material and is above the printed thermoplastic film,

wherein the lacquer layer is above the wear layer,

wherein the floor panel is for a floating floor covering,

wherein the floor panel is rectangular and oblong and is on two or more opposite edges provided with coupling parts with which two of the floor panels can be coupled at respective edges, such that the floor panels are locked together in a horizontal direction perpendicular to the respective edge and in a plane of the floor panels, as well as in a vertical direction perpendicular to the plane of the floor panels,

wherein the floor panel has a thickness between 2 millimeters and 6 millimeters,

wherein the substrate consists essentially of a thermoplastic material comprising polyvinyl chloride having a K-value of between 50 and 80 and/or a filler material comprising chalk and/or limestone,

wherein the substrate encloses at least one glass fiber cloth such that the at least one glass fiber cloth is enclosed in a layer of the polyvinyl chloride having a K-value of 80 or lower,

wherein the thermoplastic material of the substrate extends through the at least one glass fiber cloth,

wherein a total weight of the at least one glass fiber cloth is between 150 grams per square meter and 180 grams per square meter,

wherein the coupling parts comprise a tongue, a groove and locking parts, wherein the locking parts comprise a protrusion at an underside of the tongue and a cooperating recess in a lower lip bordering the groove, wherein the groove is further bordered by an upper lip, and wherein the lower lip comprises a portion that horizontally extends beyond the upper lip, and

wherein the at least one glass fiber cloth is situated outside a central line of the substrate and extends along a horizontal plane, the horizontal plane being situated at a level above an entirety of the lower lip and below an entirety of the upper lip.

2. The floor panel of claim 1 , wherein the substrate encloses only one glass fiber cloth.

3. The floor panel of claim 1 , wherein the substrate consists essentially of a strewn and pressed granulate of the thermoplastic material and/or the filler material.

4. The floor panel of claim 1 , wherein the at least one glass fiber cloth is a non-woven glass fiber layer.

5. The floor panel of claim 1 , wherein the at least one glass fiber cloth is covered with an adherence material and/or a stabilizing material.

6. The floor panel of claim 5 , wherein the at least one glass fiber cloth is covered with a thermosetting material.

7. The floor panel of claim 1 , wherein the thermoplastic material of the substrate has a glass transition temperature of less than 100° C.

8. The floor panel of claim 1 , wherein the thermoplastic material of the substrate comprises the polyvinyl chloride and a plasticizer, and wherein an amount of the plasticizer based on a total of the polyvinyl chloride and the plasticizer is higher than 12% by weight.

9. The floor panel of claim 1 , wherein the filler material is at least 40 percent by weight of the substrate.

10. The floor panel of claim 8 , wherein the amount of the plasticizer based on the total of the polyvinyl chloride and the plasticizer is higher than 20% by weight.

11. The floor panel of claim 9 , wherein the filler material is more than 50 percent by weight of the substrate.

12. The floor panel of claim 1 , wherein the thermoplastic material of the substrate is polyvinyl chloride.

13. The floor panel of claim 1 , wherein the K-value of the layer of the polyvinyl chloride is between 60 and 67.

14. The floor panel of claim 1 , wherein the layer of the polyvinyl chloride comprises a recycled material.

15. The floor panel of claim 1 , wherein the layer of the polyvinyl chloride comprises at least 12% of a plasticizer.

16. The floor panel of claim 1 , wherein the layer of the polyvinyl chloride comprises di-isononyl-1,2-cyclohexane dicarboxylate.

17. The floor panel of claim 1 , wherein:

the at least one glass fiber cloth is covered with a stabilizing material; and

a glass transition temperature of the stabilizing material is at least 20° higher than a glass transition temperature of the thermoplastic material of the substrate.

18. The floor panel of claim 1 , wherein:

the substrate consists essentially of a strewn and pressed granulate of the thermoplastic material; and

a roughness of a surface of the substrate is 10 micrometers R a or more.

19. The floor panel of claim 1 , wherein the wear layer is free from corundum particles.

20. A floor panel, comprising:

a substrate;

a decor;

a wear layer; and

a lacquer layer,

wherein the decor is on the substrate and is comprised on a printed thermoplastic film,

wherein the wear layer comprises a thermoplastic material and is above the printed thermoplastic film,

wherein the lacquer layer is above the wear layer,

wherein the floor panel is for a floating floor covering,

wherein the floor panel is rectangular and oblong and is on two or more opposite edges provided with coupling parts with which two of the floor panels can be coupled at respective edges, such that the floor panels are locked together in a horizontal direction perpendicular to the respective edge and in a plane of the floor panels, as well as in a vertical direction perpendicular to the plane of the floor panels,

wherein the floor panel has a thickness between 2 millimeters and 6 millimeters,

wherein the substrate consists essentially of a thermoplastic material comprising polyvinyl chloride having a K-value of between 50 and 80 and/or a filler material comprising chalk and/or limestone,

wherein the substrate encloses at least one glass fiber cloth such that the at least one glass fiber cloth is enclosed in a layer of the polyvinyl chloride having a K-value of 80 or lower,

wherein the thermoplastic material of the substrate extends through the at least one glass fiber cloth,

wherein a total weight of the at least one glass fiber cloth is between 150 grams per square meter and 180 grams per square meter,

wherein at least one of the at least one glass fiber cloth is covered with a thermosetting material,

wherein the coupling parts comprise a tongue, a groove and locking parts, wherein the locking parts comprise a protrusion at an underside of the tongue and a cooperating recess in a lower lip bordering the groove, wherein the groove is further bordered by an upper lip, and wherein the lower lip comprises a portion that horizontally extends beyond the upper lip, and

wherein the at least one glass fiber cloth is situated outside a central line of the substrate and extends along a horizontal plane, the horizontal plane being situated at a level above an entirety of the lower lip and below an entirety of the upper lip.

21. The floor panel of claim 20 , wherein the K-value of the layer of the polyvinyl chloride is between 60 and 67.

22. The floor panel of claim 20 , wherein the layer of the polyvinyl chloride comprises a recycled material.

23. The floor panel of claim 20 , wherein the layer of the polyvinyl chloride comprises at least 12% of a plasticizer.

24. The floor panel of claim 20 , wherein the layer of the polyvinyl chloride comprises di-isononyl-1,2-cyclohexane dicarboxylate.

25. The floor panel of claim 20 , wherein:

the at least one glass fiber cloth is covered with a stabilizing material; and

a glass transition temperature of the stabilizing material is at least 20° higher than a glass transition temperature of the thermoplastic material of the substrate.

26. The floor panel of claim 20 , wherein:

the substrate consists essentially of a strewn and pressed granulate of the thermoplastic material; and

a roughness of a surface of the substrate is 10 micrometers R a or more.

27. The floor panel of claim 20 , wherein the wear layer is free from corundum particles.

28. A floor panel, comprising:

a substrate;

a decor;

a wear layer; and

a lacquer layer,

wherein the decor is on the substrate and is comprised on a printed thermoplastic film,

wherein the wear layer comprises a thermoplastic material and is above the printed thermoplastic film,

wherein the lacquer layer is above the wear layer,

wherein the floor panel is for a floating floor covering,

wherein the floor panel is rectangular and oblong and is on two or more opposite edges provided with coupling parts with which two of the floor panels can be coupled at respective edges, such that the floor panels are locked together in a horizontal direction perpendicular to the respective edge and in a plane of the floor panels, as well as in a vertical direction perpendicular to the plane of the floor panels,

wherein the floor panel has a thickness between 2 millimeters and 6 millimeters,

wherein the substrate consists essentially of a polyvinyl chloride having a K-value of between 50 and 80, a plasticizer and/or a filler material comprising chalk and/or limestone,

wherein the substrate encloses at least one glass fiber cloth such that the at least one glass fiber cloth is enclosed in a layer of the polyvinyl chloride having a K-value of 80 or lower,

wherein the polyvinyl chloride extends through the at least one glass fiber cloth;

wherein a total weight of the at least one glass fiber cloth is between 150 grams per square meter and 180 grams per square meter,

wherein the at least one glass fiber cloth is enclosed in a substrate portion which comprises a locally higher amount of the plasticizer,

wherein the coupling parts comprise a tongue, a groove and locking parts, wherein the locking parts comprise a protrusion at an underside of the tongue and a cooperating recess in a lower lip bordering the groove, wherein the groove is further bordered by an upper lip, and wherein the lower lip comprises a portion that horizontally extends beyond the upper lip, and

wherein the at least one glass fiber cloth is situated outside a central line of the substrate and extends along a horizontal plane, the horizontal plane being situated at a level above an entirety of the lower lip and below an entirety of the upper lip.

29. The floor panel of claim 28 , wherein the K-value of the layer of the polyvinyl chloride is between 60 and 67.

30. The floor panel of claim 28 , wherein the layer of the polyvinyl chloride comprises a recycled material.

31. The floor panel of claim 28 , wherein the layer of the polyvinyl chloride comprises at least 12% of the plasticizer.

32. The floor panel of claim 28 , wherein the layer of the polyvinyl chloride comprises di-isononyl-1,2-cyclohexane dicarboxylate.

33. The floor panel of claim 28 , wherein:

the at least one glass fiber cloth is covered with a stabilizing material; and

a glass transition temperature of the stabilizing material is at least 20° higher than a glass transition temperature of the polyvinyl chloride.

34. The floor panel of claim 28 , wherein:

the substrate consists essentially of a strewn and pressed granulate of the polyvinyl chloride; and

a roughness of a surface of the substrate is 10 micrometers R a or more.

35. The floor panel of claim 28 , wherein the wear layer is free from corundum particles.
