Abstract

An expandable reamer apparatus and methods for reaming a borehole, wherein a laterally movable blade carried by a tubular body may be selectively positioned at an inward position and an expanded position. The laterally movable blade, held inwardly by blade-biasing elements, may be forced outwardly by drilling fluid selectively allowed to communicate therewith by way of an actuation sleeve disposed within the tubular body. Alternatively, a separation element may transmit force or pressure from the drilling fluid to the movable blade. Further, a chamber in communication with the movable blade may be pressurized by way of a downhole turbine or pump. A ridged seal wiper, compensator, movable bearing pad, fixed bearing pad preceding the movable blade, or adjustable spacer element to alter expanded blade position may be included within the expandable reamer. In addition, a drilling fluid pressure response indicating an operational characteristic of the expandable reamer may be generated.

Claims (27)

1. An expandable reamer for enlarging a borehole in a subterranean formation, the expandable reamer comprising:

a tubular body having a longitudinal axis and a drilling fluid path extending therethrough;

generally radially and longitudinally extending blades carried by the tubular body, each blade carrying at least one cutting structure thereon, the blades being concurrently movable between a retracted position wherein radially outer extents of the cutting structures do not exceed a diameter of the tubular body and an expanded position wherein the radially outer extents of the cutting structures define a diameter more than 20% greater than the diameter of the tubular body;

at least one blade-biasing element for biasing the movable blades toward the retracted position with a force; and

a sleeve comprising part of the drilling fluid path slidably positioned within an inner diameter of the tubular body and having a seating surface on an interior thereof for receiving a restriction element thereon, the sleeve longitudinally secured within the tubular body absent application thereto of a selected amount of downward longitudinal force, the sleeve configured to, in a relatively upper position, prevent drilling fluid flowing through the flow path from acting to move the blades from moving from the retracted position and, in a relatively lower position, allow drilling fluid flowing through the flow path to act to move the blades to the expanded position.

2. The expandable reamer of claim 1 , wherein the at least one cutting structure comprises a plurality of superabrasive cutters.

The expandable reamer of claim 1 , wherein the restriction element comprises a ball sized and configured to engage the sleeve at the seating surface, the ball and the seating surface complementarily sized and configured to substantially prevent flow of drilling fluid through the sleeve to generate longitudinal force sufficient to cause displacement of the sleeve within the expandable reamer from the relatively upper position to the relatively lower position to allow drilling fluid flowing through the flow path to act to move the blades to the expanded position.

4. The expandable reamer of claim 3 , further comprising structure associated with the sleeve to allow drilling fluid to flow through the tubular body from above the location of the ball and seating surface to below the location when the sleeve is in the relatively lower position.

5. The expandable reamer of claim 1 , wherein the blades are disposed about the longitudinal axis of the tubular body circumferentially symmetrically.

6. The expandable reamer of claim 1 , wherein the blades are disposed about the longitudinal axis of the tubular body circumferentially asymmetrically.

7. The expandable reamer of claim 1 , wherein in the expanded position of the blades the radially outer extents of the cutting structures define a diameter more than 40% greater than the diameter of the tubular body.

8. The expandable reamer apparatus of claim 1 , wherein the blades are slidably movable linearly between the retracted position and the expanded position.

9. A method of reaming a borehole in a subterranean formation, comprising:

disposing an expandable reamer apparatus in a borehole within the subterranean formation, the expandable reamer apparatus including blades slidably mounted to a tubular body and movable between a retracted position and an expanded position, each blade carrying at least one superabrasive cutting structure;

biasing the blades to the retracted position, wherein radially outer extents of the cutting structures lie within a diameter of the tubular body;

flowing drilling fluid through a drilling fluid flow path within the tubular body while preventing drilling fluid acting to move the blades from the retracted position;

blocking the flow path to allow drilling fluid to act to move the blades to the expanded position wherein the radially outer extents of the cutting structures define a diameter more than 20% greater than the diameter of the tubular body; and

enlarging the borehole in the subterranean formation by rotation and longitudinal displacement of the expandable reamer within the subterranean formation with the blades in the expanded position and engaging subterranean formation material with the superabrasive cutting structures.

10. The method of claim 9 , wherein preventing drilling fluid acting to move the blades comprises positioning a sleeve at a first longitudinal position within the tubular body to prevent drilling fluid from acting to move the blades from the retracted position.

11. The method of claim 10 , wherein allowing drilling fluid to act to move the blades to the expanded position comprises positioning the sleeve at a second longitudinal position within the tubular body to allow drilling fluid to act to move the blades to the expanded position.

The method of claim 11 , wherein positioning the sleeve at the second longitudinal position comprises carrying a restriction element in drilling fluid flowing through the flow path and into the sleeve to rest on a seating surface to block the flow path within the sleeve and apply a longitudinal force to the sleeve to move the sleeve to the second longitudinal position.

13. The method of claim 12 , further comprising, when the sleeve is located at the second longitudinal position, bypassing flow of drilling fluid through the tubular body around a portion of the flow path blocked by the restriction element resting on the seating surface.

14. The method of claim 12 , wherein carrying a restriction element comprises carrying a ball.

15. The method of claim 9 , further comprising generating a drilling fluid pressure response associated with an operational condition of the expandable reamer.

16. The method of claim 9 , further comprising generating a drilling fluid pressure response by way of relatively rapidly reducing drilling fluid flow through the flow path.

17. The method of claim 9 , wherein disposing the expandable reamer within the well bore comprises disposing the expandable reamer through a casing or liner with an inner diameter that is smaller than the expanded diameter of the movable blades.

18. The method of claim 9 , further comprising forming the borehole using a pilot bit located below the expandable reamer apparatus in a common bottom hole assembly.
