Abstract

A battery pack for an electric vehicle is disclosed. The battery pack includes an upper tray, a first busbar attached to the upper tray, a lower tray, and a second busbar attached to the lower tray. The battery pack also includes a plurality of battery cells arranged in the upper and lower trays between the first and second busbars, where the first busbar is between the battery cells and the upper tray, and where the second busbar is between the battery cells and the lower tray.

Claims (34)

1. A battery pack for an electric vehicle, the battery pack comprising:

an upper tray, comprising a plurality of upper tray indentations;

a first conductive busbar attached to the upper tray, wherein the first conductive busbar comprises a plurality of first conductive busbar indentations, wherein the first conductive busbar indentations correspond with the upper tray indentations, and wherein the upper tray indentations of the upper tray are configured to receive the first conductive busbar indentations of the first conductive busbar;

a lower tray, comprising a plurality of lower tray indentations;

a second conductive busbar attached to the lower tray, wherein the second conductive busbar comprises a plurality of second conductive busbar indentations, wherein the second conductive busbar indentations correspond with the lower tray indentations, and wherein the lower tray indentations of the lower tray are configured to receive the second conductive busbar indentations of the second conductive busbar; and

a plurality of battery cells arranged in the upper and lower trays between the first and second conductive busbars, wherein the battery cells engage the first conductive busbar indentations, such that because of the upper tray indentations of the upper tray and the first conductive busbar indentations of the first conductive busbar, the upper tray and the first conductive busbar provide mechanical support which resists shearing forces, and wherein the battery cells engage the second conductive busbar indentations, such that because of the lower tray indentations of the lower tray and the second conductive busbar indentations of the second conductive busbar, the lower tray and the second conductive busbar provide mechanical support which resists shearing forces,

wherein the first conductive busbar contacts the battery cells and contacts the upper tray, wherein the second conductive busbar is between the battery cells and the lower tray, and wherein the second conductive busbar contacts the battery cells and contacts the lower tray.

2. The battery pack of claim 1 , further comprising a cooling duct running between first and second adjacent battery cells, wherein the cooling duct is configured to remove heat from the plurality of battery cells.

3. The battery pack of claim 1 , wherein the first and second conductive busbars are electrically connected to the battery cells and the battery cells are oriented so as to provide a desired arrangement of parallel and serial electrical connections among the battery cells.

4. The battery pack of claim 3 , wherein one or more of the battery cells are oriented so as to have an orientation opposite an orientation of one or more other battery cells.

5. A method of manufacturing a battery pack for an electric vehicle, the method comprising:

attaching a first conductive busbar to an upper tray, wherein the first conductive busbar contacts the upper tray, wherein the first conductive busbar comprises a plurality of first conductive busbar indentations, wherein the upper tray comprises a plurality of upper tray indentations, wherein the first conductive busbar indentations correspond with the upper tray indentations, and wherein the upper tray indentations of the upper tray receive the first conductive busbar indentations of the first conductive busbar;

attaching first sides of a plurality of battery cells to the first conductive busbar, wherein the first sides of the battery cells engage the first conductive busbar indentations, such that because of the upper tray indentations of the upper tray and the first conductive busbar indentations of the first conductive busbar, the upper tray and the first conductive busbar provide mechanical support which resists shearing forces;

attaching a second conductive busbar to a lower tray, wherein the second conductive busbar contacts the lower tray, wherein the second conductive busbar comprises a plurality of second conductive busbar indentations, wherein the lower tray comprises a plurality of lower tray indentations, wherein the second conductive busbar indentations correspond with the lower tray indentations, and wherein the lower tray indentations of the lower tray receive the second conductive busbar indentations of the second conductive busbar; and

attaching second sides of the battery cells to the second conductive busbar, wherein the second sides of the battery cells engage the second conductive busbar indentations, such that because of the lower tray indentations of the lower tray and the second conductive busbar indentations of the second conductive busbar, the lower tray and the second conductive busbar provide mechanical support which resists shearing forces.

6. The method of claim 5 , further comprising arranging a cooling duct to run between first and second adjacent battery cells, wherein the cooling duct is configured to remove heat from the plurality of battery cells.

7. The method of claim 6 , wherein arranging the cooling duct to run between the first and second adjacent battery cells occurs after one of:

A) attaching the first sides of the battery cells to the first conductive busbar; and

B) attaching the second sides of the battery cells to the lower tray.

8. The method of claim 6 , wherein arranging the cooling duct to run between the first and second adjacent battery cells occurs as a result of one of:

A) attaching the first sides of the battery cells to the first conductive busbar; and

B) attaching the second sides of the battery cells to the lower tray.

9. The method of claim 5 , further comprising connecting the first and second conductive busbars to the battery cells and orienting the battery cells so as to provide a desired arrangement of parallel and serial electrical connections among the battery cells.

10. The method of claim 9 , wherein one or more of the battery cells are oriented so as to have an orientation opposite an orientation of one or more other battery cells.

11. An electric vehicle powered by a battery pack, the battery pack comprising:

an upper tray, comprising a plurality of upper tray indentations;

a first conductive busbar attached to the upper tray, wherein the first conductive busbar comprises a plurality of first conductive busbar indentations, wherein the first conductive busbar indentations correspond with the upper tray indentations, and wherein the upper tray indentations of the upper tray are configured to receive the first conductive busbar indentations of the first conductive busbar;

a lower tray, comprising a plurality of lower tray indentations;

a second conductive busbar attached to the lower tray, wherein the second conductive busbar comprises a plurality of second conductive busbar indentations, wherein the second conductive busbar indentations correspond with the lower tray indentations, and wherein the lower tray indentations of the lower tray are configured to receive the second conductive busbar indentations of the second conductive busbar; and

a plurality of battery cells arranged in the upper and lower trays between the first and second conductive busbars, wherein the battery cells engage the first conductive busbar indentations, such that because of the upper tray indentations of the upper tray and the first conductive busbar indentations of the first conductive busbar, the upper tray and the first conductive busbar provide mechanical support which resists shearing forces, and wherein the battery cells engage the second conductive busbar indentations, such that because of the lower tray indentations of the lower tray and the second conductive busbar indentations of the second conductive busbar, the lower tray and the second conductive busbar provide mechanical support which resists shearing forces,

wherein the first conductive busbar contacts the battery cells and contacts the upper tray, wherein the second conductive busbar is between the battery cells and the lower tray, and wherein the second conductive busbar contacts the battery cells and contacts the lower tray.

12. The electric vehicle of claim 11 , wherein the battery pack further comprises a cooling duct running between first and second adjacent battery cells, wherein the cooling duct is configured to remove heat from the plurality of battery cells.

13. The electric vehicle of claim 11 , wherein the first and second conductive busbars are electrically connected to the battery cells and the battery cells are oriented so as to provide a desired arrangement of parallel and serial electrical connections among the battery cells.

14. The electric vehicle of claim 13 , wherein one or more of the battery cells are oriented so as to have an orientation opposite an orientation of one or more other battery cells.
