Abstract

An axle assembly that includes an axle housing, a differential carrier, and an electric motor module. The differential carrier that is mounted to the axle housing and rotatably supports a differential. The electric motor module is received inside the differential carrier and is operatively connected to and provides torque to the differential.

Claims (37)

1. An axle assembly comprising:

an axle housing;

a differential carrier that is mounted to the axle housing and rotatably supports a differential, wherein the differential is at least partially received in the axle housing, and the differential carrier includes an exterior wall and a bearing support wall that is spaced apart from the exterior wall; and

an electric motor module that is received inside the differential carrier, wherein the electric motor module is operatively connected to the differential and provides torque to the differential and has a rotor and a rotor bearing that rotatably supports the rotor, wherein the rotor bearing extends from the rotor to the bearing support wall and extends around and receives the bearing support wall.

2. The axle assembly of claim 1 wherein the electric motor module is completely received inside the differential carrier.

3. The axle assembly of claim 1 wherein the exterior wall and the bearing support wall extend around an axis and cooperate to at least partially define an outer cavity that extends around the axis and receives the electric motor module.

4. The axle assembly of claim 3 wherein the electric motor module includes a water jacket that is received in the outer cavity and is disposed on the exterior wall and extends around the axis.

5. The axle assembly of claim 4 wherein the electric motor module includes a stator that is fixedly disposed in the water jacket such that the water jacket is radially positioned between the stator and the exterior wall.

6. The axle assembly of claim 5 wherein the rotor is radially positioned between the stator and the bearing support wall.

7. The axle assembly of claim 6 further comprising a differential carrier cover that is disposed on an end of the differential carrier that is disposed opposite the axle housing.

8. The axle assembly of claim 7 wherein the differential carrier cover is disposed on the exterior wall and is spaced apart from the bearing support wall.

9. An axle assembly comprising:

an axle housing;

a differential carrier that is mounted to the axle housing and rotatably supports a differential, wherein the differential carrier includes:

a bearing support wall that extends around an axis; and

an exterior wall that is spaced apart from the bearing support wall, wherein the exterior wall extends around the bearing support wall such that the exterior wall and the bearing support wall cooperate to at least partially define an outer cavity that extends around the axis;

a water jacket that is received in the outer cavity and is disposed on the exterior wall and extends around the axis; and

a differential carrier cover disposed on an end of the exterior wall that is disposed opposite the axle housing, wherein the differential carrier cover is fastened to the differential carrier with a first fastener and is fastened to the water jacket with a second fastener;

an electric motor module that is received inside the differential carrier, wherein the electric motor module is operatively connected to the differential and provides torque to the differential.

10. An axle assembly comprising:

an axle housing;

a differential carrier that is mounted to the axle housing and rotatably supports a differential, wherein the differential carrier includes:

a bearing support wall that extends around an axis and defines a hole; and

an exterior wall that is spaced apart from the bearing support wall, wherein the exterior wall extends around the bearing support wall such that the exterior wall and the bearing support wall cooperate to at least partially define an outer cavity that extends around the axis; and

a differential carrier cover disposed on an end of the exterior wall that is disposed opposite the axle housing;

an electric motor module that is received inside the outer cavity and has a rotor that is rotatable about the axis;

a drive pinion that is rotatable about the axis and extends through the hole, wherein the drive pinion is operatively connected to the rotor between an end of the bearing support wall and the differential carrier cover and the electric motor module provides torque to the differential via the drive pinion.

11. The axle assembly of claim 10 wherein at least one rotor bearing extends around the bearing support wall and rotatably supports the rotor and at least one drive pinion bearing is disposed in the hole in the bearing support wall and rotatably supports the drive pinion.

12. The axle assembly of claim 11 wherein a first retaining member is fixedly disposed on the rotor and extends to an outer race of a first rotor bearing to inhibit axial movement of the rotor.

13. The axle assembly of claim 12 wherein the first retaining member is a ring that extends around the axis.

14. The axle assembly of claim 13 wherein a second retaining member is fixedly disposed on the bearing support wall and extends to an inner race of a second rotor bearing to inhibit axial movement.

15. The axle assembly of claim 14 wherein the second retaining member is a ring that extends around the axis.

16. The axle assembly of claim 10 further comprising a rotary encoder that includes a rotary disc that is rotatable about the axis with the rotor and a sensor that is fixedly disposed on the differential carrier cover that is configured to detect rotation of the rotary disc.

17. The axle assembly of claim 16 wherein the rotary disc is mounted to an adapter that is fixedly mounted to the rotor between the bearing support wall and the differential carrier cover.

18. The axle assembly of claim 17 wherein the drive pinion extends through the adapter.

19. The axle assembly of claim 10 wherein the bearing support wall includes a mounting flange and is attached to the differential carrier with a plurality of fasteners that are axially positioned between the axle housing and the electric motor module.

20. The axle assembly of claim 10 wherein the outer cavity is separated from the hole such that lubricant in the hole does not enter the outer cavity.
