Abstract

The present invention relates to a composite material obtained by in situ polymerization of a thermoplastic resin with a fibrous material. More particularly the present invention relates to a polymeric composite material obtained by in-situ polymerization of a thermoplastic (meth)acrylic resin and a fibrous material containing long fibers and its use, a process for making such a composite material and manufactured mechanical or structured part or article comprising this polymeric composite material.

Claims (14)

1. A continuous process for forming a fully impregnated (meth)acrylate prepreg comprising the steps of:

a) forming a liquid syrup comprising admixing one or more (meth)acrylate monomer, at least one PMMA polymer dissolved in the monomer or the monomers, and an initiator, wherein said liquid syrup has a dynamic viscosity at 25° C. of between 10 mPa*s and 10000 mPa*s

b) impregnating said liquid syrup into a moving fibrous material;

c) applying pressure or vacuum to said coated fibrous material to press the liquid syrup for a complete wetting of the fibrous material;

d) heating the impregnated fabric, net or mat through a curing oven at 10° C. to 160° C. to polymerize the (meth)acrylate monomers; and

e) removing said fibrous material from the oven, resulting in a polymeric thermoplastic (meth)acrylate composite material.

2. The process of claim 1 , wherein said fibrous material is selected from the group consisting of fibers, fiber bundles, fabric, woven and non-woven nets, wherein the liquid syrup comprises oligomers or polymers dissolved in the monomer or the monomers.

3. The process of claim 1 , wherein fibers of the fibrous material consist of two or more different types of fibers.

4. The process of claim 1 , wherein said fibrous material comprises two or more stacked or folded fibrous materials.

5. The process of claim 1 wherein said liquid syrup has a dynamic viscosity at 25° C. of between 100 mPa*s and 1000 mPa*s.

The process of claim 1 , wherein the (meth)acrylate monomers are chosen so that the polymeric thermoplastic (meth)acrylate is a copolymer of methyl methacrylate (MMA) comprising from 80% to 99.7% by weight of methyl methacrylate and from 0.3% to 20% by weight of at least one monomer having at least one ethylenic unsaturation that can copolymerize with methyl methacrylate.

7. The process of claim 2 , wherein the dissolved oligomers or polymers are chosen from PMMA or a styrene maleic anhydride copolymer.

The continuous process for forming a fully impregnated (meth)acrylate prepreg of claim 1 , wherein said continuous process is selected from the group consisting of lamination, pultrusion, infusion, vacuum bag moulding, pressure bag molding, autoclave molding, resin transfer moulding (RTM), reinforced reaction injection molding (R-RIM), press molding, filament winding, compression molding and wet lay-up.

9. The continuous process for forming a fully impregnated (meth)acrylate prepreg of claim 8 , wherein said continuous process is a pultrusion process.
