Abstract

A frame is injection molded onto a group of panels to form a container. The panels extend at least partially around, and at least partially define, a cavity of the container.

Claims (25)

1. A method of forming a construct from a blank, the method comprising:

obtaining a blank, the blank comprising a plurality of panels that comprises a base panel and a plurality of side panels, the plurality of side panels comprises a first side panel adjacent a second side panel, each of the first side panel and the second side panel being foldably connected to the base panel, a gap is defined between the first side panel and the second side panel, a first portion of the first side panel comprises a first protruding feature that protrudes into the gap and a second portion of the second side panel comprises a second protruding feature that protrudes into the gap, the first protruding feature is defined along a first end edge of the first portion of the first side panel, the second protruding feature is defined along a second end edge of the second portion of the second side panel, each of the first protruding feature and the second protruding feature being spaced apart from the base panel and having a reducing effect on a width of the gap as a function of increased distance outwardly from the base panel;

obtaining a forming tool;

inserting the blank in the forming tool; and

closing the forming tool so that the blank is formed into the construct and the closing the forming tool comprises forming the plurality of panels at least partially around a cavity of the container.

2. The method of claim 1 , wherein the first protruding feature protrudes a first distance into the gap that is different than a second distance that the second protruding feature protrudes into the gap.

3. The method of claim 2 , wherein the first distance is greater than the second distance.

4. The method of claim 1 , wherein the gap comprises an outer portion between the first end edge and the second end edge and the gap comprises an inner portion between the outer portion and the base panel.

5. The method of claim 4 , wherein the first end edge extends convergently with respect to a centerline of the gap and the second end edge extends divergently with respect to the centerline of the gap.

6. The method of claim 5 , wherein the inner portion of the gap widens as a function of increased distance outwardly from the base panel.

7. The method of claim 6 , wherein the inner portion of the gap widens as a function of increased distance outwardly from the base panel at a first rate, and the outer portion of the gap widens as a function of increased distance outwardly from the base panel at a second rate, the first rate is greater than the second rate.

8. The method of claim 5 , wherein the inner portion of the gap is defined between a first inner edge of the first side panel and a second inner edge of the second side panel, wherein an acute angle is defined between the first end edge and the first inner edge.

9. The method of claim 8 , wherein an obtuse angle is defined between the second end edge and the second inner edge.

10. The method of claim 1 , wherein the gap has a V-shaped configuration.

11. The method of claim 1 , wherein the first portion of the first side panel is a first flange portion foldably connected to a remainder of the first side panel and the second portion of the second side panel is a second flange portion foldably connected to a remainder of the second side panel.

12. The method of claim 1 , wherein closing the forming tool comprises forming a corner of the construct by overlapping the first protruding feature and the second protruding feature.

13. The method of claim 12 , wherein the forming the corner comprises forming a corner gap between respective edges of the first side panel and the second side panel.

14. The method of claim 13 , further comprising forming an injection-molded feature on the construct by flowing molding material in the tool.

15. The method of claim 14 , wherein forming an injection-molded feature on the construct comprises flowing the molding material across the overlapped first protruding feature and the second protruding feature.

16. The method of claim 15 , wherein the forming the injection-molded feature comprises flowing the molding material into the corner gap.

17. The method of claim 1 , wherein closing the forming tool comprises engaging a male mold against a surface of the blank and engaging a female mold against an opposing surface of the blank.

18. The method of claim 17 , wherein closing the forming tool comprises moving at least a portion of the male mold and at least a portion of the female mold relative to one another.

19. The method of claim 1 , wherein the plurality of panels further comprises a third side panel adjacent the second side panel and a fourth side panel adjacent each of the first side panel and the third side panel, wherein the gap is a first gap, a second gap is defined between the second side panel and the third side panel, a third gap is defined between the third side panel and the fourth side panel, and a fourth gap is defined between the fourth side panel and the first side panel.

The method of claim 19 , wherein a third portion of the second side panel comprises a third protruding feature that protrudes into the second gap, a fourth portion of the third side panel comprises a fourth protruding feature that protrudes into the second gap, a fifth portion of the third side panel comprises a fifth protruding feature that protrudes into the third gap, a sixth portion of the fourth side panel comprises a sixth protruding feature that protrudes into the third gap, a seventh portion of the fourth side panel comprises a seventh protruding feature that protrudes into the fourth gap, and an eighth portion of the first side panel comprises an eighth protruding feature that protrudes into the fourth gap.

21. The method of claim 20 , wherein the third protruding feature protrudes a third distance into the second gap that is different than a fourth distance that the fourth protruding feature protrudes into the second gap, the fifth protruding feature protrudes a fifth distance into the third gap that is different than a sixth distance that the sixth protruding feature protrudes into the third gap, and the seventh protruding feature protrudes a seventh distance into the fourth gap that is different than an eighth distance that the eighth protruding feature protrudes into the fourth gap.
