Abstract

RF shielding material utilized in a smart metal card as a shield between a metal layer and an antenna does not occupy a complete layer. Instead, only sufficient RF shielding material is utilized to track and conform to the antenna.

Claims (53)

1. A metal smart card comprising:

a plastic layer having a top surface;

a metal layer overlying the plastic layer, said metal layer having an inner surface;

a groove formed within the inner surface of said metal layer;

a card antenna comprising antenna windings disposed within said groove and wound along the top surface of or within said plastic layer; and

a strip of RF shielding material lining said groove and disposed between the inner surface of the metal layer and the antenna windings, said strip of RF shielding material overlying the antenna windings and limited to a length and a width sufficient to track the underlying antenna windings to form an RF shield between the antenna windings and the metal layer.

2. The metal smart card of claim 1 , wherein the antenna windings are wound adjacent to an outer periphery of the plastic layer.

3. The metal smart card of claim 1 , wherein said strip of RF shielding material is disposed on the plastic layer overlying the antenna windings, and the plastic layer is attached to the inner surface of the metal layer.

4. The metal smart card of claim 1 , wherein the groove has a lateral dimension and the antenna windings have a lateral dimension smaller than the lateral dimension of the groove.

5. The metal smart card of claim 4 , wherein the strip of RF shielding material extends in a lateral direction beyond a vertical projection of the underlying windings.

6. The metal smart card of claim 1 , wherein the antenna windings are wound around the plastic layer.

7. The metal smart card of claim 6 , wherein said plastic layer has a top surface facing the metal layer and the windings are disposed along the top surface of said plastic layer.

8. The metal smart card of claim 7 , wherein said plastic layer has a top surface facing the metal layer and wherein the windings are located within the plastic layer.

9. The metal smart card of claim 7 , wherein the plastic layer further has a width and a length and the metal layer has a width and a length equal to the width and the length of the plastic layer.

10. The metal smart card of claim 1 , wherein the length and the width of the strip of RF shielding material conform to the underlying antenna windings.

11. The metal smart card of claim 1 , wherein the antenna windings extend below said groove.

12. The metal smart card of claim 1 , wherein the strip of RF shielding material fills said groove.

13. The metal smart card of claim 1 , wherein the strip of RF shielding material comprises ferrite.

14. A metal smart card comprising:

a plastic layer having a top surface;

a metal layer overlying the plastic layer, said metal layer having an inner surface;

a groove formed within the inner surface of said metal layer;

a card antenna comprising antenna windings disposed within said groove and wound along the top surface of or within said plastic layer;

a chip module disposed in the plastic layer, the chip module comprising a chip configured to process data and a chip antenna comprising chip antenna windings and configured to couple to the card antenna; and

a strip of RF shielding material lining said groove and disposed between the inner surface of the metal layer and the antenna windings, said strip of RF shielding material overlying the antenna windings and limited to a length and a width sufficient to track the underlying antenna windings to form an RF shield between the card antenna windings and the metal layer and RF shield between the chip antenna windings and the metal layer.

15. The metal smart card of claim 14 , wherein the chip module is configured to provide both contactless and contact capability and includes contacts for selectively making direct contact to a card reader.

16. The metal smart card of claim 14 , wherein said card antenna and said chip antenna are disposed on different layers.

17. The metal smart card of claim 14 , wherein the card antenna and the chip antenna are disposed on the same plastic layer.

18. The metal smart card of claim 14 , wherein the chip antenna is vertically aligned with the card antenna.

19. The metal smart card of claim 14 , wherein the chip antenna is laterally offset from the card antenna and the RF shield between the chip antenna windings and the metal layer comprises a lateral extension of the RF shield between the card antenna windings and the metal layer.

20. A process for manufacturing a metal smart card, the process comprising the steps of:

selecting a plastic layer having top and bottom surfaces, a width, and a length;

forming a card antenna comprising antenna windings disposed along the top surface of the plastic layer or within said plastic layer;

providing a metal layer overlying the plastic layer;

forming a groove within the inner surface of said metal layer; and

disposing RF shielding material within said groove, between the inner surface of the metal layer and the antenna windings, and overlying the antenna windings, limiting the RF shielding material to a length and a width sufficient to track the underlying antenna windings to form an RF shield between the card antenna windings and the metal layer.

21. The process of claim 20 , wherein the plastic layer has a width and a length, further comprising providing the metal layer with a width and length equal to the width and length of the plastic layer.

22. The process of claim 20 , further comprising conforming the length and the width of the RF shielding material to the underlying antenna windings.

23. The process of claim 20 , further comprising forming the groove with a lateral dimension larger than a lateral dimension of the antenna windings and extending the RE shielding material in the lateral dimension of the groove beyond a vertical projection of the windings.

24. The process of claim 20 , further comprising winding the antenna windings around the plastic layer.

25. The process of claim 20 , further comprising extending the antenna windings below said groove.

26. The process of claim 20 , further comprising filling said groove with the strip of RF shielding material.

27. A metal smart card product made by the process of claim 20 .

28. A process for manufacturing a metal smart card, the process comprising the steps of:

selecting a plastic layer having top and bottom surfaces, a width, and a length;

forming a card antenna comprising card antenna windings disposed along the top surface of the plastic layer or within said plastic layer;

selecting a metal layer overlying the plastic layer;

forming a groove within the inner surface of said metal layer;

providing a module having a chip and a chip antenna configured to communicate with the card antenna, the chip antenna comprising chip antenna windings; and

disposing RF shielding material within said groove, between the inner surface of the metal layer and the card antenna windings and overlying the card antenna windings, limiting the RF shielding material to a length and a width sufficient to track the card antenna windings to form an RF shield between the card antenna windings and the metal layer and an RF shield between the chip antenna windings and the metal layer.

29. The process of claim 28 , further comprising vertically aligning the chip antenna with the card antenna.

30. The process of claim 28 , further comprising laterally offsetting the chip antenna from the card antenna and laterally extending the RF shield for the chip antenna windings from the RF shield for the card antenna windings.

31. A metal smart card product made by the process of claim 28 .
